Even on a current model machine, the fuel hose is worth knowing how to replace. Damage from a chafe point, a fitting that starts to seep, or a line that has begun hardening after a few hard seasons all lead to the same repair. On the 2025 Renegade 650 the Rotax V-twin is fed by electronic fuel injection, meaning the pump sits inside the tank, the supply line carries pressure whenever the ignition is live, and no petcock exists to close before you begin.
Ventilation, Gloves, and a Cold Machine
Before any of the mechanical work, settle the workspace. Gasoline vapor is heavier than air, so it does not drift out an open window — it sinks to floor level and travels toward whatever ignition source is in the space, most often an appliance pilot light in the corner of the garage. Open the overhead door completely or push the 650 out into the driveway. Wear nitrile or rubber gloves, let the engine cool fully, keep your drain container lidded between pours, and disconnect the negative battery cable so the fuel pump cannot energize while a fitting is open.
What Kills a Fuel Hose Over Time
Fuel line rubber holds plasticizers that keep it flexible, and those compounds slowly migrate out under continuous heat, air, and fuel exposure. As the hose stiffens it stops absorbing vibration, and heat cycling from the twin plus chassis flex over rough terrain drive surface checking into genuine cracks. The stretch nearest the throttle body typically ages first since it runs in the most heat.
Environment and fuel both accelerate the process. Dry, low humidity air draws moisture out of the hose wall year after year, hardening the rubber earlier than it would in a humid climate. Ethanol blended pump gas attacks from the inside, pulling water into the fuel and degrading the inner liner into a soft layer that sheds particles toward the injectors. A machine left standing with stale fuel in the line can be deteriorating internally with nothing showing on the outside, which is why age counts as much as a visual inspection.
Diagnosing the Problem
Work through the evidence methodically. Physical clues include gasoline pooled on the skid plate or a stain on the floor beneath the tank after the quad has been parked, a fuel smell near the tank that persists and is sharpest right after shutdown, visible hairline cracking or a chalky bloom on the hose, and a hardened section that stays compressed when you pinch it. A crusted ring of dirt at a fitting is the signature of a slow seep.
Running clues matter equally. Bogging under load, a lean stumble when you get on the throttle, or an engine behaving as though the tank is nearly empty when it is not all suggest compromised supply. Since this circuit operates under pressure, a small leak can atomize into vapor before it forms a drop, so an unexplained fuel smell paired with a dry floor still justifies a close look at every joint.
Parts and Tools
- Hose rated for fuel injection pressure and matched to the original inside diameter, not gravity feed carburetor tubing
- Fresh clamps in the correct sizes, or a kit spanning the range
- Line clamping pliers, which stand in for the fuel valve this model does not have
- A quick disconnect release tool if the tank fitting uses a locking coupler
- A sealed container for drained fuel, gloves, and a sharp razor knife
- Sockets and drivers for the seat and side plastics, plus a stack of rags
Taking the Old Line Off
Relieve pressure before anything else: pull the fuel pump fuse or relay, crank the engine until it quits, then key off and disconnect the battery negative. Remove the seat and side plastics to expose the tank, and follow the hose to the throttle body so you understand its entire route before disturbing it.
Slide a catch pan underneath and drape a rag over each fitting as you open it, since even a depressurized line holds residual fuel. Work each clamp well back along the hose, then twist the end gently to break the varnish bond rather than pulling hard. Quick connect couplers release when both locking tabs are pressed squarely and the fitting is drawn straight off in line with the barb; levering sideways cracks the collar. Where an end will not release, slit the hose lengthwise and peel it away from the barb rather than risking damage to the fitting.
Photograph the clips and clearance points before the hose is fully free. This is a 4x4 chassis, so the line threads past front differential hardware and additional frame bracing that a two wheel drive quad does not carry, and reproducing that path correctly is far easier with a reference.
Installation and Final Checks
Cut the replacement hose to exactly the original length. Surplus tubing rests against the frame or interferes with steering and eventually wears through, putting you right back into the same repair. Push each end fully onto its barb until it seats against the shoulder, assembling dry throughout. Keep grease, oil, and silicone spray away from every fitting – a film on the sealing surface is precisely what allows pressurized fuel to creep past a clamp. If an end is tight, soften it in hot water for half a minute.
Set new clamps just behind the raised bead and tighten them evenly rather than crushing one side. Where the 650 uses a self locking quick connect at the tank, push until you hear the click and then pull firmly to confirm the latch caught; no clamp belongs on that style of joint. Return the hose to all of its original clips, keeping clearance from the front driveline and from exhaust surfaces hot enough to damage rubber.
Then prove the repair. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times so the pump pressurizes the circuit with the engine off, which is the easiest condition in which to catch a weep. Wipe both joints, then inspect and feel each one. Start the engine, let it idle a few minutes, and check again as it warms before the bodywork goes back on. Keep in mind that the filter on this Renegade rides inside the tank as part of the pump assembly, so a restriction there is a separate job from the hose you just replaced.
