What Ages a Fuel Hose
Hose failure is a slow chemistry problem, not a wear problem. Heat off the engine drives the plasticizers out of the wall, and once the rubber has stiffened, ordinary vibration and frame flex craze the surface and drive cracks toward the bore. Low-humidity climates accelerate this, because the surrounding air constantly pulls moisture from the jacket. On the inside, ethanol-blended pump gas absorbs water and gradually degrades the inner liner, with the worst damage occurring on machines that sit through an off-season with fuel in the system. The end result is stiff and cracked on the outside, soft and shedding on the inside.
Signs It Is Time
Several symptoms tend to appear before an outright failure. The most common is a gasoline smell around the tank and seat that lingers after shutdown, followed by a damp patch or slow drip on the skid plate. Run your fingers along the hose and feel for fine cracking, a chalky surface, or a rigid section, and check both fittings for a ring of caked grime that marks a slow seep. While riding, watch for bogging under load, hesitation off idle, or a lean surge that gets worse as the tank empties. Note that on an injected 500AXi, escaping pressurized fuel often atomizes before it drips, so the odor may show up while the floor stays perfectly dry.
Ventilation and Gasoline Discipline
This is the one safety point worth spelling out. Gasoline vapor is heavier than air; it settles across the floor instead of drifting out an open window, and floor level is where a water heater pilot or shop heater draws its air. Work outside if the weather allows. Indoors, open the overhead door all the way so air moves low in the space, shut down every flame and heating element in the building, and keep a fire extinguisher within arm's reach. Wear gloves for the whole job, and once you have relieved system pressure, disconnect the battery negative before continuing.
Removal Step by Step
Bleed pressure first: pull the fuel pump fuse or relay, crank the starter until the engine stalls and refuses to fire, key off, battery disconnected. Remove the seat and the plastics covering the tank so both hose ends are accessible, slide the pan underneath, and drape a rag over the first joint you open, since a depressurized line still holds fuel.
Back each clamp well away from its fitting before you pull anything. Spring clamps release with a squeeze of the tabs; worm-gear clamps simply loosen and slide. If the tank end uses a plastic quick-connect, press the release tabs evenly and pull straight back with no sideways leverage, because collars that have aged in the sun will crack. Where the hose has varnished onto a barb, twist a quarter turn to break the bond or split it lengthwise with a razor and peel it away, which is far kinder to the throttle body spigot than a hard pull. Photograph the routing and every clearance point near the front differential before the hose is completely out.
Installation, Leak Check, and Wrap Up
Cut the new hose to match the original exactly. Extra length lets the line sag into the front driveline or rub a frame edge until it wears through. Push both ends fully onto their barbs until they bottom out, dry, with no grease, oil, or silicone on the sealing surfaces — any lubricant hands pressurized fuel a route out. Hot water for a few seconds is the right way to soften an end that resists.
Set fresh clamps just behind the raised bead on each spigot and tighten evenly, snug without crushing the wall. A self-locking coupler on the tank side takes no clamp; push it until it clicks and then tug firmly to verify the latch. Reseat the hose in all its factory clips so it clears exhaust heat and rotating parts.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without starting. Each cycle runs the pump and pressurizes the circuit, giving you a look at both joints before combustion is involved. Wipe them clean and watch for the smallest bead of fuel. Then start the engine, idle it, blip the throttle, and check once more with a fresh rag. Several minutes of dry running earns the bodywork going back on. If the machine still feels soft on fuel, the in-tank filter and strainer inside the pump module is the only other restriction in the path and the logical next step.
