The 2025 Outlander MAX 500 DPS is fuel injected with an electric pump inside the tank, so there is no petcock and the line stays pressurized after the key is off.
Handling Gasoline and Setting Up the Space
Start with the part of the job that actually carries risk. Gasoline vapor is heavier than air, so it does not rise and vent out an overhead window. It flows down and collects in a layer across the floor, which is precisely where a water heater pilot, a furnace burner, or a charger on the concrete can find it.
Work outdoors when the weather permits. In a garage, open the main door fully rather than cracking a window, and shut off every flame and spark source in the space before you begin. Wear nitrile gloves, because gasoline strips the oils out of skin quickly, and put on eye protection since a coupler still holding residual pressure can spray sideways as it releases. The Long-Term Reasons Hose Fails
Even on a current machine, knowing the failure mechanism helps you judge a hose. The wall stiffens until it behaves like plastic, and a hose that no longer flexes with the chassis starts developing fine cracks under vibration it once absorbed easily.
Dry, low-humidity climates speed the process by pulling moisture out of the hose wall and hardening it from the surface inward. - Bogging under load, hesitation on hard throttle, or behavior that mimics a nearly empty tank
- A caked dust band at a fitting, the mark of a slow weep that keeps drying
A pressurized leak can atomize before it ever drips, so a smell you cannot account for is worth a hands-on inspection of the full hose run even if the floor is spotless.
Removing the Line and Fitting the New One
Bleed the system before anything else: pull the fuel pump fuse or relay, run the engine until it starves and stops, switch the key off, and disconnect the negative battery cable. Remove the seat and side plastics to expose the tank outlet and follow the hose to the throttle body. Slide the drain pan into place and keep a rag over each joint as you break it, since the hose still holds liquid fuel.
Slide clamps well back along the hose before disturbing a barbed joint, then twist the hose gently to break the varnish bond instead of pulling on the fitting. Compress the tabs squarely on a quick-connect and pull it straight off with no side leverage. Photograph the routing before the old hose is fully clear, because this is a four-wheel-drive machine on the lengthened MAX chassis and the line clears front differential hardware and extra crossmembers a two-wheel-drive quad does not carry.
Cut the replacement to the original length with nothing added, since slack hose drifts until it finds a frame edge or exhaust heat. Push each end fully onto its barb until it bottoms out, dry. Grease, oil, and silicone on a sealing surface create the exact leak path you are trying to avoid, so keep them off the fittings. Hot water softens a stiff end in a few seconds. Position new clamps just behind the raised bead and tighten them evenly, and press a self-locking quick-connect until the collar clicks, confirming with a firm tug instead of adding a clamp.
Final Leak Check
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while you can still see both joints. Wipe each with a clean rag and watch for beading fuel. Start the engine, inspect again at idle, then take one last look after the machine warms up and the hose expands slightly. Reassemble the bodywork only when all three passes are dry.
