A recent machine like the 2024 Outlander MAX 500 DPS is not usually a candidate for age-related hose failure, but there are still solid reasons to be in there: a line rubbed thin on a frame edge, a section damaged in dense brush, a fitting disturbed during other maintenance, or a hose you simply do not trust after a hard season. Either way, the approach is dictated by the fuel system, and this one is injected with an electric pump inside the tank and no petcock at all.

Understanding the Delivery Circuit

Fuel travels from the in-tank pump through a pressurized hose to the throttle body. Because the pump creates the pressure, there is no gravity feed and no mechanical valve you can close to stop flow. The hose remains under pressure after the engine stops, which is the single most important fact to internalize before touching a fitting.

The filter arrangement matters too. On this platform, filtration is handled inside the tank as part of the pump assembly rather than by an inline canister you can reach on the hose run. Replacing the hose renews the plumbing, but it does nothing for filtration, so keep that in mind if you are chasing a fuel delivery complaint rather than a leak.

Symptoms and Inspection Points

  • A gasoline smell around the tank that hangs on after shutdown while residual pressure remains
  • Staining or a small puddle appearing under the machine after it has been parked
  • Abrasion, a flattened section, a softened patch, or fine surface cracking anywhere along the hose
  • Bogging on climbs, hesitation when you snap the throttle, or symptoms that mimic a low tank
  • A ring of caked dust at a fitting, which is what a slow weep leaves behind after drying

Do not require a puddle before acting. On a pressurized system, fuel escaping a tight joint often atomizes and evaporates before it reaches the ground, so odor and dried residue routinely show up first.

Why Any Fuel Line Eventually Needs Replacing

Fresh hose is flexible because of plasticizing compounds worked into the rubber, and engine heat drives those out across seasons of use. The wall hardens until it acts more like plastic than rubber, and a hose that cannot flex with vibration and chassis movement begins developing hairline cracks under loads it previously absorbed without issue.

Two factors sit on either side of the hose wall. Dry, low-humidity air pulls moisture out of the rubber and hardens it from the outside in, which is why arid-climate machines show brittleness earlier. Ethanol-blended pump gas holds water against the inner liner and degrades it from within, and fuel left standing during long idle stretches leaves gum and varnish that restrict flow and bond the hose to its fittings.

Gathering Tools and Making the Area Safe

Have ready nitrile gloves, eye protection, a drain pan, an approved sealed fuel container, injection-rated hose in the original inside diameter, a quick-connect release tool, new clamps for any barbed connection, line-clamping pliers to substitute for the missing shutoff valve, hand tools and a trim tool for the bodywork, and a large supply of rags.

The gasoline safety point deserves specificity. Vapor from gasoline is heavier than air, so it flows downward and collects in a layer across the floor instead of rising and venting out an open window. That layer sits at the height of furnace burners, water heater pilots, and battery chargers left on the concrete. Work outdoors when weather allows, open the main garage door completely when it does not, shut off every flame and spark source before beginning, and change out of any clothing that gets soaked rather than continuing in it.

Removal and Reinstallation

Bleed the system first. Pull the fuel pump fuse or relay, run the engine until it starves and stops, turn the key off, and disconnect the negative battery cable. Remove the seat and side plastics to expose the tank outlet and the hose route forward, then slide a drain pan underneath and drape a rag over each joint as you open it, since the hose still holds fuel.

Push clamps well back along the hose before disturbing a barbed joint, then break the varnish bond with a gentle twist rather than pulling on the fitting. A self-locking quick-connect releases when you compress the tabs squarely and pull straight off, never levering to one side. Photograph the routing before the old line is fully clear; the MAX chassis is stretched for two-up seating and this is a four-wheel-drive machine, so the hose passes front differential hardware and additional crossmembers a two-wheel-drive quad does not have.

Cut the new hose to the original length with nothing extra, push each end fully onto its barb until it bottoms out, and do it dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a route to creep past a clamp, so keep them off entirely. Hot water softens a stubborn end in seconds. Seat new clamps just behind the raised bead and tighten evenly, and press a quick-connect until the collar clicks, confirming with a firm tug rather than adding a clamp.

Proving It Holds Before You Ride

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. Each cycle runs the pump and charges the circuit, letting you study both joints while they are still dry. Wipe each with a clean rag and look for the faintest beading. Start the engine and inspect again at idle, then take a last look after the machine reaches operating temperature and the hose has expanded slightly with heat. Put the bodywork back on only after all three inspections come up dry, and if fuel delivery still feels soft, the in-tank pump and filter module is where the investigation continues.
