Swapping Out a Tired Fuel Line on the 1987 Yamaha YFM200 Moto–4

Nearly four decades after it left the showroom, the 1987 YFM200 Moto–4 is still one of the easiest quads on the planet to keep running, and the fuel system is a big part of why. There is no fuel pump, no injector, and no electronics between the tank and the engine. A manual petcock sits under the left rear corner of the tank, a short length of rubber hose drops down to the carburetor, and gravity does the rest. That simplicity means the hose itself is the single most likely thing to fail, and replacing it is a job you can knock out in an afternoon with hand tools.
Catching the Symptoms Before You Are Stranded
Most owners discover a bad line the same way: they walk into the shed and smell raw gasoline. Beyond your nose, keep an eye out for a damp ring or a small puddle on the floor directly under the engine cases, and for a dusty crust along the hose where fuel has been weeping and evaporating for weeks. Squeeze the line between two fingers. Healthy rubber gives and springs back; a failing line feels like a piece of dowel and may show fine checking across the outer surface.
Running problems are the other tell. A hose that has hardened internally can collapse slightly under vacuum or shed crumbs of rubber into the petcock screen, and the little 196cc single will start acting starved. Expect a stumble when you crack the throttle, a lean surge at steady cruise, or an engine that fires up fine and then dies a mile down the trail as if the tank had run dry.
What Actually Kills the Rubber
Fuel hose ages from both sides at once. On the outside, the plasticizers that keep the rubber soft slowly migrate out under heat cycling from the cylinder and exhaust sitting just inches away. Riders in arid, high–desert country see this happen faster, because the low humidity draws moisture out of the hose wall and the rubber goes glassy years earlier than it would in a damp climate.
From the inside, modern ethanol–blended pump gas does the damage. The alcohol content in E10 is far more aggressive toward old rubber compounds than the fuel this Moto–4 was designed around, and it pulls water vapor out of the air. When a quad like this sits parked for months with fuel in the line, that mixture attacks the inner liner and leaves varnish and gum behind. A hose can look acceptable on the outside and still be delaminating where you cannot see it, which is why age alone justifies replacement on a machine of this vintage.
Gathering Parts and Setting Up Safely
- Fuel hose in the correct inside diameter for the YFM200, cut generously and trimmed to fit
- Nitrile or rubber gloves, since gasoline strips the oils right out of your hands
- A sealed metal or fuel–rated container to catch what drains out
- Two fresh clamps of the same style used originally, or a small assortment kit
- A flat–blade screwdriver, a small socket for the seat and fender hardware, and a sharp razor knife
- A pile of clean rags and a length of scrap hose as a drain spout if you want to direct the flow
Take the safety part seriously. Roll the quad outside or open the garage door wide before you break a single fitting. Gasoline vapor is heavier than air, so it settles and pools at floor level where a water heater pilot, a shop heater, or a trickle charger can find it. No smoking, no grinding, no ignition sources anywhere nearby, and keep a dry chemical extinguisher within reach.
Getting the Old Hose Off
Turn the petcock lever to OFF first. That one motion is the entire advantage of a carbureted machine, and it stops flow from the tank while you work. Pull the seat and, if it improves your reach, loosen the front fender or side panel to expose the run of hose between the petcock and the Mikuni carburetor on the right side of the cylinder.
Drain the fuel already trapped downstream by loosening the float bowl drain screw at the bottom of the carburetor with a hose leading into your container. Once the bowl is empty, slide both clamps back along the hose, lay a rag under each fitting, and twist the hose gently on the barb to break the varnish bond before pulling. If a stiff end refuses to release, slit it lengthwise with the razor and peel it away rather than levering on the petcock spigot or the carburetor inlet, both of which are easy to crack after this many years. Note how the line passes down the frame as it comes free. The Moto–4 is a two–wheel–drive chassis with no front differential in the way, so the routing is short and direct, but keeping the original path prevents chafing and kinks.
Fitting the Replacement
Cut the new hose to match the old one in length, adding no slack. Extra hose sags into the frame or loops near hot exhaust surfaces. Push each end fully onto its barb until it bottoms out, and install it dry. Never put grease, oil, or silicone on a fuel fitting; lubricant on the sealing surface gives fuel a channel to creep along and defeats the clamp. If the hose is stubborn, dip the end in hot water for a few seconds to soften it, then slide it home.
Set a new clamp just behind the raised bead on each spigot and snug it evenly. Do not crush it. Over–tightened worm clamps cut into old rubber and cause the very leak you were trying to prevent. Retighten the float bowl drain screw before you refill anything.
Proving the Repair Holds
Turn the petcock back to ON and simply watch for two or three minutes. Gravity puts static pressure on both joints immediately, so a bad connection shows itself before the engine ever turns over. Wipe both fittings with a clean white rag and look for wetness rather than trusting a glance. Then start the engine, let it idle, and check once more with the vibration present, since a marginal clamp often seeps only when the motor is shaking.
While you are in there, pull the petcock and rinse the small fuel strainer behind it. Debris shed by the old hose collects there, and on this generation of Moto–4 that screen is your only filtration between the tank and the float bowl. A clean screen plus a fresh line puts the fuel delivery on your YFM200 back to the way it behaved new.
