Why Air Forks Lose Performance Over Time

The 2020 KTM SX-E5 uses an air spring fork system in place of the traditional coil spring, using compressed air inside a sealed chamber to provide the spring force and progressive rate that controls fork travel. This design saves weight and allows the spring rate to be adjusted simply by adding or removing air pressure, but it introduces an additional wear mode that coil-spring forks don’t have: the air seals that contain the spring pressure degrade over time and allow gradual pressure loss.

In addition to the air spring seals, the SX-E5’s forks also use oil seals to contain the damping fluid in the compression and rebound circuits. Degraded oil or worn shaft seals allow contamination that changes how the damping cartridge responds to clicker adjustments. Bushing wear adds lateral play that makes the whole front end feel vague. A complete service addresses all three systems—air spring, oil damping, and bushings—to restore the precision the SX-E5’s air forks are capable of delivering.

Tools and Preparation for the Service

An air fork rebuild on the 2020 KTM SX-E5 requires the standard fork service tools plus a high-pressure air fork pump. Gather: a high-quality fork air pump rated for the correct pressure range (typically 0–200 psi for air forks); fork seal driver matched to the SX-E5’s tube diameter; snap ring pliers; torque wrench for all fastener specifications; graduated measuring cylinder; fork oil of the correct weight; and a complete seal kit that includes both the air spring seals and the oil seals.

Releasing Air Pressure and Disassembling Safely

Before removing the forks from the 2020 KTM SX-E5, release the air pressure from both legs completely. Use the fork pump’s bleed valve, or use a small tool to depress the valve core on the air port—the exact method depends on the SX-E5’s fork design. Allow all pressure to escape before attempting to unscrew any fork hardware. Attempting to remove the fork cap or air valve with pressure remaining in the leg is dangerous and will damage the threads.

Bring the legs to the bench. Remove the fork cap on each leg, then drain the damping oil by inverting the fork and pumping several times. Remove the dust seal, pull the circlip with snap ring pliers, and separate the inner tube from the slider. The air spring components—air piston, inner chamber seals, and any floating piston depending on the SX-E5’s design—are accessed through this disassembly path. Lay all components in order and keep the air spring side and damping side parts organized separately.

Inspecting Seals, Bushings, and Damping Internals

With the SX-E5’s air forks disassembled, inspect the air spring seals and oil seals separately. The air spring seals—typically an o-ring or lip seal around the air piston—are replaced as part of the service kit regardless of condition; these are the components responsible for maintaining air pressure, and reusing questionable air seals defeats the purpose of the rebuild. Inspect the air piston or floating piston for scoring or damage that would prevent it from sealing correctly in the bore after new seals are installed.

Inspect the oil seal and dust seal in the usual way, then examine the fork tube and cartridge rod surfaces for any scoring in the seal contact zones. Replace oil seals, dust seals, and any cartridge shaft seals as a complete set from the seal kit. Check the bushings for lateral play by assembling the tube into the slider without seals and testing for movement.

Oil Service, Reassembly, and Sealing the System

Reassemble the air spring components with new seals, ensuring the air piston or floating piston is clean and lubricated with the appropriate fluid before installation. Air spring seals must be installed carefully without twisting or folding—a twisted seal appears seated but will leak immediately under pressure. Reassemble the damping cartridge with the shim stack in correct order, reinstall it into the fork tube, and torque the base valve to specification using the cartridge holding tool.

Fill the damping-side oil at the correct weight and volume per the dedicated fork oil change guide for this MMY. Reinstall the spring spacer or preload adjuster if applicable, thread in and torque the fork cap, and close the air valve. The fork is ready for air pressure setup. Setting Air Pressure and Clicker Baseline

Install the rebuilt fork legs on the 2020 KTM SX-E5 at the correct height in the triple clamps. Torque lower pinch bolts first, upper second. Install the front wheel, apply axle nut torque, and tighten the axle clamp bolts in sequence. With the forks installed and the wheel on the ground supporting the bike’s weight, connect the fork pump to the air valve and set the air pressure to the target starting point for your weight.

Reset compression and rebound clickers to center baseline: click each fully in, count total range, back out to midpoint. Ride the bike on familiar terrain with both the air pressure and clickers at baseline before making any changes. Evaluate sag first: sit on the bike in riding position and check that the fork is sitting correctly in its travel. Adjust air pressure to correct sag before touching clickers, since pressure changes affect the spring rate and therefore the sag—clickers only affect damping.

Fine-Tuning and Knowing When to Call a Pro

Air fork setup on the 2020 KTM SX-E5 involves two independent systems: air pressure for spring rate and sag, and clickers for compression and rebound damping. Once sag is correct at the target air pressure, the clickers can be evaluated independently. Compression affects how the fork resists being pushed in—adding compression firms the mid-stroke and helps on hard braking; backing it out softens the fork over small chop. Rebound controls how quickly the fork extends after compression.

Most air fork service work on the SX-E5—seal replacement, oil service, air pressure setup, and clicker adjustment—is home-executable with the correct tools. A damaged air valve that won’t hold pressure after a fresh seal service, cross-contamination between the air and oil chambers, or persistent pressure loss that new seals didn’t correct are all jobs for a suspension specialist.
