What Usually Tips an Owner Off

Even on a newer machine like a 2025 TRX520 Foreman, a fuel hose can take damage from chafing, a pinched clamp, or a fitting that was never fully seated, and it will announce itself the same way an aged line does. Odor tends to arrive before any visible drip, because fuel leaving a pressurized joint atomizes and evaporates faster than it can pool.

  • A gasoline smell that lingers around the quad, sharpest in the first minute after shutdown
  • A wet streak on the frame or a small puddle beneath the tank after the machine has sat
  • Cracking, checking, a chalky hard texture, or a stiff spot you can feel by pinching the hose
  • The engine bogging under throttle, breaking up at higher rpm, or acting starved with fuel still in the tank
  • A ring of caked dirt at a fitting, which is what dried seepage collects over time

Treat a convincing smell over a dry floor as a real finding rather than a fluke. On this system it is the normal presentation of a small leak.

The Fuel System on This Foreman

The FM1 is the manual foot shift model without power steering, and it is fuel injected like the rest of the 2025 TRX520 range. Honda's programmed injection uses an electric pump inside the fuel tank to keep the supply hose to the throttle body pressurized. There is no petcock under the tank, which means no valve to close before starting work and no gravity feed to shut down.

Two things follow. The hose retains pressure after the engine stops, so the system has to be bled down on purpose before you open a joint. And because the fuel filter is part of the in-tank pump module rather than an inline element, this job addresses the visible hose only and leaves filtration inside the tank.

Why Lines Fail Over Time

Fuel hose ages chemically. The plasticizers keeping the rubber pliable slowly migrate out of the wall, and the harder material left behind stops absorbing the loads it once handled without complaint. Heat cycling from the engine and the flex this frame sees while towing or crossing rough ground then work fine splits into the surface, typically at a bend or in the inch of hose gripping a barb.

Dry regional air speeds it up by drawing moisture from the hose wall, so quads kept in arid country go brittle earlier than identical machines in humid climates. Ethanol-blended fuel works the other side, attracting water into the system and degrading the inner liner, then leaving gum behind during stretches when the Foreman sits parked between work seasons. Because the outside hardens while the bore breaks down, a hose can look entirely fine and still be shedding material downstream.

What You Need Before Starting

  • Injection-rated replacement hose matched to the original inside diameter
  • New clamps in the factory style and size, plus spares
  • Line-clamping pliers to pinch off low-pressure hose, standing in for the absent valve
  • A quick-connect release tool if the tank outlet uses a locking coupler
  • Nitrile or rubber gloves and eye protection
  • A lidded fuel-rated drain container and a funnel
  • Metric sockets, a screwdriver, a sharp blade, and a stack of clean rags

Set up outdoors or with the shop open front and back so air moves at ground level. Gasoline vapor is heavier than air and collects on the floor, so low ventilation is the only kind that clears it. Put out pilot lights, unplug and relocate battery chargers, keep grinders and hot work lamps out of the space, and set an extinguisher on the ground within reach while kneeling. Wear gloves because gasoline strips skin oils instantly and absorbs through skin.

Getting the Old Hose Off

Relieve pressure first. Pull the fuel pump fuse, crank the engine for a second or two until it stalls, turn the key off, then disconnect the negative battery cable.

Remove the seat and whatever bodywork covers the tank outlet and hose run. Position the drain pan and hold a rag over the fitting as it comes apart, since standing fuel remains in the line after pressure is released. Slide clamps well back along the hose before disturbing them. If a locking coupler is present, squeeze both tabs squarely and pull straight off with no sideways leverage, because prying cracks collars that stiffen with heat and time.

Rotate the hose gently on each barb to break the varnish bond, then work it free. Any section that refuses to move should be slit lengthwise and peeled away rather than levered. Note and photograph the routing before the old hose is fully out. Being a 4x4, this Foreman threads its fuel line around front differential hardware and extra frame crossmembers absent on two-wheel-drive machines, and matching that path keeps the new hose away from moving parts and exhaust heat.

Fitting the New Line

Cut the replacement to the same length as the old piece, squaring the ends so they seat properly. Push each end fully onto its barb until it bottoms out, working dry. Grease, oil, and silicone spray never belong on a fuel fitting, because a lubricant film on the sealing surface gives pressurized fuel a path past the clamp. Soften a stubborn hose end in hot water for half a minute instead of forcing it.

Set new clamps just behind the raised bead on each fitting and tighten evenly, firm rather than crushing. Where the machine uses a self-locking quick-connect, push until the collar clicks and tug hard to confirm it latched, adding no clamp there. Reseat the hose in every original retainer so it stays clear of the driveline and the exhaust.

Proving It Holds

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while surfaces are still dry, which makes a bead of fuel easy to catch. Wipe both joints with a clean rag and inspect again.

Start the engine and check at idle, then blip the throttle a few times to swing pressure through the system and look once more. Give it several minutes of dry running before the bodywork goes back on, then ride a short loop and inspect a final time while everything is hot, since a marginal clamp tends to show up under heat. If fuel delivery symptoms continue with a fresh hose installed on this 2025 TRX520, the in-tank pump and filter module is the next thing to look at.
