This machine runs the HD5 single-cylinder Rotax with electronic fuel injection, so the hose is pressurized by a pump inside the tank and there is no petcock anywhere in the run to shut off flow before you start.

Running a Hands-On Inspection

Lift the seat, get light on the tank outlet, and follow the hose all the way to the throttle body with both eyes and fingers. Check for:

What a Restricted Line Does to the Engine

Fuel delivery trouble is easy to feel from the seat. A hose that is collapsing internally or shedding liner material restricts flow, and the HD5 responds by bogging when you load it on a climb or with a trailer, stumbling lean when the throttle opens abruptly, surging at a steady cruise, or feeling as though it has run dry while the gauge shows plenty. If fresh fuel and a clean air filter change nothing, the line moves to the top of the list.

Why Rubber Hose Has a Limited Life

Fuel line ages chemically rather than wearing out from use. Heat cycling from the engine drives the flexible plasticizers out of the rubber wall, and over several seasons the hose stiffens until ordinary chassis flex opens fine cracks in its surface. Dry, low-humidity climates accelerate that timeline by pulling the last moisture out of the material and hardening it from the outer skin inward.

Ethanol-blended gasoline handles the other side. Alcohol in the fuel draws water vapor out of the air and slowly degrades the liner, softening the bore while the exterior turns brittle. Fuel left standing between work stretches leaves gum and varnish behind as well. Because both processes run at the same time, a hose can look serviceable while quietly sending particles toward the injectors.

Tools, Parts, and Gasoline Handling

Stage all of this before opening a fitting: nitrile or rubber gloves, a drain pan, a sealed fuel-rated container, hose rated for injection pressure in the original inside diameter, fresh clamps matched to the fittings, a quick-connect release tool if a locking coupler is fitted, line-clamping pliers to fill the role a petcock would play, hand tools for the seat and panels, a razor blade, and a stack of clean rags.

Ventilation is the real safety measure. Gasoline vapor is heavier than air and flows down to pool at floor level, exactly where a heater pilot, a lamp on the concrete, or a battery charger can ignite it. Work outdoors or with the overhead door fully open so air moves across the floor, shut off low ignition sources, and keep an extinguisher within arm's reach instead of across the shop.

Depressurizing and Removing the Line

Pull the fuel pump fuse or relay, then crank the engine briefly and let it stall on residual fuel. Turn the key off and disconnect the battery negative so the pump cannot energize while you work. Remove the panels needed to reach both ends of the hose, slide the pan into position, and cover each joint with a rag before you open it, because a bled line still holds fuel that will run down the frame rails.

Slide worm-gear or spring clamps well back before disturbing the joint. Release a quick-connect by pressing both tabs evenly and pulling straight along the fitting axis, since prying an aged collar sideways cracks it. Twist a varnish-bonded hose gently to break the bond, and if it holds fast, slit it lengthwise with a fresh blade and peel it away rather than straining the barb. Because the PRO XU HD5 is a four-wheel-drive machine, the forward frame carries differential and driveshaft hardware plus crossmembers a two-wheel-drive quad does not, which adds clips and a tight pass-through or two. Photograph every retainer before the hose leaves the chassis.

Installing the Replacement and Signing Off

Cut the new hose to the original length exactly. A long piece chafes on the frame or crowds steering travel; a short one pulls at both fittings whenever the suspension works. Push it fully onto each barb until it seats, and install it dry. Grease, oil, penetrant, and silicone all stay off fuel fittings, because anything on the sealing surface gives pressurized fuel a path out. Warming the hose end in hot water for a few seconds is the only assistance it should need.

Position new clamps just behind the raised bead on each barb and tighten evenly rather than crushing one side flat. A self-locking quick-connect needs no clamp: press until it clicks, then tug firmly to confirm engagement. Reseat the hose in every original clip so it stays clear of driveline movement and exhaust heat.

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. Each cycle primes the pump and pressurizes the hose while everything is still clean, making a weep easy to catch. Inspect both joints with a light and a white rag, then start the engine and check again at idle with vibration in play. After several dry minutes, put the panels back. One final point about this platform: the fuel filter is built into the in-tank pump module rather than sitting inline on the hose, so if delivery still feels weak after a clean, leak-free install, that assembly is where to look.
