Fuel Line Replacement on a 1985 Yamaha YFM200 Moto-4

The 1985 YFM200 Moto-4 holds a real place in ATV history as one of the machines that established the four-wheeled utility quad. Forty years on, the surviving examples are almost universally running fuel hose far older than it should be, and that hose is the single most common reason a Moto-4 leaks, smells, or refuses to run cleanly.

Four Decades of Rubber Aging

Fuel hose is soft when new because of plasticizing compounds blended into the rubber during manufacture. Those compounds migrate out of the wall steadily over the years, and by this point almost nothing is left. The hose becomes hard, glassy, and unable to absorb any flex, so vibration from the air-cooled single and ordinary chassis movement etch hairline cracks into the surface. Every heat cycle drives those cracks deeper until one reaches through the wall.

Modern pump gas adds a factor the original hose was never designed around. Ethanol-blended fuel attracts water and gradually degrades the inner liner, and fuel left standing through a long layup leaves gum and varnish behind. Machines kept in dry, arid country harden faster still, since low humidity pulls moisture from the rubber. If your Moto-4 is still running the hose it came with, or even a replacement from twenty years ago, it needs a fresh one regardless of how it looks.

The Fuel System You Are Working With

The 1985 YFM200 Moto-4 is fully carbureted. Fuel leaves the tank through a manual petcock with ON, RESERVE, and OFF positions, drops through a short length of rubber hose under gravity alone, and enters the inlet on the Mikuni carburetor. Simple clamps hold each end. The carburetor's float bowl has a drain screw at the bottom that lets you empty it into a container instead of onto the floor.

Nothing here is pressurized and nothing electrical touches the fuel path. That is the opposite of a fuel-injected quad, where a pump lives inside the tank, the line stays pressurized after shutdown, the filter is sealed inside the tank out of reach, and fittings may be self-locking quick-connect couplers requiring a release tool. On the Moto-4, turning the petcock to OFF makes the system completely inert. This is also a two-wheel-drive machine, which is genuinely helpful: with no front differential or front driveshaft filling the space below the engine, reaching both ends of the hose is about as easy as it gets on any ATV.

Symptoms of a Failing Line

  • Gasoline puddling under the machine or wetting the frame after it has been sitting
  • A strong fuel odor that hangs around long after the engine has cooled
  • Visible cracking or a chalky, dried-out texture along the hose
  • A hard section that refuses to compress, usually where a clamp has been sitting for decades
  • Dried residue rings at the fittings, evidence of repeated seeping and evaporation
  • Bogging under load, a stumble off idle, or lean surging that feels like an empty tank

Take the running symptoms seriously even with a dry floor. A liner that has broken down can restrict flow or send flakes of material into the carburetor inlet, starving the engine without leaking a drop. On a machine this old, that debris also has a habit of plugging the pilot circuit, which is why fresh hose is often the first real step toward a Moto-4 that idles properly again.

Tools and Handling Gasoline Safely

Collect these first: gasoline-rated replacement hose matched to the original inside diameter, two new clamps plus a spare, nitrile gloves, eye protection, an approved fuel container, a shallow drain pan, a flat-blade screwdriver, small pliers, sockets for the seat and any covering panels, a sharp utility knife, and clean rags.

Set up the space with real care. Gasoline vapor is heavier than air, so it flows downhill and pools across the floor exactly where you will be kneeling with an open fitting in your hand. Roll the Moto-4 outside or open the door completely; a window overhead does nothing for vapor sitting on the concrete. Shut off water heater pilots, unplug shop heaters that can cycle on unannounced, and keep grinders, torches, and cigarettes entirely out of the area. Disconnect the battery negative cable so nothing can arc, let the cylinder cool fully, and keep an extinguisher within arm's reach.

Getting the Old Hose Off a Forty Year Old Machine

Turn the petcock to OFF and remove the seat and any panel that blocks your view of the hose. Slide the pan under the carburetor, open the float bowl drain screw, drain the bowl into your container, and snug the screw back down.

Age changes the removal technique. Slide each clamp well back along the hose, then twist the hose a quarter turn at the fitting to break the varnish bond before you pull. Original clamps on a machine of this vintage are often rusted or work-hardened, so plan on replacing them rather than reusing them. Pull straight off and never lever sideways with a screwdriver, because a decades-old petcock spigot will crack with very little provocation. When an end refuses to release, run your knife lengthwise through the last inch and peel the rubber away from the barb. Track the routing and every clip on the way out.

Fitting the New Hose and Verifying the Repair

Cut the replacement to match the old hose exactly. Extra length sags toward the exhaust or rubs the frame, while a short piece keeps constant tension on both fittings. Push each end fully onto its barb past the raised bead, working it on completely dry. Grease, oil, and silicone must stay off fuel fittings without exception — lubricant on the sealing surface gives fuel a path out and can carry contamination straight into the carburetor. If the hose is stiff, thirty seconds in hot water will let it slide on without a struggle.

Position the new clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal without biting into the wall. Route the hose through its original guides in a smooth arc with no kinks, then confirm it hangs clear of the cylinder head and exhaust before anything goes back on.

Open the petcock and give gravity a minute to fill the line and float bowl. Watch both fittings closely, wipe them dry with a clean rag, and look again, since a dry surface reveals a slow weep that a wet one hides. Reconnect the battery, start the engine, and inspect once more at idle. If an inline filter sits between the petcock and carburetor, replace it now — four decades of sediment produce the same lean, bogging behavior as a bad hose, and new line will not flush it out.
