Start with a wash and a parts inventory, and the rest of the job is straightforward.

Lay Out the Job First

  • Replacement hose rated for injection pressure, matched to the factory inside diameter
  • New clamps in the original style, plus a quick-disconnect release tool if your fittings are locking couplers
  • Line-clamping pliers for pinching off a low-pressure section
  • Nitrile or rubber gloves and eye protection
  • An approved sealed fuel container and a shallow drain pan that fits under the frame
  • Sockets for the seat and side panels, a small flat-blade screwdriver, a razor blade, and rags

Pressure wash the tank area and the underside before anything else, then let it dry. Dried silt hides a weeping fitting completely and packs clips so tightly they will not release. Once it is clean, trace the hose from the tank outlet forward to the throttle body and photograph every clip, guide, and clearance point. Because the X MR is a 4x4, expect the run to work around front differential hardware and frame crossmembers a two-wheel-drive layout would not have.

Fuel Handling in a Closed Shop

This is the genuinely important safety item, not a formality. Gasoline vapor is heavier than air, so it sinks and gathers at floor level rather than drifting out an open window six feet up. Work outdoors when the weather cooperates, and when it does not, open the shop door completely. Shut off any water heater, furnace, or space heater with a standing pilot in the same space. Keep grinders, welders, and torches out of the area entirely, and set a fire extinguisher within arm's reach before you break a connection. Wear the gloves for a practical reason as well: gasoline strips oils out of skin fast and carries additives worth keeping off your hands.

No Petcock, Pump in the Tank

The X MR is fuel-injected, which reshapes the procedure compared with a carbureted quad. An electric pump inside the tank pushes fuel to the throttle body under pressure, so there is no fuel valve to rotate to OFF and no gravity feed to interrupt. There is no float bowl drain screw either. The filter is integrated into that in-tank pump module rather than sitting inline where you could reach it. Critically, the circuit holds pressure after the key is off, so bleeding it down is the first physical step. Some connections use self-locking quick-connect couplers instead of barbs with clamps, so confirm both ends before ordering hardware.

What Wears a Line Out

Two mechanisms operate simultaneously. Heat cycling from the engine drives plasticizers out of the rubber compound, so the hose stiffens progressively until it can no longer flex with vibration and chassis movement. Once it hardens, fine surface checking becomes cracks that go somewhere. Dry climates hurry this along by pulling moisture out of the hose wall from the outside, and a jacket of caked mud does not help either, since it traps heat against the hose rather than letting it shed.

Ethanol-blended fuel attacks from within. Alcohol content pulls in moisture and gradually degrades the inner liner, worst when fuel sits untouched in the line for months at a stretch. The bore softens and starts shedding fine debris toward injector passages that tolerate far less contamination than a carburetor jet. That is why a hose can look serviceable and still be due for replacement.

Trouble Worth Investigating

  • A fuel smell lingering near the tank, strongest in the minutes right after you shut the key off
  • A wet shadow or small puddle on the skid plate or floor after the machine has sat overnight
  • Cracking, a chalky texture, or a section that feels hard rather than flexible when pinched
  • Bogging under load, a lean stumble on hard throttle, or behavior that mimics running low on fuel
  • A band of grit caked at a fitting, the signature of a joint that seeps and dries repeatedly

Because the line is pressurized, a small breach may atomize and evaporate rather than drip, so treat a persistent smell as evidence in its own right.

Old Hose Removal

Pull the fuel pump fuse or relay and crank the engine briefly until it stumbles and quits, which burns off most of the trapped pressure. Turn the key off and disconnect the negative battery cable. Remove the seat and enough side plastic to reach both ends of the hose. Position the drain pan and lay a rag across each joint as you open it, since residual fuel remains in a depressurized line.

Slide clamps well back before disturbing a connection. Break the varnish bond by rotating the hose on its nipple, then draw it off in line with the fitting rather than at an angle. Quick-connects release when both tabs are pressed evenly and the fitting is pulled straight, and prying one sideways is how plastic collars crack. A hose that will not come loose should be slit lengthwise and peeled off rather than forced. Clean any mud-packed clip before trying to open it.

Installation and the Final Pressure Check

Cut the replacement to the original length exactly. Excess hose sags into a driveline component or leans against hot exhaust. Push each end fully onto its barb until it bottoms against the shoulder, and do it completely dry. No grease, oil, or silicone belongs on a fuel fitting; a film on the sealing surface creates a path for pressurized fuel to creep along and produces a slow weep that is miserable to chase. A brief dip in hot water softens a tight hose end enough to slide on unaided.

Set the clamps just behind the raised bead and tighten evenly, snug without cutting into the rubber. A self-locking coupler wants a firm push until it clicks and then a hard tug to confirm the latch, with no clamp added. Return the hose to every original clip so the routing stays clear of the driveline, steering components, and heat, and make sure nothing sits in a spot where mud will pack around it.

Finally, reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking so the pump pressurizes the circuit. Wipe both fittings dry and watch for a bead forming. Start the engine and inspect once more at idle, because vibration sometimes reveals a joint that held while static. Give it several minutes of clean running before the plastics go back on. If a bog under load persists after a leak-free install, the in-tank filter is your next stop.
