Changing the Fuel Line on a 2024 Honda Rancher 420 4x4 ES (FE1)
Shop parts for a 2024 Honda Rancher 420 4X4 ES (FE1) ATV.
Done in the right order, this is a short job. Bleed the pressure, get the bodywork out of the way, note the routing, swap the hose, then pressurize and inspect before anything goes back together. The 2024 Rancher 420 4x4 ES is fuel injected, and every one of those steps exists because of that. Work out of order and you will meet the pressure the hard way.
The Sequence, Start to Finish
First, disable the fuel pump and bleed the line. Second, remove the seat and the plastic panels covering the tank so the pump outlet and the whole hose run to the throttle body are visible. Third, photograph the routing and every clip before anything is disturbed. Fourth, capture the residual fuel as you separate the fittings. Fifth, cut and fit the new hose dry and secure it properly. Sixth, pressurize the circuit with the key and inspect before the engine ever runs. Bodywork goes on last, after the repair has proven dry.
None of those steps take long individually. The mistake owners make is starting at step four because the hose is right there and looks accessible.
Fuel Delivery on an Injected Rancher
There is no petcock on this machine. A pump inside the tank supplies pressurized fuel to the throttle body through a short hose, and that circuit remains pressurized after shutdown until you relieve it deliberately. The fuel filter and the pressure regulator are both housed in the in tank pump module rather than sitting inline where you could reach them, so a new hose addresses leaks and cracking but does nothing for a restriction inside the tank.
The hardware follows from the pressure. Injected models frequently use a self locking quick connect coupler at the tank, retained by internal tabs and requiring no clamp, while other joints may be plain barbs with clamps. Line clamping pliers are the closest thing to a shutoff valve you have, useful on any low pressure section such as a vent hose. The carbureted Ranchers earlier in this platform's run had a real fuel valve and a float bowl drain, neither of which exists here.
Why a Fuel Hose Reaches Its Limit
Rubber fuel line stays flexible because of plasticizers in the compound, and heat cycling off the 420 single drives them out permanently over time. As the hose hardens it can no longer squeeze itself onto the barb underneath the clamp, and a joint that was dry for years begins to weep with no crack visible anywhere. Riders in dry, arid country reach that point sooner, since low ambient humidity keeps drawing moisture out of the hose wall and stiffens the jacket from the outside.
Ethanol blended gasoline works the inner surface, absorbing water and slowly attacking the liner while leaving gum and varnish behind, with the worst of that occurring during periods when the machine sits unused with fuel in the system. On a newer Rancher, physical causes are more likely than chemistry: a hose that has slipped out of a guide and chafed on a frame edge, or trail debris coming up through the front end, where a four wheel drive chassis carries more hardware for something to ricochet off.
Signs a Line Needs Attention
- A gasoline odor around the machine, typically strongest right after shutdown while the line still holds pressure
- Damp residue or a small puddle on the skid plate or the shop floor below the tank
- Cracking, chalky discoloration, an obvious chafe flat, or a hardened section you can feel by pinching the hose
- Dirt caked into a ring at a fitting, which is grit stuck to fuel that has seeped and dried
- Bogging on a climb, a stumble as the throttle opens, lean surging at cruise, or hard starting after sitting overnight
Pressurized fuel escaping a pinhole often atomizes before it can drip, so a smell without a puddle is still a legitimate finding on this machine.
What to Have Ready, and Working Safely
Assemble nitrile or rubber gloves, eye protection because pressurized fuel sprays, hose rated for fuel injection pressure in the correct inside diameter rather than general purpose carburetor line, line clamping pliers, fresh clamps for any barbed joints, a quick connect release tool if a locking coupler is present, an approved container with a funnel, a razor, a hose pick, sockets for the seat and tank plastics, and more rags than seems necessary.
Ventilation matters and it matters at floor level. Gasoline vapor is heavier than air and settles low, exactly where you will be working, so open the overhead door completely or move the machine outdoors rather than cracking a window overhead. Shut down heaters and grinders in the building, keep flame away entirely, disconnect the battery negative before opening a fitting, and keep the fuel container capped between pours.
Bleeding, Removing, Installing, Verifying
Pull the fuel pump fuse or unplug the pump connector, crank the engine briefly so it stalls on the fuel remaining in the line, switch the key off, and disconnect the battery negative terminal. With the bodywork off and the routing photographed, slide a pan underneath and drape a rag over the first fitting, opening it slowly because residual fuel is still present. Move any clamp well back along the hose before disturbing the joint, then twist the hose on its barb to break the varnish bond rather than pulling straight against it. Release a quick connect by pressing the tabs squarely and pulling straight off, never levering sideways, since aged plastic collars crack. Slit a bonded end lengthwise with the razor if it refuses to release.
Cut the new hose to the original length so it neither chafes nor pulls at the fittings, and push each barbed end on dry until it bottoms against the shoulder. Grease, oil, and silicone spray stay entirely off the sealing surfaces, because on a pressurized circuit lubricant there gives fuel a path to creep out later. Hot water briefly softens a stubborn end. Fit new clamps just behind the bead and tighten evenly, seat a quick connect until it clicks and tug to confirm, then route the hose through every original clip clear of exhaust heat and the front driveshaft.
Finally, reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting so the pump pressurizes the line while everything is still clean and dry. Wipe each joint with a fresh rag and read the rag rather than the fitting. Start the engine, let it idle to temperature, and inspect once more while vibration works on the connections. Only then put the plastics and seat back on, and look underneath again after your first ride.
