How to Renew the Fuel Line on a 2024 Sportsman 850 Trail

Turning the key off does not make the fuel system on a 2024 Sportsman 850 Trail safe to open. Pressure remains in the line after shutdown, and the whole job hinges on dealing with that before a single clamp moves.
Relieving Fuel Pressure Properly
Locate the fuel pump fuse and remove it, then crank the engine. It will run briefly on the pressure still in the line and then quit, which is the signal that the circuit has emptied itself as far as it will. Turn the key off and disconnect the negative battery cable so nothing can energize the pump while a joint is open.
Riders used to carbureted quads reach for the fuel valve here and come up empty, because this machine has no petcock. An electric pump inside the tank handles delivery, so there is also no gravity feed to interrupt and no float bowl drain to pull fuel from the low point of the system. The fuel you need to manage is standing in the hose, and it comes out when the fitting does.
Why This Hose Wore Out
Fuel line rubber is soft when new thanks to plasticizers blended into the compound, and each heat cycle from the ProStar 850 twin pushes a bit more of that out of the wall. Once the hose stiffens it stops absorbing movement and starts cracking, with the first failures appearing at bends and where clamps compress the wall. The vibration of a big parallel twin keeps working those cracks open.
Dry climates accelerate the whole thing, because low humidity air keeps drawing moisture out of the hose and hardening it from the outside. Ethanol blended pump gas causes the opposite kind of damage, absorbing water during periods of sitting and degrading the inner liner until gum builds in the passage and pieces of that liner begin traveling toward the injectors. A hose can look completely serviceable while doing exactly that, which is why replacement based on age is reasonable maintenance rather than paranoia.
What a Failing Line Looks Like
Watch for these:
- A gasoline smell around the chassis that will not clear, strongest right after shutdown
- Fuel beading on the skid plate or a wet ring on the floor after the machine has been parked
- Fine cracking, checking, or a chalky bloom on the hose once wiped clean
- A stiff length that no longer springs back when pinched
- Grit collected in a dark ring at a fitting, which is dried fuel catching dust
- Bogging under load, hesitation on hard throttle, or behavior that mimics an almost empty tank
Fuel injection changes what you can see. A pressurized leak frequently atomizes and evaporates rather than dripping, so on this machine the odor almost always arrives before the puddle does. Treat the smell as evidence in its own right.
Supplies and Working Around Gasoline
Lay out nitrile gloves, a sealed fuel rated container, injection rated hose in the original inside diameter, new clamps in the matching style, a quick connect release tool if a locking coupler is fitted at the tank, line clamping pliers to substitute for the absent petcock, a razor knife, sockets and trim tools for the seat and panels, and plenty of rags.
The safety consideration here is genuine and specific. Gasoline vapor is heavier than air, so it sinks and lingers at floor level, which is where you will be kneeling with an open fuel line. Air moving across the ground is what lowers the concentration, so work outdoors when you can or open the door fully instead of trusting a window six feet up. Shut off and move every heater, charger, grinder, and pilot light in the space, and set an extinguisher within reach.
Working the Old Hose Off the Fittings
With the system bled, remove the seat and the plastics covering the tank and the hose run so you can reach both ends of the line at once. Slide the catch pan into place and drape a rag over the first joint before opening it. Push spring clips or worm gear clamps well back along the hose so they are clear of the fitting.
Quick connect couplers release when you compress the locking tabs squarely and pull straight off. Do not lever them sideways, since the plastic collars stiffen over time and split under that load. Aged hose bonds itself to metal barbs with fuel varnish, so break the grip with a gentle twist rather than a hard yank, and if it stays put, cut the hose lengthwise with the razor and peel it away from the fitting.
Before the hose is fully out, photograph the routing. The Trail drives all four wheels, so the line passes front differential hardware and additional frame clearance points that a two wheel drive quad does not have, and reference images make it easy to return the replacement to the original clips and guides.
Installation, Leak Check, and Reassembly
Cut the new hose to match the original length so nothing rubs a frame tube or catches during steering travel. Seat both ends fully onto their barbs with everything dry, and keep grease, oil, and silicone spray off the fittings entirely, since any of them gives pressurized fuel a route past the clamp. A few seconds in hot water softens a stubborn hose end enough to slide on unassisted. Place new clamps just behind the raised bead on each fitting and tighten them evenly to snug, not crushed. Where the machine uses a self locking coupler, push until the collar clicks and pull firmly to confirm the latch, then leave it without a clamp.
Route the hose through every original clip so it stays clear of the front driveline and away from hot exhaust surfaces. Refit the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking, so the pump pressurizes the line while the surroundings are still clean. Inspect both joints, wipe them dry, then start the engine and look again at idle with a fresh rag, watching for a bead forming at either connection. Let it run several minutes and check a final time, because a joint that seals cold can seep once heat expands everything.
One last note worth remembering: the fuel filter on this platform sits inside the tank as part of the pump assembly rather than inline on the visible hose the way a carbureted quad typically has it. A new hose cannot clear a restricted filter, so if delivery still feels soft after a clean install, that assembly is the next stop in the diagnosis.
