Depressurizing and Freeing the Old Line

Pull the fuel pump fuse or relay, then crank the engine for a few seconds until it stalls from lack of supply. Turn the key off and disconnect the battery negative cable. That sequence bleeds the circuit down so you are not fighting pressure with a wrench in your hand.

Lift the seat and remove enough side plastic to see the tank outlet and trace the hose to the throttle body. Slide a drain pan beneath the run and cover the first fitting with a rag before you separate it, because a depressurized line still holds fuel. Walk any spring clip or worm–gear clamp back along the hose before you touch the joint. For a quick–connect coupler, press the tabs in squarely and pull straight off with no side load; the plastic collars stiffen with age and crack if you pry on them.

Understanding Why the Hose Wore Out

Heat off the V–twin accelerates that process, and the sustained flexing an X MR sees in mud holes and washouts concentrates stress at the clamped ends.

Dry climates hasten the outer hardening because low humidity pulls moisture from the hose wall, producing that chalky, finely cracked surface. Meanwhile ethanol–blended gas works on the liner from inside, softening it and leaving gum when the quad sits with old fuel in the system. Those two mechanisms are why a hose can look intact and still be failing.

Symptoms Worth Acting On

  • A wet film or puddle showing up on the skid plate after the machine has been parked
  • A gasoline smell hanging around the tank, sharpest right after you shut the engine down
  • Visible cracking, a hardened glassy texture, or a permanent flat spot at a clamp

  • A dirt–caked ring at a fitting, marking where fuel has been seeping and drying

On a pressurized injected system, small leaks often atomize instead of dripping, so treat a persistent fuel odor as evidence even with no visible puddle.

Parts, Tools, and Ventilation

Before you start, collect gloves and eye protection, a sealed fuel–rated container, a shallow drain pan, injection–rated hose in the correct inside diameter, new clamps to match the fittings, line–clamping pliers to stand in for the missing petcock, a quick–connect release tool if needed, a sharp hose cutter, plenty of rags, and sockets for the seat and panels.

Gasoline safety is not boilerplate here. Vapor is heavier than air and pools low, so it drifts along the floor toward pilot lights, chargers, and space heaters. Work outside if the weather allows, or with the shop door wide open and a fan pushing air across floor level. Keep flames and sparks out of the area, wear gloves throughout, and change out of anything that gets soaked.

Fitting the Replacement

Cut the new hose to the same length as the piece you removed. Extra length invites chafing on the frame and interference with the steering stem. Push each end fully onto its barb until it stops against the shoulder, and do it dry. Nothing lubricating belongs on a fuel fitting; grease or oil on that sealing surface gives pressurized fuel a route past the clamp. If the hose resists, a thirty–second soak of the end in hot water softens it enough to slide home.

Set fresh clamps just behind the raised bead at each fitting and tighten evenly. Where a self–locking quick–connect is used at the tank, push until it clicks and then pull firmly to verify engagement; that connection needs no clamp. Return the hose to its original clips and guides so it stays clear of exhaust heat and the front driveline.

Leak Check and Final Assembly

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while everything is still dry, making the faintest seep easy to spot. Wipe both connections with a clean rag and study them under good light. Then start the engine and inspect again at idle for several minutes, watching for beads forming at either joint. Only once it holds dry should the plastics go back on.

Finally, note that the filter on this injected Renegade is part of the in–tank pump module rather than an inline element you can reach on the visible hose. A new line solves hose problems only, so if the engine still runs starved after a clean install, the assembly inside the tank is the next thing to investigate.
