Replacing a Cracked Fuel Line on a 2025 Recon 250

Catching a bad fuel hose early is what separates a planned garage evening from a walk back to the truck. The 2025 TRX250 Recon gives clear signals when its fuel line is on the way out, and learning to read them is the most valuable part of this whole subject.
Clues That the Hose Is Failing
Work through this checklist any time something feels different:
- A gasoline smell that clings to the machine well after it has cooled off
- A small wet ring or drip pattern on the floor under the left side of the engine
- Hairline cracking at a bend, a chalky outer surface, or a hose that stays rigid when you squeeze it
- A collar of dust stuck to a clamp, which is dried fuel from a slow weep
- An engine that bogs on hills, surges lean, or behaves as though the tank were empty when it clearly is not
Squeeze the hose along its whole length with the engine cold. A healthy line compresses and springs back; a failing one either feels like hard tubing or, at the other extreme, feels spongy and swollen from ethanol exposure. Both conditions call for the same fix.
What Feeds the Engine on This Model
The 2025 Recon is carbureted. Fuel reaches its 229cc air-cooled single through a carburetor, so no pump pressurizes the line and there is nothing to bleed down before you begin. A petcock below the tank provides ON, OFF, and reserve settings, giving you a positive shutoff without tools. Simple clamps secure the hose at both ends instead of the self-locking quick-connect couplers used on injected machines, and the carburetor float bowl drains through a screw underneath it.
Drive configuration affects only how easily you reach things. This is a 2WD quad with a solid rear axle, so there is no front differential housing crowding the hose route. The line makes a short drop from the tank outlet to the carburetor and stays visible once the bodywork is off.
The Reasons Rubber Gives Out
Hose deteriorates from both directions at once. On the outside, heat radiating from the cylinder and light leaking through the plastics drive plasticizers out of the rubber. The compound turns stiff and glassy, then starts checking wherever it flexes. Dry regions speed that up considerably, because low humidity keeps drawing moisture out of the hose wall year after year.
On the inside, ethanol-blended fuel does the damage. E10 pulls in and holds water, and a Recon that sits between seasons keeps that mixture pressed against the liner, softening the rubber and leaving varnish behind. Neither process is unusual or a fault in the machine — it is ordinary aging, and it means hose life is counted in years rather than trail miles.
What You Need on Hand
Gather everything before you disturb a fitting:
- Gasoline-rated hose matched to the Recon original inside diameter
- New spring clips or compact worm-gear clamps
- Rubber gloves and eye protection
- An approved fuel container plus a shallow drain pan
- Line-clamping pliers if the petcock seeps past its OFF position
- Screwdriver, socket set, razor knife, clean rags, and a work light
Respect the fuel. Gasoline vapor is heavier than air, so it settles across the floor and reaches for any pilot light, spark, or hot element in the room. Roll the machine outside or open the shop door fully at ground level, wait for the engine to go completely cold, and dry used rags outdoors instead of sealing them in a container.
Draining and Disconnecting
Turn the petcock to OFF and let it sit a minute. Pull the seat and the left side panel to open up the tank outlet and hose run. Set the pan under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube — doing that first keeps the spill down to a few drops when the hose comes off.
Slide both clamps back along the hose. Rotate each end on its barb to break the varnish seal before pulling, and if an end has gone completely hard, slit it lengthwise with the razor and peel it away. The petcock spigot and the carburetor inlet are thin and unforgiving, so no amount of saved time justifies prying at them. Note the routing clips and the hose clearance from the exhaust before it is out.
Installing the Replacement and Testing It
Cut the new hose to the same length as the piece you removed. Push each end on dry, working it all the way onto the barb until it stops at the fitting shoulder. Keep grease, oil, and sealant entirely off those surfaces, since anything slick there creates a leak path and lets the hose migrate under vibration. Thirty seconds in hot water softens a tight end enough to seat properly.
Place each clamp just behind the raised bead and tighten it evenly without deforming the rubber. Snug the float bowl drain screw, switch the petcock to ON, and watch both joints closely for a full minute as fuel refills the bowl. Dry everything with a clean rag so any new moisture stands out, then start the engine and inspect again at idle. Finish with a short ride and a third look while the machine is warm. When the hose stays bone dry through all of that, reinstall the panel and seat.
