Nobody wakes up wanting to replace a fuel line. The job starts with a symptom, and on a 2024 TRX520 Foreman that symptom is usually smell before sight. Fuel escaping a pressurized joint atomizes quickly and can evaporate before it ever reaches the floor, so the odor arrives well ahead of any puddle.

  • A gasoline smell hanging around the quad, sharpest in the first minute after you shut it off
  • A wet streak on the frame or a small puddle beneath the tank after the machine has sat
  • Cracking, checking, a chalky hard surface, or a stiff spot you can feel by pinching the hose
  • The engine bogging under throttle, breaking up at higher rpm, or acting starved with plenty of fuel aboard
  • A ring of caked dirt at a fitting, the residue of fuel seeping and drying over many rides

Confirming You Are Working on an Injected Machine

The FM2 combines manual foot shift with electric power steering, and it is fuel injected like the rest of the 2024 TRX520 line. Honda's programmed injection uses an electric pump inside the tank to keep the supply hose to the throttle body pressurized. There is no petcock under the tank, which removes the option of simply closing a valve before you start and letting the line drain.

Plan for that. The hose carries pressure after shutdown and has to be bled down on purpose, and the fuel filter is part of the in-tank pump module rather than an inline element you can replace. This repair is about the hose, and filtration stays sealed in the tank.

The Slow Death of a Fuel Hose

  • A lidded fuel-rated drain container and a funnel
  • Metric sockets, a screwdriver, a sharp blade, and a stack of clean rags

Work outdoors, or open the shop front and back so air moves at floor level. Gasoline vapor is heavier than air and pools low, which is precisely where cords, heaters, and pilot lights sit, so ground-level airflow is what protects you rather than an open window above the bench. Put out pilot lights, unplug and relocate chargers, keep grinders and hot work lamps clear, and set an extinguisher on the ground within reach while kneeling. Gloves are practical: gasoline strips skin oils in seconds and absorbs through skin.

Separating the Old Hose From Its Fittings

Relieve pressure before anything comes apart. Pull the fuel pump fuse, crank the engine briefly until it stalls, turn the key off, then disconnect the negative battery cable.

Remove the seat and the plastics covering the tank outlet and the run forward. Slide the drain pan under the joint and drape a rag over the fitting as it opens, because standing fuel remains in the hose even with pressure released. Push clamps well back along the hose first. On a locking quick-connect, depress both tabs squarely and pull straight off with no sideways prying, since those plastic collars grow brittle with heat and time.

Twist each end gently on its barb to break the varnish bond, then work it off. If a section refuses to move, slit it lengthwise with a blade and peel it away rather than putting force on the fitting. Photograph the routing before the old hose is fully out. This is a 4x4 with power steering, so the line passes clearance points around the front differential, extra frame crossmembers, and the steering assist hardware, and the replacement needs to follow that same path.

Fitting It Up and Confirming a Dry Joint

Cut the new hose to the length of the old one with square ends, then push each end fully onto its barb until it bottoms out. Install it dry. No grease, no oil, no silicone spray on the fittings, because a lubricant film on the sealing surface gives pressurized fuel a way past the clamp later on. Dip a tight hose end in hot water for thirty seconds to soften it instead of forcing the fit.

Place new clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushed. A self-locking quick-connect takes no clamp at all, only a firm push until it clicks and a solid tug to confirm the latch. Reseat the hose in every original clip so it stays clear of the exhaust and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and pressurizes the hose while surfaces are still dry, which is when beading fuel is easiest to catch. Wipe both joints with a clean rag and inspect again, then start the engine and check at idle. Blip the throttle a few times to swing pressure and look once more. After several minutes of dry running, reinstall the bodywork, take a short ride, and check a final time while hot. If delivery problems persist with a fresh hose fitted, the in-tank pump and filter assembly is the next thing to evaluate.
