A fuel hose that has gone hard is one of the easier problems to fix and one of the worst to ignore. On a 2024 Renegade 650 the repair takes basic hand tools and an afternoon, but the sequence matters because of how this quad is fed. The Rotax V-twin runs electronic fuel injection with an electric pump mounted inside the tank, so the supply line stays pressurized whenever the key is on and there is no petcock anywhere to shut off flow.

Catching a Failing Line Before It Strands You

Start by looking at the ground. Gasoline pooled on the skid plate or a fresh stain on the floor beneath the tank after the machine has been parked is unambiguous. Then use your nose: a fuel smell concentrated around the tank, at its strongest in the minutes right after shutdown while pressure is still held in the line, points directly at a joint or a compromised hose wall.

Next, get hands on the hose. Look for hairline cracking, a crazed surface, and a chalky gray film, paying particular attention to bends and the short sections next to each fitting. Squeeze the rubber to judge its condition — healthy hose compresses and springs back, while a hardened length feels like rigid tube. Finally, factor in how the engine behaves. Bogging under load, a lean stumble on hard throttle, or the 650 acting like it is out of fuel with half a tank remaining all point at restricted or leaking supply. A crusted ring of dirt at a fitting reveals a seep that has been evaporating for a while, and because this system runs under pressure a pinhole may vaporize completely without ever leaving a drop.

Heat, Dry Air, and Ethanol Blends

The underlying cause is chemical. Fuel line rubber depends on plasticizers to stay pliable, and those slowly leach out over years of heat, air, and fuel exposure. Once they are gone the hose cannot flex, and the ordinary vibration of sport riding plus heat cycling off the twin drive small fissures deeper until one penetrates the wall.

Storage conditions push the process along. Dry, low humidity air continually pulls moisture from the hose wall, hardening a line years earlier than the same hose would harden in a damp climate. Ethanol blended pump gas works the inner surface instead, drawing water into the fuel and degrading the liner into a soft, tacky layer that releases debris toward the injectors. A Renegade left sitting with stale fuel in the line can be considerably worse internally than the exterior suggests.

Getting Set Up

Collect all of this before you open a fitting:

  • Rubber or nitrile gloves, since gasoline strips oils out of skin on repeated contact
  • A sealable metal or approved plastic container for drained fuel
  • Replacement hose rated for injection pressure in the original inside diameter
  • New clamps in the right sizes, plus a quick disconnect release tool if your tank fitting is a coupler
  • Line clamping pliers, taking the place of the fuel valve this model does not have
  • A razor knife, sockets for the seat and body panels, and plenty of clean rags

On ventilation, be genuinely careful. Gasoline vapor is heavier than air and pools near the floor, where a furnace pilot or a spark from a power tool will find it. Open the garage door all the way or move the quad into the driveway, keep the fuel container capped between pours, and disconnect the negative battery cable so the pump cannot run while the system is open.

Relieving Pressure and Pulling the Hose

Remove the fuel pump fuse or relay, then crank the starter until the engine dies from starvation. That step bleeds the pressure out of the supply line and is the single biggest difference between a clean job and a mess. Turn the key off, disconnect the battery negative, and take off the seat and side plastics to reach the tank and trace the hose to the throttle body.

Set the catch pan and lay a rag over each connection before you break it, because residual fuel remains even in a bled line. Slide the clamps well back along the hose first, then twist each end to release the varnish bond rather than yanking it straight. Quick connect fittings come apart by depressing both tabs evenly and pulling the coupler straight off the barb; a sideways pry will crack the collar. If an end is fused on, slit the hose lengthwise and peel it off rather than fighting it.

Note every clip while the routing is intact. As a 4x4, this Renegade sends the line past front differential hardware and extra frame structure that a two wheel drive quad simply does not have in the way, so the path is a little longer and busier than you might expect.

Fitting the New Hose

Cut the replacement to the exact original length so it cannot rub the frame or crowd the steering. Push each end all the way onto its barb until it bottoms against the shoulder, working dry throughout. Do not apply grease, oil, or silicone spray to any fitting – a lubricated sealing surface is the most common reason a repair starts weeping a week later. Thirty seconds in hot water softens a tight end enough to seat it by hand.

Install new clamps just behind the raised bead on each fitting and tighten them evenly. Where the 650 uses a self locking quick connect at the tank, push until it clicks and then tug firmly to prove the latch engaged; that connection needs no clamp and adding one accomplishes nothing. Route the hose back through all of its original guides, keeping clearance from the driveline and from exhaust heat.

Verifying the Work

Reinstall the fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit while everything is still dry, which is the clearest possible condition for inspection. Wipe both joints, then look closely and feel around each one for dampness. Start the engine, let it idle for several minutes, and check once more before the plastics go back on.

A closing note on this platform: the fuel filter is integrated into the in-tank pump assembly rather than sitting inline on the visible hose. Fresh line will not improve flow through a restricted filter, so if the 650 still feels starved after a clean, leak free installation, that module is where the diagnosis continues.
