Worth confirming up front: this Rotax V–twin machine is fuel injected, the pump is mounted inside the tank, and there is no petcock to shut off supply, so the hose you are dealing with holds pressure whenever the key is on.

What Actually Kills a Fuel Hose

Age is the primary culprit. The plasticizers that make fuel hose flexible slowly migrate out of the compound, and the wall stiffens until it can no longer absorb vibration. Once the rubber loses that flexibility, the constant heat cycling from the V–twin and the hard flexing an X MR endures in mud and ruts start etching fine fissures into the surface, usually right where a clamp holds it.

Environment stacks on top of that. In dry, arid regions the hose loses moisture from its wall faster, hardening from the outside in and developing a chalky look well before it should. Ethanol–blended gasoline attacks from the other side, softening the inner liner and leaving varnish and gum behind when the machine sits unridden with old fuel in the system. That combination is why a line can pass a casual glance and still be shedding material into the fuel it delivers.

Catching a Failing Line Before It Quits

Symptoms tend to arrive in a predictable order:

  • A gasoline smell around the tank, most noticeable in the minute after shutdown while pressure remains in the circuit
  • Fuel wetness or a small puddle on the skid plate after the quad has been parked a while
  • Surface cracking, a hardened glassy feel, or a flattened permanent set where a clamp has been sitting
  • Bogging under load, a lean stumble at higher rpm, or hesitation that mimics a nearly empty tank
  • Extended cranking after an overnight sit, a sign the circuit is losing pressure through a slow weep

Because injected systems run pressurized, a small leak may atomize and evaporate rather than drip. Do not dismiss a fuel smell just because you cannot find a wet spot.

Tools, Parts, and a Safe Work Area

Have all of this within reach before you begin: gloves and eye protection, a sealed fuel–rated container, a shallow drain pan, replacement hose rated for injection pressure in the correct inside diameter, new clamps sized to the fittings, line–clamping pliers to substitute for the petcock this model lacks, a quick–connect release tool if the tank outlet uses a locking coupler, a razor or sharp hose cutter, rags, and the sockets needed for the seat and side panels.

Take the ventilation seriously. Gasoline vapor sinks and collects at floor level, where it can find a water heater pilot or a spark from a charger. Work outdoors when you can, or with the shop door fully open and air moving across the floor. Keep ignition sources out of the space and stay in gloves for the duration.

Taking the Old Line Off

Start by depressurizing the system. Remove the fuel pump fuse or relay, crank the starter until the engine stalls, switch the key off, and disconnect the battery negative cable. Then remove the seat and enough bodywork to see the tank outlet and follow the hose to the throttle body.

Position the drain pan and drape a rag over the fitting you open first, since residual fuel remains in the hose even after pressure is gone. Slide worm or spring clamps well back along the hose before disturbing anything. Quick–connect couplers need their locking tabs pressed squarely and the collar pulled straight off, never levered to one side, because aged plastic breaks under that kind of load.

Where the hose has bonded to a barb with varnish, twist gently to release it, or slit it lengthwise and peel it away rather than risking damage to the fitting. This Renegade is a 4x4, so its line passes front differential components and additional frame crossmembers. Take photos of every clip and pass–through before the old hose leaves the chassis so routing is not a guess later.

Installing the New Hose and Checking Your Work

Match the replacement length to the original. Longer is not safer; excess hose chafes against frame tubes or interferes with steering travel. Seat each end fully onto its barb, dry. Grease, oil, and silicone have no place on a fuel fitting, because a lubricated sealing surface lets pressurized fuel creep out past the clamp. Warm the hose end in hot water if it is too stiff to push on by hand.

Install fresh clamps immediately behind the raised bead on each fitting, tightened evenly rather than cranked down on one side. If the tank end uses a self–locking quick–connect, push it together until it clicks and tug to confirm the latch engaged; no clamp belongs there. Route the hose back through its factory clips so it stays clear of exhaust heat and moving driveline parts.

Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, which is your best chance to spot a weep while everything is still dry. Wipe both joints with a clean rag and inspect closely, then start the engine and check again at idle for a few minutes. Once it stays dry, reinstall the plastics. Keep in mind that the fuel filter on this model is integrated into the in–tank pump assembly rather than sitting inline where you can service it, so persistent fuel starvation after a clean hose install points inside the tank.
