Replacing the Fuel Line on a 2025 Sportsman 570 Premium

A fuel line is one of the cheapest parts on the 2025 Polaris Sportsman 570 Premium and one of the most consequential when it lets go. It is also entirely predictable, because the ways rubber fails in a fuel system are well understood and largely a function of time and chemistry rather than luck.

The Chemistry Behind a Failing Line

Fuel hose loses its usefulness from two directions at once. On the exterior, heat cycling off the ProStar 567cc single and years of general exposure gradually drive out the plasticizers that give the rubber its flexibility. The wall stiffens, then hardens, and eventually stops flexing altogether. Once that happens, the vibration a single-cylinder engine feeds into the frame has nowhere to go but into the hose material, and fine cracks open at bends and where the hose meets a barb. Arid, low-humidity regions accelerate this noticeably, since dry air pulls residual moisture out of the hose wall and hardens it from the surface inward.

On the interior, ethanol-blended pump gasoline pulls in atmospheric moisture and slowly attacks the liner, leaving gum deposits and softening the material. That process moves fastest when fuel sits still in the line for weeks between rides. Put both mechanisms together and you get a hose that can be brittle outside while degrading inside, which is exactly why the exterior appearance is an incomplete picture of its condition.

Establishing How This Sportsman Delivers Fuel

The 2025 Sportsman 570 Premium is electronically fuel injected with on-demand all-wheel drive. That means no petcock under the tank, nothing to rotate to off, and no gravity feed to interrupt. A pump inside the tank pressurizes the supply hose, and that pressure survives shutdown. Two things follow. You relieve pressure intentionally before you separate any fitting, and you carry line-clamping pliers to pinch off flow in place of the shutoff valve this machine does not have. Expect a conventional clamp at the throttle body end and, at the pump flange, possibly a self-locking quick-connect coupler that needs no clamp at all.

Warning Signs on the Machine

  • Fuel odor lingering near the seat and tank, most noticeable in the minutes right after you shut down
  • A wet spot or small puddle under the mid-chassis after the quad has sat overnight
  • Fine surface cracking, a chalky gray cast, or a section of hose that feels rigid when squeezed
  • Bogging when the machine is working hard, hesitation off idle, or an engine acting starved with a full tank
  • A caked ring of dirt at a fitting, which is what dried fuel residue accumulates over time

Because pressurized fuel escaping a pinhole often atomizes and evaporates before it drips, a persistent smell with nothing on the concrete is still a legitimate reason to replace the hose.

What You Need and Where to Work

Set out nitrile gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose in the correct inside diameter rated for injection pressure, fresh clamps in the existing style, a quick-disconnect release tool, line-clamping pliers, a socket set, a small flat blade, a razor knife, and clean rags. Having all of it within reach matters once a fitting is open and both hands are occupied.

The safety note here is genuine and specific. Gasoline vapor is heavier than air, so it sinks and travels along the floor rather than venting out a window overhead, and it will find an ignition source sitting at that level. Work outdoors or with the shop door open all the way, shut down space heaters and hot work lights, and stay well clear of any appliance with a standing pilot flame. Gloves stay on throughout, because gasoline strips the natural oils out of your skin quickly.

Removal and Routing

Relieve pressure first. Pull the fuel pump fuse or relay, crank the engine for several seconds until it stalls or refuses to catch, switch the key off, then disconnect the negative battery cable. Remove the seat and the side panels covering the tank and the hose run heading forward toward the throttle body.

Position the drain pan and lay a rag over the first joint you plan to open, because the hose remains full even with pressure gone. Slide any existing clamp well back before disturbing the connection. For a locking quick-connect, press its tabs squarely and pull the coupler straight off the port — levering sideways is how weathered plastic collars break. On barbed fittings, a gentle twist breaks the varnish bond that has formed. If the hose refuses to release, slit it lengthwise and peel it away rather than forcing it and stressing the spigot.

Note the routing as it comes free. This 4x4 chassis threads the line past front differential hardware and through frame clearance points a two-wheel-drive machine would not have, secured in clips that keep it away from heat and moving parts. Photograph the path before the old hose is fully out.

Installation and the Final Leak Check

Cut the replacement to the length you removed, no longer. Extra hose finds something to chafe against or drifts toward the exhaust. Push each end fully onto its barb until it bottoms out against the shoulder, and install it dry. Grease, oil, and silicone spray have no place on a fuel fitting, because lubricant on the sealing surface gives pressurized fuel a path past a clamp that feels perfectly tight. Soften a stubborn hose end in hot water for half a minute instead.

Install new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect clicks when it seats; confirm with a firm pull and leave it clamp-free. Reinstall the hose into every original retainer so it holds position clear of the driveline and heat.

Restore the fuse or relay, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle primes the pump and pressurizes the circuit, giving you a dry field in which to inspect both joints. Wipe each with a clean rag and look for transfer. Start the engine, let it idle several minutes, and check once more at full running pressure before the bodywork returns. Remember that the filter on this injected 570 sits inside the tank with the pump rather than inline, so continued starvation after a leak-free install points there next.
