Fuel Line Care and Replacement for the 2025 Sportsman 570

A newer machine gets less scrutiny than it deserves, and the fuel line is a good example. On a 2025 Sportsman 570 the hose has not had decades to harden, but it can still be compromised by chafe damage, a clamp that walked off its bead, or ethanol-blended fuel left sitting through an inactive stretch. Because this quad runs the ProStar 567 single with electronic fuel injection, that hose is a pressurized supply line fed by an in-tank pump, with no petcock anywhere to shut off flow. Any compromise on a pressurized line deserves prompt attention.

What a Failing Line Looks and Smells Like

  • Gasoline odor around the tank, strongest in the first minutes after shutdown while the circuit still holds pressure
  • A shiny wear scar or flat spot where the hose has been rubbing a frame edge or bracket after slipping out of a clip
  • A caked dust ring or dark crust at either fitting, the residue left by slow seepage drying repeatedly
  • Surface checking, a chalky cast, or a stretch that feels stiff and unyielding when pinched
  • A damp patch or puddle beneath the machine after it sits, plus bogging under load or a lean surge that mimics a near empty tank

Note that a pinhole on the pressure side often atomizes fuel into vapor that evaporates before anything drips. On this injected 570 a clean floor does not clear the hose, so trust your nose and a gloved fingertip run along the full length.

Why Hose Fails Even on a Recent Machine

Two processes wear rubber out, and neither requires a decade. Externally, heat cycles from the engine and constant vibration slowly drive plasticizers out of the compound, hardening the hose so that it cracks wherever the chassis flexes it. Dry, low humidity climates speed this along by pulling residual moisture out of the hose wall from the outside. Mechanical chafe accelerates everything if a hose has drifted out of its retaining clip and found a frame edge.

Internally, ethanol-blended pump gas attacks the liner. E10 absorbs water out of the air, and fuel standing motionless through a long idle period begins degrading the inner surface while depositing gum and varnish at the barb joints. Because these mechanisms are independent, a hose can look nearly new outside while its liner has started shedding fine debris toward the injector.

Gathering Parts and Preparing the Area

  • Hose rated for fuel-injection pressure, matched to the original inside diameter rather than carburetor grade line
  • New clamps in the correct style and size, plus a quick-disconnect release tool if a self-locking coupler is present
  • Line-clamping pliers for low pressure or vent hose, since this platform offers no shutoff valve
  • An approved sealed container, a shallow catch pan, rags, nitrile gloves, a razor knife, and a flashlight
  • Sockets and drivers for the seat and side plastics

Ventilation is a real concern, not a formality. Gasoline vapor is heavier than air, so it sinks to the floor and travels at that level toward pilot lights, shop heaters, chargers, and power tools. Work outdoors if you can, or open the overhead door completely and run a fan low to the ground pushing air out. Keep an extinguisher within arm's reach, and wear the gloves throughout, because fuel pulls the oils out of skin on contact.

Relieving Pressure and Getting the Hose Off

Pull the fuel pump fuse or relay, then crank the engine for a few seconds until it starves and stalls. That vents the pressure. Turn the key off and disconnect the battery negative cable so the pump cannot energize while your hands are in the area. Remove the seat and the side plastics needed to expose the tank flange and the run climbing toward the throttle body, then slide the pan underneath and lay a rag over the first joint before you open it, since standing fuel remains in the hose regardless of pressure.

Slide clamps well back along the hose before disturbing a fitting. On a quick-connect coupler, depress both release tabs evenly and draw it straight off the nipple, never prying at an angle. Newer hose usually releases from a barb with a gentle twist rather than needing to be cut, but if varnish has bonded it, slitting it lengthwise and peeling it away is safer for the fitting than levering on it. Photograph the routing before the old piece is fully out. As a 4x4 chassis, this Sportsman runs its line past front differential and driveline hardware, giving it a longer path with more clearance points and clips than a two wheel drive machine.

Installing and Securing the New Line

Cut the replacement to match the original length exactly, since surplus hose sags into moving parts or finds a frame edge to chafe on. Push each end fully onto its barb until it bottoms, and install it dry. Grease, oil, and silicone spray must stay off fuel fittings, because a lubricated sealing surface gives pressurized fuel a route to migrate out from under the clamp. Dip a tight end in hot water for ten or fifteen seconds instead and it will slide on unassisted.

Set fresh clamps just inboard of the raised bead on each fitting so they cannot walk, and tighten them evenly rather than hard. A quick-connect coupler takes no clamp: push until the collar clicks and then pull firmly to confirm the latch caught. Reinstall the hose in every original clip, paying particular attention to any clip the old hose had escaped from, since that is what caused the wear in the first place.

Confirming a Dry Result

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit while everything is clean and dry, which is precisely when a weep shows itself. Examine both joints, wipe them down, and check again. Start the engine and hold a clean white rag near each fitting for a minute or two at idle before the plastics and seat are refitted.

One structural point to remember on this platform: the fuel filter is built into the in-tank pump assembly rather than sitting inline where it can be swapped on the visible hose. A new line does nothing for a restricted filter, so if delivery symptoms survive a clean installation, that module is where the diagnosis continues.
