Parts and Tools to Have Laid Out
The worst version of this job is the one where you get a fitting open and then discover you are missing a clamp. Put everything on the bench for your 2024 TRX520 Foreman before you start.
- Replacement hose rated for fuel-injection pressure, in the original inside diameter
- New clamps matching the factory style and size, plus a couple of extras
- Line-clamping pliers, which substitute for the fuel valve this machine does not have
- A quick-connect release tool if the tank outlet uses a locking coupler
- Nitrile or rubber gloves and eye protection
- A lidded, fuel-rated drain container and a funnel
- Metric sockets and a Phillips driver for the seat and fender hardware
- A sharp blade, a small flat-blade screwdriver, and a generous pile of rags
Buy the hose a little long and trim it to fit. Injection-rated line is stiffer than the soft hose used on older carbureted quads and will not stretch to cover a shortfall.
Fuel Injection Means No Petcock
The FM1 is the manual shift Foreman without power steering, and its fuel system is Honda's programmed injection. A pump inside the tank pressurizes the hose feeding the throttle body, and there is nothing underneath the tank to turn off. Anyone accustomed to closing a valve and letting a carbureted quad run itself dry needs a different opening move here.
Pressure lingers in the line after shutdown, so bleeding it down deliberately is the first real step. And since the fuel filter is integrated into the in-tank pump module rather than clipped inline, this repair is confined to the hose itself. Knowing that ahead of time saves you from expecting a new line to solve a filtration problem.
Why Fuel Hose Deteriorates
Fuel line ages out instead of wearing out. The plasticizers that keep the rubber flexible slowly leach from the wall over years of service and storage alike, and once they are gone the hose is hard and unforgiving. At that point the heat cycles from the 518cc single and the flexing this chassis takes across rough ground begin working small cracks into the material, most often at a bend or in the short span clamped over a barb.
Dry climates make the process faster by pulling moisture out of the hose wall, and machines kept in low-humidity regions often have brittle lines well before anyone expects it. On the inside, ethanol-blended gasoline draws water into the fuel and attacks the inner liner, leaving gum and varnish behind during the periods a working Foreman sits idle. Because the outer surface hardens while the bore breaks down, a line can look presentable and still be sending debris toward the injector, which is why time in service is as good a reason to replace one as visible damage.
Signs Worth Acting On
- Fuel staining, a damp streak, or a small puddle beneath the tank after the quad has been parked
- A sharp gasoline smell around the machine, strongest right after you shut it off
- Surface cracking, a glazed hard feel, or a mushy swollen area near a connection
- Bogging under load, breaking up at higher rpm, or the engine behaving as though it is low on fuel
- Grit caked in a ring at a fitting, the fingerprint of fuel seeping and drying repeatedly
Pressurized fuel escaping a small breach tends to atomize and disappear before it drips, so on this model your nose is often a better detector than the floor beneath the machine.
Ventilation and Fuel Handling
Roll the Foreman outside, or open the shop at both ends so air moves through at ground level. Gasoline vapor is heavier than air and pools low, which is why floor-level airflow is the only ventilation that counts. Put out pilot lights, unplug chargers and move them out of the area, keep grinders and hot work lamps away, and place a fire extinguisher on the floor where you can reach it while kneeling. Wear the gloves for a practical reason: gasoline strips the oils out of your skin immediately and passes through it.
Removing the Old Line
Bleed the system down before opening anything. Pull the fuel pump fuse, crank the engine briefly until it stalls, turn the key off, and disconnect the battery negative cable.
Lift the seat and remove any plastics covering the tank outlet and the hose run forward. Slide the drain pan into place and drape a rag over the first fitting you open, because residual fuel stands in the hose even with pressure released. Move clamps well back along the hose before you disturb the joint. On a locking quick-connect, depress both tabs squarely and pull straight off without prying sideways, since those collars turn brittle with age.
Give the hose a gentle twist at each barb to break the varnish bond, then work it off. Where it will not release, slit it lengthwise and peel it away rather than risking the fitting. Photograph the routing before the old line is fully out. As a 4x4, this Foreman runs the hose past front differential hardware and frame crossmembers a two-wheel-drive machine does not have, and the replacement needs to follow the identical path with the same clearances.
Installation and Final Checks
Cut the new hose to the length of the old one with square ends, then push each end fully onto its barb until it bottoms. Install dry. Grease, oil, and silicone all stay off the fittings, because a lubricant film on a sealing face is exactly how a pressurized joint starts weeping down the road. A thirty second soak of the hose end in hot water is the right way to ease a tight fit.
Place new clamps just behind the raised bead on each fitting and tighten evenly, snug and not crushed. A self-locking quick-connect needs no clamp at all, just a firm push until it clicks and a solid tug to confirm the latch. Seat the hose back in every original clip, clear of the exhaust and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump primes and loads the line while surfaces are dry. Inspect both joints, wipe with a clean rag, and look again. Start the engine, check at idle, blip the throttle to swing pressure, and check a third time. After several minutes of dry running, put the bodywork back on, ride a short loop, and inspect once more while hot. If delivery is still soft with a new hose fitted, the in-tank pump and filter assembly is where to go next.
