Fitting a New Fuel Line to a 2024 Honda Rancher 420 4x4 (FM1)

Fuel hose is one of the few parts on a Rancher that ages on the calendar as much as the hour meter, which is why owners of newer machines are sometimes surprised to find a hardened line on a quad that has barely worked. On a 2024 Rancher 420 4x4 you are dealing with a fuel-injected system: an electric pump inside the tank, no petcock on the chassis, and a supply hose that holds pressure after the key comes out. Everything you do begins from that starting point.
Tools and Parts to Have Ready
- Injection-rated fuel line in the original inside diameter for the 420, not general carburetor hose
- Fresh clamps in the style already fitted, and a small pick for a retainer-clip coupler
- Line-clamping pliers to serve as the shutoff this model does not have
- Nitrile gloves, a deep stack of clean rags, and a sharp hose cutter
- Catch pan plus an approved sealable container for any fuel you capture
- Sockets and drivers for the seat, rear rack, and side panels
Sort out the workspace before the parts. Gasoline vapor is denser than air, so it settles at floor level where you kneel and breathe while reaching under the tank. Work outside or with the door fully open, clear out heaters, pilot lights, and anything that arcs, and let the engine and exhaust cool completely first. Pressurized fuel hitting a hot header is the outcome all of this is designed to prevent.
Taking the Pressure Out
Pull the fuel pump fuse or relay from the fuse block, then crank the engine until it starts and stalls on the fuel left in the line. That removes most of the stored pressure. Switch the key off and disconnect the negative battery cable so the pump cannot be commanded on while a fitting is open.
Fuel will remain in the hose regardless. Slide the pan into position and drape a rag over the first connection you break so nothing runs across the cases. If the job has to pause, the clamping pliers give you a way to shut flow off without a valve.
Why Lines Crack and Harden
Two entirely separate mechanisms are at work. Externally, the plasticizers that keep the rubber pliable slowly leach out of the hose wall, and once the material has stiffened it converts engine heat cycles and chassis vibration directly into hairline cracks rather than absorbing them. Cracks appear first at the sharpest bend near a fitting. Dry, low-humidity climates make it happen sooner by drawing residual moisture out of the rubber.
Internally, ethanol-blended fuel pulls water into the system and gradually attacks the inner liner, which is worst on a machine that sits for a season with gas standing in the hose. That softens the wall from within and starts it shedding fine material toward the injector while the outside continues hardening. Because the circuit is pressurized instead of gravity fed, the eventual failure is more likely to be a split than a slow drip.
Symptoms Not to Ignore
- A raw fuel odor strongest in the minutes right after shutdown
- Dust caked into a collar at a fitting, formed by fuel that seeped and dried
- Wetness or a puddle on the skid plate or floor after the machine has been parked
- Visible crazing, a chalky texture, or a section that stays deformed after you squeeze it
- Bogging under load, hesitation on hard throttle, or a lean surge at higher rpm
Because fuel escaping a pressurized joint often evaporates before it drips, a persistent gasoline smell with nothing visible on the floor is exactly the kind of clue worth chasing rather than dismissing.
Off With the Old Hose, On With the New
Remove the seat and side plastics so the pump flange and the hose run to the throttle body are both accessible. At a quick-connect coupler, depress the locking tabs evenly and pull straight off with no sideways prying, since those collars crack when levered. At a clamped fitting, walk the clamp back along the hose, then twist the hose to break its varnish bond at the barb before pulling. Any end that will not release should be slit lengthwise with a blade and peeled off rather than forced.
Photograph the routing before the old line is free. Being a 4x4, this Rancher runs its hose past front differential and driveshaft hardware and through guides a two-wheel-drive chassis would not require, and each clip exists to hold the line clear of moving components and hot metal.
Cut the replacement to the original length. Extra hose serves no purpose and finds something to rub against. Seat each end fully onto its barb past the raised bead, working the rubber on dry, with a short hot water soak as your only assist. Keep grease, oil, and silicone off the fittings entirely, because lubricant on the sealing surface prevents the hose from gripping and gives pressurized fuel a direct path out. Position new clamps just behind the bead and tighten evenly. Where a self-locking quick-connect is used, push until it clicks and then pull firmly to verify the latch caught; that style takes no clamp.
Confirming It Is Dry and What Comes After
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you examine both joints while they are still dry and readable. Wipe them clean and look again. Start the engine, let it idle at full pressure, and inspect a third time with the fittings vibrating, then take a short lap and check once more before the plastics go back on.
Remember one thing about this platform: the fuel filter is part of the in-tank pump module rather than an inline piece you can reach with hand tools. A new hose does nothing for a restricted filter, so if your 2024 Rancher still shows fuel delivery symptoms after a clean, leak-free install, the assembly inside the tank is the next place to investigate.
