On a 2024 Scrambler XP 1000 S, inspecting and replacing that line is honest preventive maintenance, and doing it in the right order is what separates a tidy repair from a mess on the garage floor.

Setting Up Safely Before Anything Comes Apart

Start with the environment rather than the machine. Gasoline vapor is heavier than air, which means it sinks and spreads along the floor rather than drifting out through a window. It will travel toward a water heater pilot, a portable heater, or a power strip sitting at ground level. The safest option is working outdoors. If you are stuck inside, open the overhead door completely and set a fan low, pushing air out of the space, keep every ignition source clear of the area, and keep a fire extinguisher within a single step of where you will be kneeling.

Then gather your supplies so nothing sends you hunting mid job:

  • Nitrile or rubber gloves, since gasoline defats skin quickly
  • A sealed, fuel-rated container for whatever drains out
  • Replacement hose rated for fuel injection pressure, matched to the original inside diameter
  • Fresh clamps in the correct style, plus a quick-disconnect release tool if the tank end uses a plastic locking collar
  • Line-clamping pliers, which take the place of the petcock this machine does not have
  • Sockets and drivers for the seat and side plastics, a small flat-blade screwdriver, and a stack of clean rags

An Electric Pump, Not a Petcock

The XP 1000 S is fuel injected. Fuel is delivered to the throttle body by an electric pump mounted inside the tank, which pressurizes the supply hose and eliminates any need for a shutoff valve. Raise the seat and you will find the pump and sender module bolted through the tank shell with a wiring connector plugged into it, and the hose leaving that module commonly ends in a plastic quick-connect collar instead of a bare barb.

Since the line holds pressure after shutdown, the job begins with a fuse rather than a wrench. Remove the fuel pump fuse or relay, crank the engine until it starves and quits, turn off the key, and disconnect the negative battery cable. On drive layout, this is an all-wheel-drive machine on the wide S chassis, so the front differential and its supporting frame structure crowd the hose corridor and leave less room than a two-wheel-drive quad provides.

The Mechanisms Behind Hose Failure

Two things wear out a fuel line, and they work at the same time. The plasticizers responsible for the hose's flexibility migrate out of the rubber over the years, and once enough are gone the hose can no longer flex. It cracks instead, usually at a bend or precisely where a clamp squeezes it. Engine heat and the constant suspension movement this model sees on rough terrain both hasten that transition.

From the inside, ethanol-blended gasoline pulls moisture into the fuel system and slowly degrades the hose liner. A Scrambler left standing with E10 in the line accumulates softened material and gum deposits that can break loose downstream. In dry, low-humidity climates the exterior deteriorates faster still, because the hose wall gives up moisture to the surrounding air. That is why a line can look serviceable and be anything but.

Symptoms That Point Back to the Line

Take any of these seriously:

  • A damp patch or small puddle under the machine after it has been parked
  • A persistent gasoline smell around the tank, sharpest in the first minutes after shutdown
  • Visible surface cracking, a chalky bloom, or a length that feels rigid when pinched
  • The engine bogging under throttle, hesitating on a hard pull, or acting starved with fuel still in the tank
  • Dirt caked in a ring at a fitting, the signature of fuel weeping and drying repeatedly

Because the supply side is pressurized, small leaks often atomize rather than dripping. A strong fuel odor with dry ground beneath the machine is still worth tracking down.

Working the Old Line Out

With pressure relieved and the battery disconnected, remove the seat and the panels covering the tank so the full hose run to the throttle body is exposed. Position a catch pan under the lowest point and cup a rag around each fitting as you separate it, because a bled hose still holds fuel that will run out the instant the joint opens.

Slide any spring clip or worm-gear clamp several inches back along the hose before disturbing the connection. Quick-connect fittings need both locking tabs depressed evenly and a straight pull; aged plastic cracks if you pry sideways on it. Where fuel varnish has bonded the hose to a barb, twist gently to break the bond instead of pulling hard, and if it will not surrender, slit the hose lengthwise with a blade and peel it away rather than stressing the fitting. Photograph the routing and every clip before the old line is fully free, especially the clearance points around the front driveline.

Installation and Final Verification

Cut the replacement to the original length rather than leaving extra. A long hose finds a frame edge to rub or works its way toward the driveline, and neither shows up until damage is already done. Push each end fully onto its fitting until it bottoms against the shoulder, and install everything dry. Grease, oil, and silicone spray stay entirely away from fuel connections, because a lubricant film on the sealing surface is precisely what allows pressurized fuel to creep past a clamp. Hot water for a few seconds is the only assembly aid a stubborn hose end should get.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without collapsing the hose wall. A self-locking quick-connect at the tank simply pushes on until it clicks and needs no clamp; confirm the latch with a firm tug. Return the hose to every factory clip so it stays clear of exhaust heat and rotating parts.

Close the job out with a real test. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking, letting the pump pressurize the line each cycle. Wipe both joints with a clean light-colored rag and watch for any stain returning. Then start the engine, let it idle for several minutes, and inspect once more with the system hot and fully loaded. Reassemble the plastics and seat only after everything stays dry.

One last consideration worth carrying with you: the fuel filter on this Scrambler is part of the pump assembly inside the tank rather than an inline unit you can service on the visible line. New hose stops a leak, but if the engine still feels starved after a clean, dry installation, the module inside the tank is where the diagnosis should continue.
