Anyone who learned this job on an older carbureted quad has to unlearn part of it here. The 2025 Polaris Sportsman 570 EPS uses the ProStar 567cc single with electronic fuel injection, and injection rewrites several assumptions. There is no petcock to close, no float bowl to drain, and no lazy gravity feed you can interrupt with a twist of a valve. Fuel arrives under pressure from a pump living inside the tank, and it stays pressurized after shutdown.
Three Ways Injection Changes This Job
First, pressure relief becomes a mandatory opening step rather than an optional courtesy. Open a fitting on a live system and fuel sprays instead of trickling. Second, line-clamping pliers replace the shutoff valve. On a carbureted machine you close the petcock and walk away; here you pinch the hose mechanically to keep the tank from feeding itself onto the floor. Third, the fittings themselves differ. The throttle body end typically uses a conventional worm-gear or spring clamp, but the pump flange may carry a self-locking quick-connect coupler that seats with a click and needs no clamp whatsoever. Adding a clamp to one of those is a mistake, not extra insurance.
There is a fourth difference worth naming early. The fuel filter on this platform is integrated into the in-tank pump module rather than sitting inline on the visible hose. You cannot change it while the hose is off, and a new hose does nothing to cure a restricted filter.
What Makes a Fuel Hose Fail
Degradation runs from both surfaces inward. Engine heat cycles and years of exposure drive out the plasticizers that keep the rubber flexible, stiffening the wall until it can no longer flex with the vibration a big single feeds into the frame. Dry climates make that happen sooner, because arid air pulls moisture out of the hose and hardens it from the outside in. Working the other direction, ethanol-blended pump gas attracts atmospheric water and gradually breaks down the inner liner, leaving gum and soft spots — a process that runs fastest whenever fuel sits unused in the line. The upshot is a hose that can be brittle on the exterior and compromised on the interior simultaneously, so mileage and age matter as much as what you can see.
Symptoms to Take Seriously
- A gasoline smell around the seat and tank, sharpest in the first minutes after shutdown while residual pressure looks for an exit
- A damp patch or small puddle beneath the mid-chassis after an overnight sit
- Fine crazing, chalkiness, or a stretch of hose that feels rigid instead of pliable
- Bogging under load, hesitation off idle, or an engine acting starved with plenty of fuel aboard
- A caked ring of dirt at a fitting, the signature of fuel repeatedly seeping and drying
Since a pressure-side leak can atomize into vapor and never form a drip, treat a repeatable smell as evidence even without a stain on the floor.
Preparation, Tools, and Fuel Safety
Stage nitrile gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose in the correct inside diameter rated for injection pressure, fresh clamps matching the existing style, a quick-disconnect release tool, line-clamping pliers, a socket set, a small flat blade, a razor knife, and plenty of clean rags.
Handle the workspace with the same care. Gasoline vapor is heavier than air, so it settles and spreads along the floor toward whatever ignition source sits down there rather than drifting harmlessly out an overhead window. Work outside or with the door open all the way. Shut off space heaters, move hot work lamps off the concrete, and stay clear of any appliance with a standing pilot. Keep gloves on for the duration, because gasoline strips the oils out of your skin fast.
Taking the Old Line Off
Pull the fuel pump fuse or relay, crank the engine several seconds until it stalls or will not fire, turn the key off, then disconnect the negative battery cable. Remove the seat and the side panels covering the tank and the hose run heading forward to the throttle body. Slide the pan into position and drape a rag over the first joint you separate, since a depressurized hose is still a full one.
Slide any existing clamp well back along the hose before disturbing the connection. Locking quick-connects release when their tabs are pressed evenly and the coupler is pulled straight off the port; prying to one side is what cracks an aged plastic collar. On barbed connections, break the varnish bond with a gentle twist rather than a hard yank, and if the hose refuses to release, slit it lengthwise with a razor and peel it away to spare the fitting.
Trace the routing before the line is fully out. This 4x4 chassis sends the hose past front differential hardware and through frame clearance points a two-wheel-drive machine does not have, held in clips that keep it clear of heat and moving parts. Photographs are worth more than memory when it is time to reinstall.
Installation and Verifying a Dry System
Cut the replacement to match the old length precisely. Extra hose is not a safety margin; it rubs the frame or drifts toward exhaust. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry. Never apply grease, oil, or silicone spray to a fuel fitting, because lubricant on the sealing face is the classic reason a properly tightened clamp still weeps under pressure. Thirty seconds in hot water is the right way to soften a resistant hose end.
Place new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. A self-locking quick-connect clicks when it seats, and a firm pull verifies the latch. Return the hose to every original retainer.
Reinstall the fuse or relay, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while the surrounding area is clean and dry. Wipe each connection with a fresh rag and look for the faintest transfer. Then start the engine, let it idle for several minutes, and check again with the system at full running pressure before reinstalling the bodywork and seat. If the 570 EPS still bogs or starves after a leak-free hose install, the in-tank pump and filter assembly is your next stop.
