On the 2025 Kodiak 700 EPS IRS the job is genuinely straightforward, but it happens on a fuel injected machine, and that changes the ground rules. There is no petcock to close, the pump sits inside the tank rather than under it, and the hose feeding the throttle body stays pressurized after the key comes out. Set up correctly and you will have the new line in and verified inside an afternoon.
Getting Your Bench and Workspace Sorted
Lay out the following before a single fastener turns:
- Rubber or nitrile gloves and eye protection
- A shallow drain pan and a sealed container approved for gasoline
- Replacement hose rated for injection pressure in the same inside diameter as the original, not general purpose carburetor tubing
- Fresh clamps matched to the style on your machine, plus a quick disconnect release tool if the tank outlet uses a locking coupler
- Line clamping pliers to pinch off any low pressure section, since this Kodiak has no fuel valve
- Sockets and drivers for the seat and side plastics, a razor blade, rags, and a good light
Now the part that actually matters. Gasoline vapor is heavier than air and creeps along the floor, so ventilation at ground level is what counts. Work outdoors or with the shop door fully open and a fan pushing air out at floor height. Shut down any appliance with a pilot light, keep grinders and battery chargers well clear, and have an extinguisher where you can reach it without standing up.
How a Good Hose Turns Into a Bad One
Fuel line is built to flex, and it loses that ability with age. The plasticizers that keep the compound supple slowly cook out under engine heat, so the wall stiffens and thins. A rigid hose cannot absorb the vibration of a big single or the flexing of a chassis crossing washboard, and the result is fine cracking that grows with every ride.
Where you keep the machine matters. Arid, low humidity air draws moisture out of the rubber and hardens the outer surface noticeably faster than a damp climate would. Attacking from the other side, ethanol blended pump gas pulls water into the fuel and gradually breaks down the inner liner. A Kodiak left sitting with E10 in the system can develop gum in the passages and a softened bore that releases debris toward the injector, which is why a line that looks acceptable can still be past its service life.
Signs the Line Is Ready to Come Off
Failures usually telegraph themselves. Look and sniff for these:
- Gasoline odor around the tank area that will not clear, strongest immediately after shutdown
- A puddle or damp streak on the skid plate or floor under the machine
- Cracking, crazing, or a chalky finish on the hose surface
- A hard or flattened section that no longer springs back when squeezed
- Grimy buildup ringing a fitting, which marks slow seepage that has dried repeatedly
- Bogging on acceleration, surging at cruise, or symptoms that mimic a nearly empty tank
On this pressurized system, a small breach may atomize fuel rather than drip it, so a strong smell without any visible wet spot is still a reason to pull the panels and look closely.
Taking the Old Line Out
Begin by dropping system pressure. Remove the fuel pump fuse or relay, crank the engine a couple of seconds until it dies, turn the key off, and disconnect the battery negative lead. Only then start pulling the seat and the plastics that block access to the tank outlet and the hose run rearward to the throttle body.
Slide the pan into position and lay a rag over the fitting before you open it, since residual fuel will run out even from a depressurized line. Move worm gear or spring clamps well back along the hose first. If a locking quick connect is fitted at the tank, compress the tabs squarely and pull straight off without any sideways pressure, because those collars become brittle and split when pried. Where the rubber has bonded to a barb, rock it gently to break the varnish seal, or slit it lengthwise with a razor and peel it away instead of forcing the fitting.
Note the routing carefully. With 4x4 running gear and independent rear suspension, this chassis carries front differential hardware and extra bracing that a two wheel drive quad lacks, and the hose threads around it through specific clips. A few photos before the line is free will save you real time on reassembly.
Fitting the New Hose and Sealing the Joints
Cut the replacement to the original length rather than eyeballing it long. Excess hose chafes against the frame or catches on steering components, while a line stretched tight puts steady load on both fittings. Work each end fully onto its barb until it bottoms out, and do it dry. No grease, oil, or silicone touches a fuel fitting; lubricant on that sealing surface is exactly how pressurized fuel finds its way out from under a clamp. If an end refuses to slide, soften it briefly in hot water.
Position new clamps just behind the raised bead on each fitting and snug them evenly. Some fuel injected machines use a self locking quick connect at the tank, and that connection needs no clamp at all, just a firm push until it clicks followed by a hard tug to confirm engagement. Reinstall the hose in every factory clip so it stays clear of exhaust heat, the CVT housing, and the front driveline.
Confirming the Job Before You Load Up
Put the fuse back, Reconnect the battery, then turn the key on and off several times without cranking. The pump runs and pressurizes the line on each cycle, giving you a dry system to inspect. Study both connections, wipe them with a clean rag, then fire the engine and check again at idle and after a few minutes of running. Only when everything reads bone dry should the plastics go back on.
Worth remembering on this model: the fuel filter is part of the pump assembly inside the tank instead of sitting inline where you can reach it. New hose will not fix a restricted filter, so persistent fuel starvation after a leak free replacement points toward that in tank unit.
