Know the Fuel System You Are Opening

Before a wrench comes out, get clear on what feeds the engine. The 2024 TRX520 Foreman is fuel injected, using Honda's programmed injection with an electric pump mounted inside the fuel tank. That pump maintains pressure in the hose running forward to the throttle body, and it holds that pressure after the key is off. There is no fuel valve under the tank on this machine, so the old routine of reaching under and rotating a petcock to off does not exist here.

Two details flow from that. The system must be bled down on purpose before a fitting is separated, and the fuel filter is not an inline part you can grab. It lives inside the tank as a piece of the pump module. That boundary defines the job in front of you: you are replacing hose, and filtration stays where it is.

Aging Rubber and What Drives It

Fuel hose does not wear out from being used. It ages out. The plasticizers that give the rubber its flexibility gradually leave the wall, and what remains grows stiff and brittle. Once flexibility is gone, ordinary loads turn destructive. Heat cycling from the 518cc single and the flexing this chassis takes hauling loads across rough ground start opening fine fissures, typically at a bend or in the inch of hose sitting on a barb.

A dry climate speeds it along, pulling moisture from the hose wall and hardening it well before the same part would fail somewhere humid. Ethanol-blended fuel handles the inside, drawing water into the system and softening the inner liner while depositing gum and varnish during the stretches a working Foreman sits parked. The result is a line that can look and feel fine on the outside while quietly breaking apart internally and pushing debris downstream.

Clues That Point at the Hose

  • A wet spot, drip trail, or small puddle beneath the tank area once the quad has sat
  • Raw gasoline odor lingering around the machine, most noticeable in the first minute after shutdown
  • Fine cracks, a chalky hardened texture, or a mushy swollen section near a connection
  • Bogging under throttle, a lean break-up at higher rpm, or behavior that mimics an empty tank
  • A ring of caked dirt at a fitting, which is what repeated seepage leaves behind

Because this side of the system runs under pressure, a pinhole often sprays a fine mist that evaporates before it can drip. On this Foreman, a persistent smell over a clean floor is still a legitimate finding, not something to wave off.

Supplies, Tools, and Real Ventilation

  • Injection-rated fuel hose matched to the original inside diameter
  • New clamps in the same style as the originals, plus a couple of spares
  • Line-clamping pliers to pinch off low-pressure hose, filling the role of the missing valve
  • A quick-connect release tool if the tank outlet carries a locking coupler
  • Gloves, eye protection, and a lidded fuel-rated container
  • Metric sockets, a screwdriver, a sharp blade, and a generous stack of rags

Work outdoors, or with the shop doors fully open front and back. Gasoline vapor is heavier than air and settles at floor level, so moving air low in the room is what actually makes the space safe. Extinguish pilot lights, relocate battery chargers, keep hot work lights away, and set an extinguisher on the ground where you can grab it without standing. Gloves are not for cleanliness; gasoline strips skin oils in seconds and absorbs readily.

Freeing the Old Line

Start with pressure relief. Pull the fuel pump fuse, crank the engine briefly until it stalls, shut the key off, and disconnect the negative battery cable. On an electric shift machine that last step also keeps the shift actuator from moving while you are working in the fuel plumbing.

Take off the seat and any bodywork covering the tank outlet and the hose run forward. Slide the drain pan under the joint and drape a rag over the fitting as it comes apart, because standing fuel remains in the line after the pressure is gone. Slide clamps well back along the hose before disturbing them. On a locking quick-connect, press both tabs squarely and pull straight off with no sideways leverage, since those collars turn brittle with heat and years.

Give the hose a gentle twist on each barb to break the varnish bond, then work it off. When a section refuses to move, slit it lengthwise with a blade and peel it away instead of loading the fitting. Note where every clip and guide sits and photograph it before the old hose is fully out. As a 4x4 with power steering, this Foreman packs a front differential, driveline hardware, and steering components into the same region, and the line follows a defined path around them that the replacement needs to copy.

Seating the New Hose and Verifying the Repair

Cut the fresh hose to match the old length with square ends. Push each end fully onto its barb until it bottoms, and install it dry. Grease, oil, and silicone spray all stay off the fittings, because any film on a sealing surface becomes a path for pressurized fuel to creep past the clamp. A thirty second dip of the hose end in hot water is the correct trick for a tight fit.

Set new clamps just behind the raised bead on each fitting and tighten evenly, firm rather than crushed. If a self-locking quick-connect is used at the tank, push until it clicks, then tug hard to confirm the latch and add no clamp. Return the hose to every original retainer so it stays away from the exhaust and clear of the front driveline.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and loads the hose with pressure, giving you a look at both joints on dry surfaces where beading fuel is obvious. Wipe with a clean rag and check again, then start the engine and inspect at idle. Blip the throttle a few times to swing pressure and look one more time.

Only after several minutes of dry running should the bodywork go back on. Ride it a short loop and inspect again while everything is hot, since a marginal clamp often shows itself under heat. If the fuel delivery complaint that started this job is still present with a new line fitted, the in-tank pump and filter assembly on this 2024 TRX520 is the logical next step.
