Installing a New Fuel Line on a 2024 Rancher 420 4x4 DCT IRS EPS

Newer machines are not immune to fuel hose problems. A 2024 Rancher 420 4x4 DCT IRS EPS that has been stored with ethanol-blended gas in it, damaged a line on a stump, or picked up a chafe mark at a frame guide can need hose long before anyone expects it. The work itself is manageable at home, provided you respect the fact that this Rancher is fuel injected and its supply line is pressurized by a pump mounted inside the tank.
What Kills a Fuel Hose
Age is the primary culprit. Fuel line rubber depends on softening agents blended into the compound, and heat drives those out over time until the wall is stiff and prone to splitting at every bend. Riders in dry regions see this earlier because arid air pulls moisture out of the hose from the outside. Mechanical damage is the other common path: a hose that has slipped out of its clip and rubbed a frame rail will wear through the outer layer long before the rubber itself is old.
Fuel chemistry finishes the job. Ethanol-blended gasoline left standing for months absorbs water and gradually attacks the inner liner, leaving it soft and prone to shedding gum and fine debris downstream. Because that damage is on the inside, a hose can pass a casual look while quietly deteriorating, which is why hose condition should be judged by feel and service history rather than appearance alone.
Symptoms in Order of Urgency
Some signs mean park it, and some mean plan the repair soon:
- Visible fuel dripping or pooling under the frame — stop riding and fix it before the machine runs again
- A strong gasoline smell after shutdown while the line still holds pressure
- Cracking, a chalky surface, or a hose section that feels hard when pinched
- A dirt-packed ring at a fitting where fuel has weeped and dried repeatedly
- Bogging on climbs, stumbling off idle, or performance that acts like a low tank
Injected machines complicate the picture, because a pressurized seep often atomizes and evaporates before it drips. A persistent smell with no puddle is still a legitimate reason to investigate. And with the dual clutch transmission choosing gears automatically, weak fuel delivery frequently presents as strange shifting rather than obvious engine trouble.
Preparing the Machine and the Area
Collect injection-rated hose in the original inside diameter, new clamps of the correct style, a quick-connect release tool if the tank fitting is a locking coupler, line-clamping pliers to close off a low-pressure section since this model has no petcock, gloves, eye protection, an approved fuel container, a drain pan, hand tools for the seat and bodywork, a razor knife, and rags.
Set the machine on level ground with the parking brake set. Then deal with ventilation honestly: gasoline vapor is heavier than air, so it pools at floor level and drifts toward pilot lights, chargers, and other low ignition sources. Work outdoors when you can, or open the door completely and clear the space of anything that sparks or burns. Keep an extinguisher close, cap the container between pours, and put used rags outside afterward.
Freeing the Original Hose
Take out the fuel pump fuse, crank the engine briefly until it stalls so the line bleeds down, turn the key off, and disconnect the negative battery cable. Remove the seat and any panels shielding the tank until you can follow the hose from the pump flange to the throttle body without guessing. Position the drain pan under the first joint and cover it with a rag, since a depressurized line still holds fuel.
Move each clamp back along the hose before opening the joint. For a self-locking quick-connect, compress both tabs with even pressure and pull the coupler straight off rather than levering it, because the collar becomes brittle with exposure. If varnish has cemented a hose end to its barb, slice it lengthwise and peel it clear instead of twisting the fitting. On this 4x4 chassis the run passes front driveline hardware and additional bracing that a two-wheel-drive layout does not carry, so photograph the clips and clearance points before the hose is fully out.
Installing Without Contaminating the Fittings
Cut the replacement to match the original length precisely. Too much hose finds something to rub, and too little puts constant tension on both fittings as the suspension works. Slide each end fully onto its barb until it stops against the shoulder, and do the whole job dry. Grease, oil, and silicone on a fuel fitting undermine the seal by giving pressurized fuel a slippery path past the clamp, so soften a stiff hose end in hot water rather than lubricating it.
Position new clamps immediately behind the bead on each fitting and tighten them evenly. A quick-connect coupler needs no clamp: push until you hear or feel it click, then pull firmly on the hose to confirm it is latched. Reinstall the hose in its factory clips so it clears the exhaust, the front differential, and the power steering wiring, leaving enough slack for chassis movement but no loops that can chafe.
Testing for Seepage
Refit the fuse, Reconnect the battery, and cycle the ignition on and off several times without starting the engine. Every cycle runs the pump and pressurizes the hose, giving you a chance to check both joints while the surrounding surfaces are still dry. Wipe each fitting with a clean white rag and study it for the faintest damp streak. Then start the machine, let it idle for several minutes, and go over both connections again at full pressure before the bodywork goes back on.
Keep in mind that the fuel filter on this Rancher lives inside the tank as part of the pump module rather than sitting inline on the visible hose. A fresh line takes care of leaks and cracks, but if fuel delivery still feels weak after a clean installation, the in-tank assembly is the logical next stop.
