Squeeze the hose at several points along its length. Line in good health compresses and springs back; a stretch that feels rigid and glassy has hardened and is living on borrowed time. Look for fine checking or spider cracking on the surface, particularly where the hose runs closest to heat, and note any chalky bleached texture in the rubber. Then study the fittings. A band of caked dust at a connection is the residue trail left behind when fuel seeps out and evaporates over and over, and it is one of the most reliable tells there is.

Understanding the Fuel System You Are Working On

This model runs electronic fuel injection on the Rotax V-twin, so fuel delivery is a pressurized loop rather than a gravity feed. An electric pump module inside the tank pushes fuel through the feed hose to the fuel rail, and there is no petcock anywhere on the chassis to close. The chassis is 4x4, with a front differential and drive shaft occupying the forward frame area, and the MAX frame is lengthened to seat a passenger. That means more clips, guards, and clearance points along the hose route than a compact two-wheel-drive quad presents.

Aging Rubber, Two Different Attacks

Fuel line degrades chemically rather than mechanically. From the outside, the plasticizers that make new rubber flexible slowly migrate out of the compound, with heat cycling from the 850 twin speeding their departure. The wall goes from soft to firm to brittle, and a brittle wall cracks under exactly the chassis flex it used to absorb on rutted ground. Dry, low-humidity air makes this arrive sooner by pulling moisture out of the hose and hardening it from the surface inward.

From the inside, ethanol-blended gasoline works on the liner. Its alcohol content draws water into the fuel and gradually breaks down the bore, and that process runs hardest whenever the machine sits for months with stale fuel standing in the line. Those two mechanisms together produce the failure that catches owners off guard: an exterior that still looks acceptable over a bore that is delaminating and sending debris toward the injectors.

Behavior Changes Worth Noting

  • Gasoline odor lingering around the mid frame after shutdown, while the circuit still holds pressure
  • A damp shadow or small pool beneath the quad after it has been parked with a full tank
  • Bogging as you roll into the throttle, or a lean stumble at higher rpm
  • Surging that feels like the tank is nearly empty when it is not
  • Longer cranking after a long park, which can point to pressure bleeding down overnight

Since the circuit is pressurized, a small leak frequently atomizes and evaporates before it can reach the floor, so trust an unexplained fuel smell even with nothing visible underneath.

Gear Up and Set the Space

  • Hose rated for fuel-injection pressure in the original inside diameter, not carburetor grade line
  • New clamps matched to the fitting style, plus a quick-disconnect release tool for locking plastic couplers
  • Line-clamping pliers, which do the job a petcock would if this machine had one
  • Nitrile or rubber gloves and eye protection
  • An approved sealed fuel container and a shallow drain pan
  • Socket set, plastic trim tools, a fresh razor blade, and a stack of clean rags

Gasoline vapor is heavier than air, so it settles and spreads along the floor rather than drifting out an open window. Work outdoors if you can, or open the door completely and set a fan at ground level pushing air out. Shut off pilot lights, unplug battery chargers, and keep grinders and torches out of the area entirely. Gasoline strips skin oils fast, so leave the gloves on and wash off any contact promptly.

Breaking the Connections

Pull the fuel pump fuse, crank the engine until it stalls from starvation, turn the key off, and disconnect the battery negative cable. With the circuit dead, slide your pan into position and drape a rag over the first joint before you open it, because a bled line still holds fuel.

Move clamps well back along the hose rather than wrestling them at the fitting. On a quick-connect, press both tabs evenly and pull the coupler straight off the nipple; leverage applied at an angle cracks the collar. Where hose has varnished onto a barb, twist it gently to break the bond, or run a razor lengthwise and peel it away so the fitting takes no strain. Photograph the full routing and every retainer before the old line is completely out, since duplicating the factory path is what keeps a new hose from chafing on the frame or drifting toward the exhaust.

New Line In and the Leak Test

Cut the replacement to match the removed piece exactly. Slack is not a margin of safety; it becomes a rub point or a heat exposure problem. Push each end onto its barb dry until it bottoms out. Keep grease, oil, and silicone completely away from the fittings, because lubricant on a sealing surface hands pressurized fuel a route to escape past the hose. A quick dip in hot water softens a stubborn end enough to slide on.

Position new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without deforming the rubber. A self-locking quick-connect wants no clamp at all, only a positive click followed by a hard pull to confirm the latch caught. Reinstall every clip and guide from your photos.

Restore the fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle runs the pump and pressurizes the hose, letting you inspect a dry system under real working pressure. Wipe both joints with a clean rag and look for beading. If they hold, start the engine, inspect at idle, let it warm several minutes, then check a final time before the plastics and seats go back on. If a fuel delivery problem outlasts a clean install, remember that in-tank filter – fresh hose cannot restore flow through a restricted element.
