The 2025 Polaris Sportsman 570 6x6 is powered by the ProStar 567cc single with electronic fuel injection. That single fact rules out the approach most riders picture when they hear fuel line replacement. There is no petcock under the tank, no valve to twist to off, and no gravity feed to interrupt. A pump inside the tank pressurizes the hose, and that pressure is still there after you shut the key off.

How Injection Changes the Procedure

On a carbureted quad you close the fuel valve, catch a few ounces in a pan, and pull the hose. This 6x6 requires an extra step in front of all of that: deliberately relieving system pressure. You also need line-clamping pliers as a stand-in for the shutoff valve the machine does not have, so you can pinch a low-pressure section rather than letting the tank feed itself onto the floor. Clamp styles differ too. Where a carbureted machine uses simple pinch or worm-gear clamps at both ends, an injected 570 may carry a self-locking quick-connect coupler at the pump flange while using a conventional clamp at the throttle body. And the fuel filter is not where you would look on an older machine — it lives inside the tank as part of the pump module instead of sitting inline on the visible hose.

Why These Lines Give Out

Fuel hose fails through slow chemistry, not sudden trauma. The rubber gradually gives up the plasticizers that keep it supple, hardening until it can no longer flex with a vibrating single-cylinder engine and a chassis that twists over rough ground. Dry, low-humidity climates hasten it, because arid air draws moisture out of the hose wall and stiffens it from the outside in. Working the other direction, ethanol in modern pump gas absorbs water and degrades the inner liner, particularly when fuel sits in the line unused for weeks at a stretch. What you end up with is a hose that looks intact but has lost its ability to seal against a barb or survive a bend.

Catching a Failing Line Early

  • A fuel puddle or damp patch under the machine after an overnight sit, typically mid-chassis beneath the tank
  • Persistent gasoline smell around the seat, strongest immediately after shutdown
  • Fine cracks, hardness, or a chalky appearance on the hose, worst at the bends
  • Rough running — bogging with a loaded bed, stumbling on throttle, or acting low on fuel with a full tank
  • A ring of dirt stuck to a fitting where fuel has seeped and dried over time

On an injected machine, a small pressure-side leak may atomize into vapor and never form a drip, so treat a strong smell as a finding even without a stain to back it up.

Gear, Ventilation, and Handling Fuel

Have the following ready before anything comes apart: nitrile gloves, eye protection, a drain pan, a sealed fuel-rated container, replacement hose sized correctly and rated for injection pressure, fresh clamps, a quick-disconnect release tool, line-clamping pliers, a socket set, a razor knife, and clean rags.

Then handle the environment. Gasoline vapor is denser than air, so it settles along the floor and travels toward whatever ignition source is sitting down there. Work outside or with the shop door open all the way, kill space heaters and hot work lights, and stay clear of any appliance with a standing pilot. Gloves are worth wearing throughout, since gasoline strips the oils out of your hands quickly.

Removing the Old Hose

Pull the fuel pump fuse or relay, crank the engine for several seconds until it stalls or refuses to fire, switch off the key, and disconnect the battery negative cable. Remove the seat and the side panels that cover the tank and the hose run heading forward toward the throttle body. Slide the drain pan into place and drape a rag over the first fitting you intend to separate, because the hose is still full of fuel even with pressure relieved.

Move any existing clamp back along the hose before you touch the connection. Quick-connect couplers release when their locking tabs are pressed evenly and the fitting is pulled straight off the port; prying to one side is how aged plastic collars break. Barbed connections geneRally need a small twist to break the varnish that has bonded hose to metal. If a hose refuses to let go, slit it lengthwise and peel it away rather than yanking and risking damage to the spigot.

Note the path as it comes out. Six-wheel drive gives this Sportsman a longer frame, a second rear driveline, and additional crossmembers a conventional 4x4 does not have, which means more retaining clips and more tight clearance points for the hose to thread through. Photograph the layout before the old line is fully clear.

Installing and Verifying

Cut the replacement to the length you removed, no longer. Extra hose chafes on the frame or wanders toward hot exhaust, neither of which ends well. Seat each end fully onto its barb until it bottoms out, and do it dry. Never grease, oil, or spray silicone on a fuel fitting; lubricant on the sealing surface is exactly what allows pressurized fuel to creep out past an otherwise tight clamp. Hot water for thirty seconds is the only assist a stubborn hose end should get.

Set new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect should click when it seats, and a firm pull confirms the latch. Those fittings take no clamp. Return the hose to every original retainer so it stays away from the driveline and heat.

Reinstall the fuse or relay, Reconnect the battery, then cycle the key on and off five or six times without starting. Each cycle runs the pump and pressurizes the line, giving you a chance to inspect both joints while the area is still dry. Wipe each with a clean rag and look for any color transfer. Start the engine, let it idle several minutes, and inspect once more under full running pressure before reinstalling the bodywork and seat. If the machine still bogs or starves after a leak-free hose install, the in-tank pump and filter assembly is your next line of investigation.
