The Rotax 450 single here is fuel injected, with an electric pump mounted inside the tank keeping the delivery line pressurized whenever the ignition is on. There is no petcock to shut, so every step of this job assumes a pressurized circuit that has to be relieved first.
What Wears a Fuel Hose Out
Rubber degradation comes from two directions at once. On the outside, the plasticizers that make a new hose pliable slowly migrate out of the compound, and every heat cycle from the engine hurries the process. Flexible material becomes firm, firm becomes brittle, and normal chassis flex then works cracks into the surface. Riders in dry, low-humidity regions notice this stage arriving earlier, because there is no ambient moisture to slow the hardening.
On the inside, ethanol-blended pump gasoline is the aggressor. Alcohol content draws in water and gradually breaks down the inner liner, shedding gum and fine debris toward the injector. Any machine parked for months with fuel in the system continues down that road with no riding involved, which is why calendar age tells you more about hose condition than an hour meter does.
Signals That the Line Needs Attention
Work through this during routine maintenance:
- A wet patch or dried dark stain on the skid plate after the machine has been parked
- Gasoline odor near the tank that hangs on after shutdown while pressure remains
- Fine cracking or a chalky, powdery texture along the hose surface
- Stiff sections that no longer compress between your fingers
- Dirt caked in a ring at a fitting, the signature of a slow seep
- Bogging under load, a lean stumble on throttle, or an engine acting starved on a full tank
Injected machines can hide leaks well. Fuel escaping a pressure-side pinhole frequently mists and evaporates before it reaches the ground, so a persistent smell with a clean floor underneath is still worth chasing.
Preparation, Parts, and Fuel Safety
Buy hose rated for fuel injection pressure in the same inside diameter as the original, since low-pressure carburetor tubing is not adequate on this system. Add clamps matched to the style already fitted, and a quick-disconnect release tool if the tank outlet carries a locking collar rather than a clamped barb. Line-clamping pliers are essential on a quad without a fuel valve. Fill out the kit with nitrile gloves, safety glasses, a sealed approved container for drained fuel, a shallow catch pan, plenty of clean rags, and metric hand tools for the seat, side plastics, and rear cargo bed hardware.
Now the part that matters most. Gasoline vapor is heavier than air, so it flows downward and collects along the floor at the same height as water heater pilots, battery chargers, and shop heaters. Do this job outdoors or with the shop opened at both ends, shut down anything capable of sparking, keep an extinguisher within arm's reach, and stay clear of floor drains while a line is open.
Taking the Original Hose Off
Relieve pressure before anything else. Pull the fuel pump fuse, start the engine and let it run until it dies from starvation, shut off the key, then disconnect the negative battery lead so the pump cannot energize while your hands are in the fuel path. Remove the seat and side plastics to reach the tank outlet, then trace the hose forward toward the throttle body.
Map the routing carefully on this platform. The 6x6 frame is extended beyond a standard MAX to carry the third axle and the rear cargo bed, which means a longer hose run, more bodywork in the way, and more retaining clips to release. The driven front differential and its brackets create additional clearance points that a two-wheel-drive quad never needs to navigate. Photograph every clip and pass-through before the hose is fully out.
Position the pan under the joint and lay a rag over it, because a depressurized line still holds fuel. Walk any clamp well back along the hose before touching the fitting. Locking quick-connects release when both tabs are pressed flat and the coupler is pulled straight back; angling or prying them cracks the collar. Give a varnished hose a gentle twist to break the bond at the barb, and if it stays put, slit it lengthwise with a razor and peel it away instead of straining the fitting.
Fitting the New Hose and Checking for Leaks
Cut the replacement to the exact length of the old piece rather than estimating on a chassis this long. Extra hose chafes on frame tubes or drifts toward driveline components, and a short piece pulls at both barbs whenever the suspension articulates. Push each end on completely dry until it bottoms out against the fitting shoulder. Grease, oil, and silicone spray have no place on a fuel barb, since any lubricant there creates a channel for pressurized fuel to escape past the seal. If the hose resists, dip the end in hot water for a few seconds.
Place new clamps just behind the raised bead on each fitting and tighten them evenly to firm rather than crushed. Where a self-locking quick-connect is used, no clamp belongs there at all — press until the collar clicks and then pull to confirm it latched. Guide the hose back through every original clip so it holds its factory clearance from the exhaust and the drive hardware.
Refit the pump fuse, Reconnect the battery, then cycle the key on and off five or six times without cranking. Each cycle spins the pump and pressurizes the line while both connections are clean and dry, so even a bead of fuel becomes obvious. Wipe both joints, inspect them under strong light, then start the engine and watch through several minutes of idle before the bodywork goes back on. One closing detail: the fuel filter on this injected Outlander is integrated into the in-tank pump assembly rather than sitting inline on the visible hose, so if fuel delivery still feels soft under load after a clean replacement, that module is where to look next.
