Get the pressure out of the system first and the rest of the work is straightforward enough for an afternoon in the garage.
Reading the Warning Signs on the Trail and in the Garage
A tired hose rarely fails without hinting first. Keep an eye out for:
- Fuel pooling on the skid plate or a wet streak down the frame under the tank
- A gas smell that hangs around the machine long after the engine cools
- Hairline cracks, a hardened feel, or a shiny glazed patch where the hose curves
- The engine bogging on a climb, stumbling under throttle, or behaving as though the tank is nearly empty when it is not
- Dust caked in a ring at a fitting, which usually means fuel has been seeping and drying there
Because this Rubicon runs a pressurized supply line, a small leak may atomize instead of dripping. A persistent smell with no visible puddle is still a real finding on an injected machine, so chase it down rather than dismissing it.
Why the Rubber Hardens and Cracks
Fuel hose has a working life, and on a machine that racks up hours in heat and vibration it is shorter than owners expect. The rubber gradually loses the plasticizers that keep it flexible, and as it dries out the wall stiffens until frame flex and heat cycling open small fissures. Dry, low-humidity riding country speeds that up noticeably, drawing moisture out of the hose from the outside in. Ethanol-blended fuel goes after the inside, pulling in water and softening the liner while a Rubicon sits parked between jobs. The end result is a hose that is brittle on the surface and degraded in the bore, and on a 700-class engine with real fuel demand, that inner debris is not something you want heading toward an injector.
Assembling Tools and Making the Space Safe
Have all of this within reach before you break a single connection:
- Rubber or nitrile gloves and eye protection
- An approved sealed container to catch drained fuel, plus plenty of shop rags
- Replacement hose rated for fuel-injection pressure in the original inside diameter — not general-purpose carburetor tubing
- New clamps matched to the style on the machine, and a quick-disconnect tool if the tank fitting is a locking coupler
- Line-clamping pliers, which stand in for the petcock this quad does not have
- A socket set and small flat-blade screwdriver for seat, panel, and rack hardware
Do this work outside or with the door fully open. Gasoline vapor sinks and collects near the floor, so ventilation at ground level matters far more than an open window above your head. Anything that sparks or holds a pilot light belongs somewhere else entirely.
Relieving Pressure and Getting the Old Line Out
Start by pulling the fuel pump fuse or relay, then crank the starter briefly until the engine stalls on its own. Key off, then disconnect the negative battery lead. Take off the seat and the bodywork covering the tank fitting, slide your catch pan into position, and wrap a rag around the joint you plan to open first. Even with pressure relieved, the hose holds fuel that will spill.
Work each clamp well back along the hose before touching the fitting. Quick-connect couplers release when both tabs are pressed squarely and the fitting is drawn straight off; prying at an angle cracks collars that have spent years in the weather. For a hose that has bonded itself to a barb with old varnish, twist it loose gently, or split it lengthwise with a razor and peel it off if it will not budge. Being a 4x4, this Rubicon routes its plumbing around a front differential and extra frame structure, so photograph every clip and pass-through before the hose is fully free. Putting the new one back on a different path is how chafe points get created.
Fitting the Replacement Hose
Match the new hose to the old one for length. Too long and it drapes into moving parts or hot surfaces; too short and it tugs at its fittings whenever the chassis works. Slide each end all the way onto its barb until it stops against the shoulder, and install it dry. Grease, oil, and spray lubricants have no place on a fuel fitting — they give pressurized gasoline a channel to creep along and defeat the clamp. When a hose fights you, thirty seconds in hot water makes it pliable enough to seat by hand.
Place fresh clamps just behind the bead on each fitting and snug them evenly so the hose is gripped, not pinched shut. If the tank side uses a self-locking quick-connect, press it home until you hear the click and then pull on it to confirm the latch engaged; that connection needs no clamp. Return the hose to its factory guides and clips before closing anything up.
Leak Check and Final Details
Refit the pump fuse, Reconnect the battery, and turn the key on and off several times without cranking. Each cycle runs the pump and brings the line up to pressure, giving you a chance to inspect both joints while everything is still clean and dry. Then fire the engine and study the fittings at idle with a fresh rag for several minutes, checking again after a short shakedown loop around the yard.
Keep one thing in mind on an injected Rubicon like this: the fuel filter is built into the in-tank pump module rather than sitting inline where you can reach it. New hose solves a leaking or cracked line, but it will not fix a restricted filter. If the 700 still feels starved at higher rpm after the swap, the assembly inside the tank is the next thing to look at.
