Gasoline Deserves Respect Before Anything Else

This repair is well within reach of a rider with intermediate mechanical skills, but it is also the job where shortcuts carry actual risk. Gasoline vapor is heavier than air. It rolls off the machine and collects at floor level, right where extension cords, shop heaters, and water heater pilots live. That is why ventilation low in the room is the only kind that helps, and why an open window above the bench does almost nothing for you.

Roll the 2025 TRX520 Foreman outside if the weather allows, or open the shop at both ends so air genuinely moves through. Extinguish pilot lights, unplug battery chargers and move them out, put away grinders and torches, and swap a hot incandescent work lamp for something cool. Keep a fire extinguisher on the floor within reach of where you will kneel. Wear nitrile or rubber gloves, since gasoline strips the oils out of your skin in seconds and absorbs through it, and add eye protection because a fitting can spit when it releases.

What Kind of Fuel System This Foreman Has

The FM2 pairs manual foot shift with electric power steering, and it uses Honda's programmed fuel injection. An electric pump inside the fuel tank keeps the supply hose to the throttle body pressurized. There is no petcock beneath the tank, so there is no valve to close, no gravity feed to interrupt, and no float bowl drain to open.

Two things matter here. The line holds pressure after the key goes off, which means it has to be bled down before a fitting comes apart. And the fuel filter is built into the in-tank pump module rather than clipped inline, so this repair addresses the visible hose and leaves filtration inside the tank.

Why a Fuel Line Reaches Its Limit

Fuel hose degrades chemically rather than mechanically. The plasticizers keeping the rubber flexible slowly migrate out of the wall, and what remains is harder and far less able to move. Once the hose has stiffened, the heat cycles off the 518cc single and the flex this chassis takes hauling and towing begin working fine cracks into the surface, typically at a bend or in the short length seated on a barb.

Climate is a real factor. Dry, low-humidity air pulls moisture from the hose wall and hardens it years earlier than the same part would harden in a wet region. Meanwhile ethanol-blended pump gas attacks the bore, drawing water into the fuel, softening the inner liner, and leaving gum and varnish during the stretches a working Foreman sits idle. A hose hardening outside while breaking down inside can look completely serviceable and still be shedding material toward the injector.

Symptoms to Watch For

  • A damp streak, drip trail, or small puddle under the tank once the machine has been parked
  • Raw gasoline odor around the quad, most noticeable right after shutdown
  • Fine cracking, a glazed hard texture, or a soft swollen spot near a fitting
  • Bogging under load, a lean stumble at higher rpm, or the engine behaving as if it is low on fuel
  • Dirt caked in a ring at a joint, which is dried seepage collecting dust over many rides

Since the supply line runs pressurized, a pinhole often mists and evaporates before it can drip. A persistent smell over a clean floor is still worth tracking down.

The Short List of Supplies

  • Injection-rated replacement hose in the original inside diameter
  • New clamps in the factory style and size, plus a spare or two
  • Line-clamping pliers to pinch off low-pressure hose in place of the missing valve
  • A quick-connect release tool if the tank outlet carries a locking coupler
  • A lidded fuel-rated drain container and a funnel
  • Metric sockets, a screwdriver, a sharp blade, and plenty of clean rags

Breaking the Old Line Loose

Bleed the pressure first. Pull the fuel pump fuse, crank the engine for a second or two until it stalls, turn the key off, and disconnect the negative battery cable.

Remove the seat and any bodywork covering the tank outlet and the hose run forward. Slide the drain pan under the joint and hold a rag over the fitting as it separates, because standing fuel remains in the line even after pressure is released. Push clamps well back along the hose before disturbing them. On a locking coupler, press both tabs squarely and pull straight off with no sideways leverage, as those plastic collars grow brittle with heat and age.

Twist the hose gently at each barb to break the varnish bond, then work it off. A section that refuses to release should be slit lengthwise and peeled away rather than levered off. Trace and photograph the routing before the old line is fully out. This is a 4x4 with power steering, so the hose passes clearance points around the front differential, additional frame crossmembers, and the steering assist hardware, and reproducing that path keeps the replacement clear of moving parts and exhaust heat.

Installing the Replacement and Proving It Holds

Cut the new hose to match the old length with square ends, then push each end fully onto its barb until it bottoms out. Install it dry. Grease, oil, and silicone spray stay off the fittings entirely, because a lubricant film on a sealing surface gives pressurized fuel a route past the clamp. Soften a tight hose end in hot water for thirty seconds rather than forcing it.

Set new clamps just behind the raised bead on each fitting and tighten evenly, firm without deforming the rubber. A self-locking quick-connect gets no clamp, only a push until the collar clicks and a firm tug to verify. Seat the hose back into every original retainer before you call it finished.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and loads the hose with pressure while surfaces are still dry, which is when a bead of fuel stands out. Wipe both joints with a clean rag and inspect again. Start the engine, check at idle, blip the throttle to swing pressure, and look a third time. After several minutes of leak-free running, reinstall the bodywork, ride a short loop, and check once more while hot, since a marginal clamp usually shows itself under heat. If fuel delivery is still soft with a new hose fitted on this 2025 TRX520, the in-tank pump and filter module is the next component to assess.
