Not all fuel hose is interchangeable, and that is the detail that trips people up on a machine like the 2024 Outlander MAX 1000 XT. This quad's 976cc Rotax twin is fed by electronic fuel injection, so the line leaving the in tank pump carries pressurized fuel rather than a gravity fed trickle. Soft, thin walled hose meant for a carbureted engine can balloon or weep under that pressure, so getting the specification right matters more than getting the job done fast.
Choosing Hose and Clamps That Belong on an Injected Machine
Two things have to match: the pressure rating and the inside diameter. Hose rated for fuel injection service has a thicker, reinforced wall designed to hold pressure without expanding, and it resists the alcohol content in modern pump gas better than older general purpose line. Inside diameter needs to match the original exactly, because a size up will not seal reliably on the barb even with a clamp cranked down, and a size down will not seat past the bead.
Clamp choice follows the fitting style. Spring clamps apply consistent tension and are forgiving of temperature swings; worm gear bands let you set tension precisely but can cut into a hose if overtightened. Whichever you use, install new ones. An old clamp has taken a set around the previous hose and lost spring pressure, and a decade of grit in a screw slot means it may not tighten evenly the second time. Where the machine uses a self locking quick-connect coupler, no clamp is needed or wanted.
No Petcock on This Platform
Confirm the layout before you plan your steps. There is no fuel valve under the tank on the 2024 MAX, no float bowl to empty, and no gravity feed. The pump sits inside the tank beneath the seat and pressurizes the line whenever the key is on. Isolation therefore happens electrically: pull the fuel pump fuse or relay, crank the engine for a second or two until it stalls, turn the key off, then disconnect the negative battery cable. On a carbureted quad the equivalent would be rotating the petcock closed and draining the bowl, and none of that exists here.
Filtration is packaged the same way. The filter element and pickup screen are part of the in tank pump assembly rather than an inline canister on the visible hose, so a new line will not resolve a restriction inside the tank.
Why Hose Fails Even on a Well Kept Quad
The rubber depends on plasticizers to stay pliable, and those compounds slowly migrate out with time and heat. What remains is stiff, and stiff rubber develops fine surface crazing under the heat cycling of a big twin and the constant vibration of a utility chassis. Those cracks work inward until they reach the bore. Dry, arid air accelerates the hardening because there is nothing in the environment slowing the moisture loss from the wall.
Ethanol blended fuel adds a second mechanism. E10 standing in the line during long idle periods attracts moisture and degrades the inner liner, softening it and releasing fine material toward the injectors even while the outer surface continues to embrittle. A hose can therefore look fine and still be well past its service life.
Inspection Cues and Safety Setup
Signals worth acting on:
- Fuel pooled under the machine or a damp patch that keeps reappearing near the tank
- A gasoline smell around the seat, sharpest in the minute after shutdown
- Cracking, chalky discoloration, swelling, or a flattened groove under an old clamp
- Bogging under load, a lean surge, or the engine acting low on fuel with a full tank
- A ring of caked grit at a fitting, left by fuel that seeped and evaporated
Before opening anything, sort out the air. Gasoline vapor is heavier than air and settles along the floor, drifting toward pilot lights, chargers, and heaters at that level. Work outdoors if the weather allows; otherwise open the overhead door completely and put a fan on the floor moving air out of the building. Wear nitrile gloves and eye protection, keep drained fuel in a sealed approved container, and remove the soaked rags from the space when you finish.
Removal and Installation, Step by Step
With the system bled and the battery disconnected, remove the seat and the rear panels needed to expose both ends of the hose. Slide the catch pan underneath, drape a rag over the fitting you are opening, and expect standing fuel even though pressure is gone.
Slide clamps well back along the hose before separating the joint. Quick-connect couplers release with both tabs pressed evenly and a straight pull — never a pry, because aged plastic splits under side load. A hose varnished onto a barb will let go with a slow twist, or with a lengthwise slit and a peel if it fights you. Note the path as it comes out: the MAX is the long two up chassis and this is a four wheel drive machine, so the run is longer and threads past more frame crossmembers and front differential hardware than a short two wheel drive quad. Cut the new hose to the original length and push each end fully onto its fitting past the raised bead, working dry. No grease, no oil, no silicone on any sealing surface, since lubricant is precisely what lets pressurized fuel creep out from under a clamp. Hot water softens a tight end if needed. Set the clamps just behind the bead, tighten evenly, and where a quick-connect is used, push until it clicks and tug to confirm the latch. Reseat the hose in every factory guide so it stays away from exhaust and driveline.
Pressure Up and Inspect
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and loads the line while the joints are still clean and dry, which is the clearest possible test. Wipe both connections with a light colored rag and look for any darkening. Then start the engine and let it idle for several minutes, checking again once heat and vibration are present. Only after both ends stay dry should the bodywork go back on, and a short lap around the property before your next real outing is cheap insurance.
