A fuel line problem announces itself in ways that are easy to misread as something else. An engine that stumbles under load, a whiff of gasoline in the garage, a small stain on the floor: any one of those can send an owner chasing an ignition or sensor issue when the hose was the answer all along. On a 2024 Outlander MAX 700 DPS the fuel system is injected, with a pump inside the tank pressurizing the line to the throttle body and no petcock in the circuit, so knowing what to look for and how to work on a pressurized line saves considerable time.
Sorting the Symptoms
Check for the following with the seat and side panels off:
- A gasoline puddle on the skid plate or a dark damp patch on the floor under the tank area
- A fuel odor around the rear bodywork that persists, sharpest in the minutes after shutdown
- Hairline cracking, chalky discoloration, swelling, or a soft spot anywhere along the hose
- Hose that stays dented when pinched or feels rigid rather than resilient
- Bogging under throttle, hesitation off idle, or a lean condition that acts like an empty tank
- A ring of caked dust at either fitting, which is dried seepage catching dirt
Because the hose carries pressurized fuel, a pinhole can atomize and evaporate without ever forming a puddle. A dry floor does not clear the line, and a fuel smell you cannot explain is worth a careful inspection with gloves on.
The Forces Working Against the Hose
Fuel line deteriorates from both surfaces. On the outside, the plasticizers that keep rubber flexible gradually migrate out, and heat cycling from the Rotax single drives the loss until the hose turns stiff and starts to craze. Dry climates speed this up because low ambient humidity draws moisture out of the hose wall continuously.
On the inside, ethanol–blended gasoline is the aggressor. When the machine sits for a stretch with fuel in the system, that blend absorbs moisture and slowly breaks down the hose liner, leaving gum behind and weakening the wall from within. Internal damage gives no external clue, so a hose that looks fine can still be compromised. A quick squeeze test at every service is the cheapest inspection available.
Assembling Parts and Tools
- Hose rated for fuel injection pressure, matched to the original inside diameter
- New clamps in the correct size, plus a pick if spring clips are used
- Line–clamping pliers, which fill in for the fuel valve this model does not have
- Nitrile or rubber gloves and eye protection
- A catch pan and a sealed container approved for gasoline
- A sharp hose cutter for square ends, plenty of rags, and hand tools for the seat and panels
Ventilation is a genuine safety matter here, not a formality. Gasoline vapor is heavier than air and settles at floor level, gathering exactly where you kneel to reach the hose. Work outdoors or open the garage completely with a fan low to move air out along the ground, and remove every ignition source from the space including chargers and pilot–flame appliances. Keep a dry chemical extinguisher within arm's reach for the duration.
Relieving Pressure and Removing the Old Line
Pull the fuel pump fuse or relay and crank the engine for a second or two until it stalls, which vents pressure from the line. Turn the key off and disconnect the negative battery cable so the pump cannot energize with a fitting open. Expose the hose run from the tank fitting to the throttle body, put the catch pan beneath it, and drape a rag over the joint you open first.
Move each clamp well back before disturbing the connection. On a locking quick–connect coupler, squeeze both release tabs evenly and pull straight off along the fitting axis instead of prying sideways. Twist hose that has bonded to a barb gently to break the seal, and if it holds, slit it lengthwise with a razor and peel it away rather than risking the fitting. Trace the routing before the hose is fully free: the MAX 700 DPS is a 4x4 machine, so front differential hardware and additional frame structure sit near the line and the factory clips exist to keep the hose clear of both heat and motion.
Installing the Replacement and Testing
Cut the new hose square and to the same length as the old piece. Extra length sags into something or chafes on a frame edge, while a short piece pulls at the fittings whenever the chassis flexes. Press each end onto its barb until it seats fully against the shoulder, and assemble dry — grease, oil, and silicone spray all create a slick escape route for pressurized fuel, so none of them go anywhere near the connection. A few seconds in hot water softens a stubborn end.
Fit new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to hold without cutting into the rubber. Where a self–locking quick–connect is used, push until it clicks and pull firmly to confirm the latch; that fitting works without a clamp. Route the hose back through every original clip, reinstall the fuse, and Reconnect the battery.
Cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while the engine is quiet and the fittings are dry. Wipe them clean and watch for beading, then start the engine and check once more at idle with the line at full pressure. Give it several minutes before you call it finished.
One structural detail worth carrying with you: the fuel filter on this platform is part of the pump module inside the tank rather than an inline unit on the visible hose. Fresh line cures leaks and cracks, but a restricted filter screen will keep the engine hunting for fuel, so if symptoms persist after a dry installation, that assembly is where to look next.
