Even a machine as recent as the 2025 Kodiak 700 4x4 IRS eventually needs fuel hose, and knowing how the system is arranged makes the difference between a clean job and a mess. This Kodiak is fuel injected, so the line you are dealing with is pressurized by a pump inside the tank and there is no manual valve on the machine to close before you start.

Understanding the Fuel Path

Trace the circuit before touching it. The pump module drops into the top of the fuel tank and carries the filtering element with it, so there is nothing inline and visible to service on the hose itself. Fuel leaves through a fitting on the pump flange, travels a short distance through a clipped hose, and enters the throttle body that feeds the 686cc single.

That tank-side fitting is frequently a self-locking quick-connect coupler rather than a barb with a clamp, and identifying which style you have determines what hardware you need. Routing also merits attention: as a 4x4, this Kodiak has front differential components taking up room, and the independent rear suspension adds chassis structure and constant movement. The factory path uses specific clips to keep the hose off hot exhaust and clear of anything that turns.

Heat, Climate, and Alcohol

Fuel line ages out for three overlapping reasons. Engine heat gradually drives the plasticizers out of the rubber, leaving a wall that is stiff instead of supple. A stiff hose cannot absorb the vibration a big single produces or the flex a working chassis delivers, so it develops hairline cracks at the bends.

Dry climates compound that by wicking moisture out of the hose wall, hardening it from the outside in, which is why machines in arid regions often need lines earlier than owners expect. Ethanol-blended pump gas works from the opposite side, drawing water into the fuel and degrading the inner liner, with gum and varnish accumulating in the passage whenever the quad sits unused for a stretch. Because the interior can fail while the exterior still looks fine, replacing on age is more reliable than waiting for a visible crack.

Early Warnings

The machine gives you time if you know what to watch for. A wet patch or small puddle beneath the frame after parking is the plainest signal. A gasoline smell that spikes right after shutdown, while the circuit still holds residual pressure, is nearly as good and often shows up first. Squeeze the hose along its whole length and note any chalky, hardened, or finely cracked areas, and look for grime caked into a ring at a fitting where fuel has weeped and dried.

Running behavior matters as well. Restricted or internally deteriorating hose starves the injector, and the Kodiak answers with bogging under load, stumbling on hard acceleration, or the general feel of a nearly empty tank when it is not. Since a pressure-side pinhole can atomize fuel and leave no puddle at all, treat a persistent smell as reason enough to pull the plastics and look.

Everything You Need Before You Start

Collect gloves, a sealed fuel-rated container, replacement hose rated for injection pressure in the original inside diameter, new clamps in the matching style, line-clamping pliers to pinch off a low-pressure section since no fuel valve exists, a quick-disconnect release tool if your coupler requires one, sockets and drivers for the seat and body panels, a small flat-blade screwdriver, a razor knife, a flashlight, and rags.

Then set up the space properly. Gasoline vapor is heavier than air and settles at floor level, exactly where water heater pilots, shop heaters, extension cord connections, and battery chargers tend to be. Work outdoors or with the door fully open so air moves low to the ground, physically remove ignition sources from the area rather than relying on them being off, keep an extinguisher nearby, and disconnect the battery negative cable before opening a connection.

Taking the Line Apart

Bleed the pressure before anything else. Pull the fuel pump fuse, crank the engine until it stalls and will not restart, turn the key off, and disconnect the battery negative. Remove the seat and side plastics to expose the tank, pump module, and hose run.

Position your drain pan and lay a rag over the first joint, since standing fuel comes out as soon as a connection breaks even with pressure relieved. Slide clamps well back along the hose before disturbing the fittings. On a locking coupler, press the release tabs evenly and pull straight off with no sideways leverage, because aged plastic collars snap when pried. At a barbed fitting, twist the hose a quarter turn to break the varnish bond, then walk it off with steady pressure. A stretch that has hardened onto the spigot is best slit lengthwise with the razor and peeled away, which keeps the load off the fitting. Photograph every clip and clearance point before the old hose is fully removed.

Building the New Connection

Cut the new hose to the exact length of the old one, square across the end so it seats flat on the barb. Extra length is not helpful; it sags into a frame tube and abrades, or it crowds the steering path.

Assemble dry from start to finish. Push each end onto its fitting until it bottoms against the shoulder, and keep grease, oil, and silicone spray away from those surfaces entirely, since a lubricated joint gives pressurized fuel a route out from under the clamp and lets the hose creep off the barb over time. If an end is stubborn, a few seconds in hot water softens it enough to slide on unaided. Position each clamp just behind the raised bead and tighten evenly to snug, not crushed, because a band biting deep into the rubber becomes the next failure point. Where the tank end is a self-locking quick-connect, push until it clicks and tug firmly to confirm it latched, and add no clamp. Reinstall the hose into all of its original clips.

The Final Dry Check

Put the pump fuse back and Reconnect the battery, then cycle the key on and off several times without starting. Each cycle spins the pump and pressurizes the circuit, letting you inspect both connections while the surrounding area is still clean and dry. Wipe the joints with a fresh rag, then look again with the flashlight from underneath where a bead would collect first.

Start the engine and check a third time at idle, letting it run several minutes and blipping the throttle so vibration is part of the evaluation. One reminder as you finish: the filter on this injected Kodiak is inside the tank with the pump rather than inline where you can reach it, so a fresh hose will not clear a restricted filter. If the machine still acts starved after a clean installation, that in-tank module is the next step. With the joints holding dry, reinstall the plastics and seat, ride a short slow lap, and look underneath one final time.
