How Air Forks Wear and What It Costs You

Air forks on the 2021 KTM SX-E5 replace the coil spring with a sealed air chamber that provides a rising-rate spring force as the fork compresses. The air spring gives the SX-E5 a lighter front end and simple spring-rate adjustment through a pump, but it requires an additional maintenance step that coil-spring forks don’t: the air spring seals must remain intact and the air pressure must be correct for the fork to behave as designed. Air pressure bleeds down gradually through micro-permeation of the seals over time. A fork running at lower-than-specified pressure sits higher in its travel at rest, loses progressive resistance through the stroke, and tends to bottom more easily on big hits.

The damping circuits in the SX-E5’s air forks work the same way as a cartridge fork—oil flowing through shim-controlled circuits provides compression and rebound resistance, adjustable through external clickers. These circuits are subject to the same degradation as any cartridge fork: oil contamination, seal wear, and bushing play. A thorough service addresses the air spring system and the damping system together, since both contribute equally to front-end performance.

What to Have Ready Before You Start

Before pulling the air forks from your 2021 KTM SX-E5, have ready: a high-pressure fork pump rated for the air spring pressure range; fork seal driver in the correct tube diameter; snap ring pliers; torque wrench; measuring cylinder; correct weight fork oil; complete seal kit covering both air seals and oil seals; and clean shop supplies. The fork pump is the additional tool that sets air fork service apart from a standard cartridge rebuild. A pump with an accurate gauge in the correct range—not a rough estimate from a general-purpose compressor—is essential for setting air pressure correctly.

Air Pressure Relief and Fork Teardown

The first step in any air fork service on the 2021 KTM SX-E5 is fully releasing the air pressure in both legs before any fasteners are touched. Use the correct method for the SX-E5’s air valve design—either through the pump’s built-in bleed valve or by depressing the valve core. Allow pressure to escape fully. Then remove the front wheel and fender, loosen the triple clamp pinch bolts, and slide the fork legs out. Bring the legs to the bench and work through the standard fork disassembly sequence: remove the fork cap, drain all oil by pumping the inverted leg, pry off the dust seal, remove the circlip, and separate the inner tube from the slider.

Air Seals, Oil Seals, and Component Evaluation

Inspect the air spring components on the SX-E5’s forks carefully: check the air piston or floating piston for scoring, deformation, or wear that would prevent a good seal even with new o-rings. The bore in which the air piston travels should be clean and free of scoring. Replace all air spring seals from the seal kit—these are the components that failed and allowed pressure loss, and reusing them even if they look acceptable will produce the same gradual bleed-down after the rebuild.

Inspect the fork tube chrome surface and any cartridge rod surfaces for scoring in the seal contact zones. Surface damage on these components tears new seals prematurely and requires tube reconditioning or component replacement before the rebuild can proceed. Evaluate the bushings for lateral play in the tube-slider interface. Replace the oil seal, dust seal, and any shaft seals as a complete set. Clean and inspect the damping cartridge piston and shim stacks as you would in a standard cartridge fork service.

Oil Flush, Reassembly, and Leak-Free Completion

Install new air spring seals onto the piston carefully—lubricate them with the correct fluid and install without twisting. A twisted o-ring or lip seal on an air piston produces an immediate and persistent leak. Reassemble the damping cartridge, install it into the fork tube, torque the base valve, then complete the outer assembly with new bushings, oil seal, retaining clip, and dust seal. Fill the damping-side oil at the correct weight and volume as detailed in the dedicated fork oil change guide for this MMY.

Reinstall the fork cap and torque to specification. With both legs assembled and the oil side sealed, the forks are ready for air pressure setup. Seal kits, fork oil, and air fork pumps for the SX-E5 are available from MotoSport.com for this and future service intervals.

Dialing Air Pressure and Resetting Adjusters

Reinstall the serviced fork legs on the 2021 KTM SX-E5 at the correct height in the triple clamps. Torque lower and then upper pinch bolts to specification. Install the wheel and axle, apply the axle nut torque, then tighten the axle clamp bolts in sequence. With the bike on the ground and the rider’s weight on the bike, connect the fork pump and set air pressure to the starting value for your weight range. Check both legs for equal pressure—unequal air pressure between legs produces a fork that steers asymmetrically.

Set compression and rebound clickers to center baseline and ride a familiar test section before adjusting either air pressure or clickers. Evaluate fork sag first: the fork should sit at approximately 30–35mm of sag under rider weight for most MX applications on the SX-E5. Adjust air pressure to correct sag before evaluating damping through clicker adjustments. Fork pumps, seal kits, and fork oil for the SX-E5 are available at MotoSport.com.

Pressure Refinement and the Specialist Call

With air pressure set for correct sag on the 2021 KTM SX-E5, the clicker adjusters become your fine-tuning tools. From center baseline, adjust compression if the fork feels harsh through mid-stroke braking bumps (back out) or too soft and uncontrolled under heavy braking (add compression). Address rebound if the fork springs back too quickly and deflects off successive hits (slow down by clicking in) or packs down in consecutive compressions (speed up by clicking out). Make one adjustment at a time and evaluate specifically the behavior you’re trying to change before moving to the next adjuster.

Home mechanics with the correct tools can complete a full air fork service on the SX-E5: air seal and oil seal replacement, oil service, air pressure and clicker setup. A damaged air valve, contamination between the air and oil chambers, or persistent pressure loss after fresh seals are installed are specialist problems. MotoSport.com carries fork seal kits, fork oil, and air fork pumps for the SX-E5.
