There is a right order to this job, and following it is what keeps gasoline off your garage floor and out of the air. On a 2025 Rancher 420 4x4 DCT EPS the fuel circuit stays pressurized well after the engine stops, so every step you take before loosening a fitting has a purpose. Work through the sequence and the whole replacement stays clean and controlled.

The Sequence That Keeps Fuel Where It Belongs

Begin by pulling the fuel pump fuse or relay. With the pump disabled, crank the engine for a few seconds until it stumbles and quits, which burns off the pressure the system was holding. Switch the key off, then disconnect the negative battery cable so nothing can energize the pump while your hands are on an open line. Remove the seat and the plastics covering the tank until the full hose run is visible from the tank–mounted pump module to the throttle body.

Now position a wide drain pan beneath the work area and have an approved sealed container ready for whatever you collect. Even a fully depressurized hose holds liquid fuel, so drape a rag over each fitting before you open it and let the rag catch the first spill rather than your forearm. Working in this order means you never have more than an ounce or two loose at a time.

What Kind of Fuel System This Is

The 2025 Rancher 420 uses PGM–FI electronic fuel injection, which is why the sequence above looks nothing like the routine on an older carbureted quad. Those machines let you close a petcock, crack a float bowl drain, and let gravity settle things down. Here the pump lives inside the tank in a module that also holds the pressure regulator and the filter element, and the hose it feeds is pressurized. That means no petcock, no float bowl, and no serviceable inline filter on the line you can see. Line–clamping pliers substitute for the shutoff valve you do not have, which is exactly why they belong in the tool pile.

Why the Hose Wears Out

Fuel line fails through chemistry more than use. The plasticizers that keep rubber flexible slowly leave the material under years of engine heat cycling, and the wall goes from supple to stiff, then glossy, then chalky. Dry climates shorten that timeline because arid air pulls moisture out of the hose and hardens it from the surface inward. Once flexibility is gone, the chassis movement a working utility machine produces stops being absorbed and concentrates as strain at bends and at the shoulder behind each clamp, and hairline cracks form there first.

The liner deteriorates separately. Ethanol–blended fuel absorbs moisture and slowly breaks the inner surface down, and a Rancher that sits for months with fuel in the system gives that reaction the time it needs to soften the liner and leave gum. Because that damage is entirely internal, a hose can look presentable and still be shedding material toward an injector that tolerates very little of it.

Signs Worth Investigating

  • Gasoline odor around the seat and tank, strongest in the first minutes after shutdown
  • A wet spot, drip trail, or small puddle under the machine after it has been parked
  • Fine cracking that opens when you bend the hose, or a hardened section you can feel by pinching it
  • A dirt–caked ring at a fitting, left where fuel seeped and dried
  • Bogging under load, hesitation as you roll into the throttle, or a lean stumble that feels like a low tank
  • Cranking that lasts longer than it used to, suggesting pressure bleeds off while the machine sits

On a pressurized system, a pinhole can atomize fuel so completely that nothing ever reaches the ground. A clean floor is not the same as a healthy line.

Tools and a Genuine Word on Ventilation

Have hose rated for fuel–injection pressure in the matching inside diameter, new clamps in the correct style, a quick–disconnect release tool if your coupler requires one, line–clamping pliers, nitrile or rubber gloves, eye protection, a sealed fuel container and wide pan, a socket set for the seat and plastics, a small pick, a razor knife, and a thick stack of rags.

Gasoline vapor is heavier than air, which is the whole reason ventilation matters. It sinks and gathers along the garage floor at exactly the height where furnace and water heater pilot flames sit. Work outdoors or with the door raised so air moves at ground level, shut down anything with a flame or hot element in the space, avoid drop lights with exposed bulbs, and keep a dry chemical extinguisher within arm's reach before you break the first seal.

Separating the Fittings and Fitting the New Hose

Slide each clamp well back along the hose before disturbing the fitting it holds. If an end uses a self–locking quick–connect coupler, compress both plastic release tabs evenly and pull straight off with no side leverage, since those collars grow brittle and split when pried. On a barbed spigot, twist the hose gently to break the varnish bond before pulling, and when it will not release, slit it lengthwise with a razor and peel it away instead of pulling hard enough to damage a fitting you are keeping. Watch the routing on the way out, because this 4x4 sends the line past front differential hardware and extra frame structure that a two–wheel–drive quad does not carry, adding clips and clearance points to reproduce.

Cut the replacement to exactly the length of the old piece. Long hose chafes against the frame or drifts toward moving parts, and a short piece loads both fittings every time the suspension works. Push each end fully onto its barb until it bottoms, and assemble it dry. No grease, oil, or silicone anywhere near a fuel fitting, since a lubricated sealing surface is precisely the route pressurized fuel will use to escape past a clamp. A few seconds in hot water softens a stiff end enough to seat it. Set new clamps just behind the raised bead and tighten them evenly, snug without crushing the rubber, and where a coupler is used, push until it clicks and tug to confirm the latch with no clamp added. Return the hose to every factory clip so it stays clear of exhaust heat and the front driveline.

Proving the Repair Before You Ride

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking the engine. Each cycle runs the pump and pressurizes the line while both joints are still clean and dry, giving you the clearest possible view of any seepage. Wipe the connections, cycle again, then start the engine and inspect at idle and after a few throttle blips, since a fitting can hold at rest and shift slightly under load. Only after several minutes of verified dry running should the plastics and seat go back on. If the Rancher still runs as though it is starved for fuel, remember that filtration happens inside the tank on this model, so the pump module is where the investigation continues.
