Even a low-hour machine benefits from a look at its fuel plumbing, because hose ages on the calendar as much as on the odometer. On a 2025 Sportsman 450 HO EPS the job is well within the reach of an intermediate home mechanic once you account for the fuel system: electronic injection, an electric pump inside the tank, a pressurized supply hose, and no petcock to shut off.

Getting Set Up for Fuel Work

Collect the parts and supplies first so nothing pulls you away from an open fitting:

  • Fuel-injection rated hose matched to the original inside diameter
  • Nitrile or rubber gloves plus eye protection
  • A sealed, fuel-rated container and a shallow catch pan
  • Pinch-off pliers, which cover for the fuel valve this model does not have
  • New clamps in the factory style and a pick for quick-connect retainer clips
  • A razor knife, plenty of rags, and hand tools for the seat and side panels

The safety piece is worth stating plainly. Gasoline vapor is denser than air, so it sinks and drifts along the floor where pilot lights, drains, and sparking motors sit, and it lingers well after you have wiped up the liquid. Work outdoors or with the shop door fully open, keep air moving low with a fan, unplug chargers and trouble lights, and have a fire extinguisher within reach.

How a Line Deteriorates

Fuel hose is soft when new because plasticizers are blended into the rubber, and heat cycling gradually pushes those additives out. What remains is stiff and glassy, unwilling to flex, and prone to cracking in the short spans next to each fitting where chassis movement concentrates. Owners in dry, arid regions notice this sooner, since low humidity draws moisture out of the hose wall and hardens it from the outer surface inward.

The inner surface faces a different attack. Ethanol-blended pump gas left standing in the line through long idle stretches absorbs water and slowly breaks down the liner, leaving gum and shed material that travels toward the injector. Because neither process is visible during a walk-around, hose age is the honest basis for replacement rather than how the outside looks.

Field Signs of a Failing Hose

Any of the following justify pulling the seat and looking closely:

  • Fuel pooled under the mid-frame or a damp ring on the concrete after an overnight park
  • Gasoline odor hanging around the seat and console, sharpest immediately after shutdown
  • Surface checking, a chalky feel, or a rigid section you locate by pinching along the hose
  • Bogging on acceleration, a lean stumble under load, or the sensation of an empty tank when it is not
  • Dust cemented in a ring at a fitting, which builds where fuel seeps and dries

On a pressurized circuit small failures often atomize instead of dripping, so a persistent smell without a puddle is still a real symptom.

Relieving Pressure and Removal

Take the pressure out before touching a connection. Pull the fuel pump fuse, crank the engine until it stalls, switch the key off, and disconnect the negative battery cable. Remove the seat and enough side bodywork to expose the tank flange, then trace the hose forward to the throttle body. Slide the pan under the joint and drape a rag over it before opening, because a bled line still holds fuel.

The tank end typically uses a push-lock quick-connect with a retaining clip. Move the clip aside, compress the coupler squarely, and pull straight off without prying, since plastic collars grow brittle with exposure. For barbed fittings, slide the clamp well back, twist the hose to shear the varnish that has bonded it, and work it off, or slit it lengthwise if it truly will not release. Note the routing as it comes out. This is a 4x4 with a front differential, so the hose passes extra clearance points, and the power steering unit and harness occupy nearby console space it needs to stay clear of.

Seating the New Hose

Cut the replacement to the same length as the original. Surplus hose finds something to chafe on or slumps into the steering path once the plastics are back on. Push each end fully onto its barb until it bottoms against the shoulder, working dry throughout. Grease, oil, and silicone must never touch a fuel fitting, because a slick sealing surface hands pressurized fuel a way out from under the clamp. Warm the hose end in hot water if it resists.

Position new clamps just behind the raised bead and tighten them evenly rather than crushing them. On a self-locking coupler, push until it clicks, reinstall the retainer, and pull hard to confirm it is captured; no clamp belongs on that joint. Return the hose to each factory clip so it stays away from exhaust heat, the front drive components, and the EPS wiring.

Confirming Everything Is Dry

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. The pump pressurizes the line on each cycle, giving you a clean, dry system to inspect under load. Wipe both fittings, start the engine, and check again at idle with good light and a fingertip.

Let it run several minutes, blip the throttle, and take one last look before the bodywork goes back together. Worth carrying forward on this injected Sportsman: the fuel filter is part of the in-tank pump assembly rather than an inline unit on the visible hose, so lingering delivery symptoms after a leak-free install point back inside the tank.
