Before opening the fuel system on a 2025 Sportsman Touring 570 EPS, move the machine into the open or raise the overhead door completely. Fuel vapor is heavier than air and gathers at floor level, right where extension cords, work lights, and heaters usually live. Take flame-burning appliances out of the space, hold off on grinding or welding, wear gloves so gasoline is not stripping the oil from your hands, and keep an extinguisher within arm's reach.

Knowing the System You Are Opening

The ProStar 570 single in this machine is electronically fuel injected. A pump mounted inside the tank pressurizes the supply hose that runs forward to the throttle body, which means there is no petcock to close and no float bowl to drain. Pressure remains in the line after shutdown and must be relieved deliberately. Line-clamping pliers take over the isolation duty a fuel valve would handle on an older carbureted quad, and the fuel filter is bundled into the in-tank pump assembly rather than sitting inline on the visible hose.

What Wears a Fuel Hose Out

Fuel hose stays flexible because of plasticizers blended into the rubber, and years of heat cycling next to the engine drive those additives out. Once the wall stiffens it cannot move with the frame, and the flex of a long two-up chassis over rough ground works hairline splits into the surface, most often at a bend or beneath a clamp that has compressed the same ring of material since the machine was new. Dry climates make it worse, because low ambient humidity keeps pulling moisture from the rubber.

The interior faces ethanol. E10 gasoline attracts water and slowly degrades the hose's inner liner, so a Sportsman that sits a few idle months with fuel in it can be soft and shedding on the inside while the exterior still looks new. Whatever the liner releases travels toward the injector, which is why the age of a hose matters independently of how it appears.

Symptoms That Warrant a Closer Look

  • A puddle or damp patch under the machine after it has sat overnight
  • Gasoline smell around the tank that persists well past shutdown
  • Fine cracking, a chalky feel, or a hardened section discovered by pinching the hose
  • A dark, dust-caked ring at a fitting, which is dried fuel from a slow weep
  • Bogging under load, a stumble on hard throttle, or lean surging at steady speed

An injected system can leak without leaving evidence on the ground, since pressurized fuel escaping a pinhole often mists off before it drips. Trust the smell as much as your eyes.

Removing the Old Line

Pull the fuel pump fuse and crank the starter until the engine stalls to dump the stored pressure. Turn the key off, disconnect the negative battery cable, then remove the seat and whatever plastics block the tank outlet and the hose run to the throttle body.

Slide a drain pan into place and keep a rag over the fitting you are opening, because a bled line still holds fuel. Move worm-gear or spring clamps well back along the hose before you disturb the fitting itself. On a locking quick-connect, press the release tabs squarely with even pressure and pull straight off; levering one sideways is how the collar breaks. At each barb, break the varnish bond with a gentle twist rather than a hard pull, and slit a stubbornly bonded hose lengthwise with a razor instead of risking the fitting.

Seating the Fresh Line

Cut the new hose to the original length precisely. Excess slack chafes on frame tubes or drifts toward hot surfaces, while a short piece keeps both fittings under tension and eventually works itself loose. Push each end fully onto its barb until it bottoms out against the shoulder, working dry throughout. Grease, oil, and silicone all stay off the fittings — a lubricated sealing surface is precisely the escape path pressurized fuel needs. A brief dip in hot water softens a stiff end enough to seat properly.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed into the rubber. Where a self-locking quick-connect is used, push until it clicks and confirm with a firm tug; that fitting seals itself and takes no clamp. Return the hose to every original clip so it stays clear of the front driveline and exhaust.

Checking Your Work

Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle primes the pump and brings the line to full pressure, which lets you evaluate the connections under working load while they are still dry and easy to read. Wipe both fittings with a clean rag and look closely for beading or dampness. Start the engine, hold it at idle for several minutes, and inspect again as heat builds, turning the handlebars lock to lock so the routing gets loaded the way trail riding will load it.

Bodywork goes back on only after the machine has run leak-free for a few minutes. If the connections stay dry but the engine still acts starved for fuel, shift attention to the in-tank pump and filter assembly — fresh hose addresses leaks and cracking, not a restricted filter buried inside the tank.
