Most owners do not go looking for a fuel line problem. They notice a smell in the barn, or a dark patch under the skid plate, or the engine stumbling on a hill it used to pull without complaint. Any one of those is reason enough to get under the 2025 Outlander PRO XU HD7 and put hands on the hose between the tank and the engine. This machine runs Can-Am's fuel-injected 650cc Rotax HD7 single, so that hose carries pressurized fuel from an in-tank pump — there is no petcock to shut off and no gravity feed to drain by simply turning a lever.
Warning Signs on a Tired Line
Fuel hose rarely fails all at once. It gives notice, and the signals are easy to read once you know them. A puddle or damp patch below the frame after the quad has sat overnight is the most obvious. A persistent gasoline odor around the tank is nearly as reliable, and on a pressurized system it often shows up before any liquid does, since a fine leak can atomize and evaporate without ever dripping. Squeeze the hose along its length: a healthy line springs back, while a failing one feels stiff, looks chalky, or shows fine cracks radiating across a bend. Poor running belongs on the list too. Bogging under load, hesitation off idle, or a lean stumble at higher rpm can all trace back to a hose that has collapsed internally or is drawing air at a loose joint.
What Kills Fuel Hose Over Time
Two processes work on the same piece of rubber from opposite sides. From the outside, age and heat drive the plasticizers out of the hose wall, leaving material that has hardened and lost its elasticity. Vibration from the single-cylinder Rotax and flex through the chassis then crack that brittle surface, typically where the line bends around a frame member. Dry climates speed this up considerably, because low ambient humidity pulls moisture from the rubber and stiffens it faster than a humid region would.
From the inside, ethanol-blended fuel does its own damage. The alcohol content draws in water and gradually breaks down the hose liner, softening it and leaving gum behind. A work machine that sits idle between busy stretches gives that chemistry time to progress. The upshot is that hose age matters as much as its appearance, and a line that looks fine may already be depositing material downstream.
Gathering Parts and Preparing the Area
Everything should be within reach before the first fitting comes loose:
- Rubber or nitrile gloves
- A fuel-rated container or drain pan for captured gasoline
- Replacement hose rated for fuel-injection pressure in the correct inside diameter, not general-purpose carburetor line
- New clamps matched to the fitting style, and a quick-disconnect release tool if the tank outlet uses a locking coupler
- Line-clamping pliers to pinch a low-pressure section closed, since this model has no petcock
- Hand tools for the seat, side panels, and cargo rack fasteners, plus plenty of clean rags
Work in open air or with the door wide open. Fuel vapor sinks and collects near the floor, so ventilation at ground level is what actually protects you. Move heaters, chargers, grinders, and any open flame well clear before you start, and keep a fire extinguisher within arm's reach.
Freeing the Original Hose
Depressurize the system before touching a connection. Remove the fuel pump fuse or relay, crank briefly until the engine dies, turn the key off, and disconnect the negative battery cable. Strip off the seat and the panels covering the tank outlet, then trace the hose forward to the throttle body. Position your drain pan and lay a rag under the first joint you break, since a depressurized line still holds fuel.
Back the clamps well away from the barbs before you try to pull anything. Spring clips release with pliers; worm-gear clamps just need loosening and sliding. If a quick-connect coupler is present, depress its tabs evenly and draw it straight off — prying at an angle snaps the aged plastic collar. Twist the hose gently to break the varnish seal on the barb, and when a hose end refuses to budge, split it lengthwise with a razor and peel it off rather than forcing it. Note the routing as you go. The XU is a selectable 4x4, so the run threads past front differential hardware and extra frame structure that a two-wheel-drive machine simply does not have.
Fitting the Replacement
Measure the old hose and cut the new one to the same length. Extra slack invites chafing against the frame or the front driveline, and a line that is too short pulls at its fittings. Install the hose dry, pushing each end all the way onto its barb until it bottoms out. Keep grease, oil, and silicone off the sealing surfaces entirely; lubricant there creates a leak path once the pump builds pressure. If a hose end fights you, soften it briefly in hot water instead.
Place new clamps behind the raised bead at each fitting and snug them uniformly. A self-locking quick-connect at the tank needs no clamp at all — push it home until the collar clicks, then tug to confirm the latch has engaged. Route the finished line back through its original clips so it clears the exhaust and stays out of the way of the front drive components.
Verifying the Work Before You Load Up
Refit the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without starting the engine. Each cycle pressurizes the circuit, giving you a dry, clearly readable look at both joints. Wipe them with a clean rag and watch for anything forming. Then fire the HD7 and inspect once more at idle, checking the full length of the run for weeping or seepage. Give it several minutes of leak-free running before the bodywork goes back together.
One last point specific to this injected setup: the fuel filter is part of the in-tank pump module, not an inline element you can reach on the visible hose. Fresh line cures a cracked or collapsed hose, but it does nothing for a clogged filter. If the 2025 PRO XU still acts fuel-starved after a clean installation, that in-tank assembly is where the investigation continues.
