Loaded trim levels bring more bodywork and more accessories between you and the hardware underneath, and the Ultimate is no exception. That extra layer is worth planning around, because the fuel supply hose on the 2025 Sportsman XP 1000 Ultimate is part of a pressurized injection circuit fed by an in-tank pump. There is no valve to close before you dig in, so the sequence you follow matters more than the tools you own.

Spotting a Line That Is About to Betray You

With the machine cold, pull the seat and enough paneling to see the whole run, then read the hose carefully. Crazing tends to start where the rubber stretches over a fitting, since heat and tension both concentrate there. Squeeze the middle of the run and compare the feel to a fresh piece of hose — healthy rubber gives and springs back, tired rubber feels hard and slick. A ring of dust caked at a joint marks fuel that has been wicking out and drying for weeks. Then consider how the engine has been behaving. Bogging under load, a stumble as rpm builds, or a lean feeling with the tank clearly not empty all point at the supply side. Because pressurized fuel escaping a pinhole frequently atomizes and vanishes, a clean floor is not evidence that the hose is sound.

What Ages the Rubber

Fuel hose degrades from two directions at once. Every heat cycle drives more of the plasticizers out of the wall, and once they are gone the hose turns stiff, quits absorbing chassis flex, and cracks. Dry, low-humidity country accelerates that hardening by drawing moisture off the surface. Meanwhile ethanol-blended gasoline sitting idle for weeks pulls in water and attacks the inner liner, leaving gum and shedding material toward the injectors. Age and exposure do the damage, not miles, which is why a hose replacement is best treated as scheduled maintenance rather than a repair you wait for.

Injection Rules on This Platform

The Ultimate carries no petcock. Where a carbureted quad would offer a shutoff valve, a float bowl drain, and two clamped barbs, this machine runs an electric pump inside the tank pressurizing the hose all the way to the throttle body. Pressure survives shutdown and has to be released on purpose. Expect a self-locking quick-connect coupler at the tank flange rather than a worm-gear clamp, and note that the fuel filter is integrated into the in-tank pump module instead of sitting inline on the visible hose where you could swap it separately.

Tooling Up and Respecting the Fuel

  • Fuel hose rated for injection pressure in the original inside diameter
  • New fuel-rated clamps and a quick-disconnect release tool
  • Line-clamping pliers, standing in for the shutoff this model does not have
  • Nitrile gloves and eye protection
  • A drain pan and an approved sealed container for the fuel you catch
  • Sockets, a short flat-blade driver, a razor blade, and clean rags

Gasoline vapor is heavier than air, so it sinks and gathers along the floor rather than escaping through a window overhead. Work outdoors or with the door fully open and air moving low across the space, keep every ignition source out of the area including appliance pilot lights, cap the container between pours, and let the exhaust cool completely first. Remove any rack-mounted accessories that force you to reach awkwardly past hardware while handling an open line.

Disassembly and Removal

Relieve pressure before anything else. Pull the fuel pump fuse, crank the engine until it fires and stalls on its own, switch the key off, and disconnect the negative battery cable. Set the drain pan under the work area and drape a rag over the joint you plan to open first, because liquid fuel remains trapped in the hose. Back each clamp well down the hose before you disturb a fitting. Release the quick-connect by pressing both tabs squarely and pulling straight off; sideways prying is what breaks aged collars. If an end has bonded to its barb with varnish, twist it lightly or slit the hose lengthwise and peel it away instead of forcing the fitting. Photograph the routing as it comes out. This is an all-wheel-drive chassis, so the hose negotiates front differential hardware and extra frame crossmembers that a two-wheel-drive quad does not carry, and every clip along that path exists to keep the line off heat and moving parts.

Assembly, Then the Proof

Cut the replacement to the length of the piece you removed and add nothing for insurance, since slack only finds something to rub. Work each end onto its barb dry until it bottoms against the shoulder, using hot water to soften a stiff end. Keep grease, oil, and silicone entirely off the fittings — a lubricated sealing surface hands pressurized fuel a path out from under the clamp. Position new clamps just behind the raised bead and tighten evenly, firm rather than crushing. Push a self-locking coupler until it clicks and then pull hard to confirm engagement; adding a clamp there accomplishes nothing. Return the hose to each original clip.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle pressurizes the hose while the surfaces are still dry, which is the ideal condition for spotting seepage. Inspect both joints, wipe them with a clean rag, then start the engine and check once more at idle with a bright light, blipping the throttle as you watch. Only after several minutes of dry running should the panels and accessories go back on. If the Ultimate still feels flat under throttle after a leak-free install, the in-tank filter inside the pump assembly is the next thing to look at.
