Fuel Hose Is a Wear Item, Even on a Newer Machine
A 2024 Renegade 1000 X XC has not been around long, yet its fuel line is still living on borrowed time in certain conditions. The rubber compound stays supple because of plasticizers held in the wall, and every heat cycle from the Rotax twin drives a small amount of that out. Hard, fast cross-country miles add vibration that works those cracks open once flexibility drops. Owners in dry, high desert regions see the effect first, since low humidity pulls moisture from the hose and hardens it from the outside inward well ahead of a machine kept in a damp climate.
Ethanol blended pump gas contributes from the other direction. Alcohol attracts water, and fuel that sits in the lines through a long quiet stretch slowly degrades the inner liner, leaving soft or swollen zones plus varnish that can break loose and head toward the injectors. Between those two mechanisms, a hose can be measurably compromised before it looks bad from the outside, which is why an annual hands on inspection is worth the ten minutes.
No Petcock: What Injection Means Here
Get the fuel system straight before planning any step. This Renegade uses the 976cc Rotax V-twin with electronic fuel injection and the fuel pump mounted inside the tank. Nothing on the machine acts as a petcock, so there is no valve to close and no gravity feed to interrupt. Fuel stays pressurized in the line after shutdown, meaning the job opens with a deliberate pressure bleed. Expect factory retained clips or a self-locking quick-connect coupler at the tank instead of the simple worm-gear clamps used on carbureted quads, and buy hose rated for injection pressure in the stock inside diameter.
Signs the Line Needs Attention
Look for the following whenever you have the bodywork off:
- A fuel puddle or a fast evaporating damp patch under the machine after it has sat
- A gasoline smell around the tank that lingers after the engine is shut off
- Cracking, a chalky surface, or hardened lengths that will not compress when pinched
- Swelling or a spongy feel immediately adjacent to a fitting
- Bogging under load, hesitation on a hard throttle pull, or a lean feel at high rpm
- A crust of dust ringing a joint, left behind by fuel that seeped and evaporated
Because a pressurized pinhole often mists fuel instead of dripping it, an unexplained smell over dry ground is still a legitimate reason to wipe the whole hose with a clean white rag and look for a streak.
Tools, Gloves, and Air Movement
Have nitrile gloves, safety glasses, EFI rated hose in the correct diameter, new clamps in the factory style, a quick-disconnect release tool if the coupler needs one, line-clamping pliers, an approved sealed fuel container, a shallow drain pan, sockets for the seat and side panels, a razor knife, and clean rags laid out before anything comes apart.
Then handle the safety side properly, since gasoline is the genuine hazard in this repair. Work outdoors or with the shop doors open front to back, and set a fan at floor level pushing air across the workspace. Fuel vapor is heavier than air and collects at ankle height rather than drifting out a high window, which is exactly where a battery charger, grinder, or appliance pilot light would ignite it. Unplug and shut down every ignition source in the area, wait for the exhaust to cool completely, and keep gloves on throughout because gasoline strips skin oils in seconds.
Dropping Pressure and Removing the Old Line
Pull the fuel pump fuse or relay, crank the starter for two or three seconds until the engine dies from starvation, turn the key off, and disconnect the negative battery cable. Remove the seat and the plastics covering the tank until the hose run from the pump fitting to the throttle body is fully visible. Slide the catch pan beneath the low point and drape a rag over the joint you plan to open first, because a bled line still holds fuel that will spill when it releases.
Push clips and clamps well back along the hose before disturbing a joint. A quick-connect releases when both lock tabs are pressed squarely and the coupler is pulled straight off the nipple, never levered to one side. If varnish has bonded the hose to a barb, twist it gently to break the seal instead of hauling on it, and as a last resort slit the hose lengthwise with a razor and peel it away so the fitting stays intact. Photograph the routing before the last clip comes free. This is a 4x4 chassis, so the hose threads past front differential hardware and additional frame crossmembers, and skipping a guide during reassembly creates a chafe point that eventually leaks.
Fitting the Replacement
Cut the new hose to the same length as the piece you removed. Extra slack allows the line to drift toward the exhaust or rub a frame edge, and a short piece pulls both fittings out of line. Push each end fully onto its barb until it bottoms out past the raised bead, and install it dry. Grease, oil, and silicone spray belong nowhere near a fuel fitting, because lubricant on the sealing surface gives pressurized fuel a channel to creep past. Soften a tight hose end in hot water for thirty seconds and it will seat without a struggle.
Set new clamps just behind the bead on each fitting and tighten them evenly rather than digging into the rubber. A self-locking quick-connect takes no clamp: press until it clicks, then pull firmly to confirm the latch engaged. Return the hose to every original clip so it stays clear of the front driveline and hot components.
Verify Under Pressure, Then Reassemble
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. Each cycle primes the pump and pressurizes the line while the engine remains cold, which is the safest possible condition for checking both joints. Wipe each fitting with a dry rag and look closely for even a trace of dampness, then start the twin and inspect once more at idle with good light. Let it run several leak free minutes before the plastics go back on.
One closing detail: the fuel filter on this injected Renegade is integrated into the in-tank pump assembly rather than sitting inline on the hose you replaced. A fresh line will not restore flow through a restricted filter, so if the machine still acts starved after a clean install, that module is the next place to look.
