This machine runs electronic fuel injection behind the 976cc Rotax V-twin, fed by an electric pump inside the tank. There is no petcock to shut, the hose is pressurized whenever the key is on, and those two facts dictate the entire sequence of the repair.

Confirming the System and Relieving Pressure

Injected fuel systems hold residual pressure long after shutdown, so opening a fitting cold still sprays. Begin by pulling the fuel pump fuse, then crank the engine for a few seconds until it stalls from starvation. Turn the key off and disconnect the negative battery cable. That sequence bleeds most of the pressure out of the circuit and removes any chance of the pump running while a fitting is open.

Even after all that, the hose retains standing fuel. Slide a pan under the work area and keep a rag wrapped around the first joint you break so what comes out lands where you want it. Because there is no fuel valve on this model, line-clamping pliers are the tool that stops gravity flow from the tank once the hose is separated.

Why a Hose That Looks Fine May Not Be

Two independent aging processes work on the same rubber. Internally, ethanol-blended fuel is the aggressor. E10 sitting through periods of inactivity attracts moisture and starts degrading the inner liner, which softens and sheds fine material downstream. That is how a hose can pass a visual inspection while quietly feeding debris to the injectors, and it is the strongest argument for replacing on age rather than waiting for a symptom.

Symptoms That Justify the Job

  • A wet patch or small puddle beneath the tank region after the machine has been parked
  • Lingering gasoline odor around the bodywork, sharpest immediately after shutdown
  • Cracks, a chalky dry surface, or a rigid section you can feel while squeezing along the hose length
  • Bogging under load, stumbling when you open the throttle, or the flat lean behavior of a machine short on fuel
  • A dust ring baked onto a fitting where fuel has been seeping and drying

On a pressurized system, a small leak frequently atomizes rather than dripping. Take a persistent fuel smell as real evidence even when the floor beneath the 6x6 stays dry.

Parts, Tools, and Ventilation

  • Nitrile or rubber gloves and safety glasses
  • A sealed approved container for drained fuel and a shallow pan
  • Injection-rated hose in the correct inside diameter
  • New clamps to match your fittings, plus a quick-disconnect release tool if the tank side wears a locking coupler

  • Sockets and a trim tool for the seat, cargo box, and side panels, plus a razor blade and rags

Do this work outdoors or with the shop door open wide. Gasoline vapor is heavier than air and pools along the floor at exactly the height you will be kneeling, so ground-level airflow beats an open window every time. Shut down heaters, water heaters, and anything else carrying a pilot flame, and set an extinguisher within reach before the first fitting comes apart.

Removing the Old Hose Without Damage

Take off the seat and side plastics so the tank outlet and the run toward the throttle body are both visible. Slide worm-gear or spring clamps well back along the hose before disturbing the joint. If a quick-connect coupler is present, compress its locking tabs squarely and pull the fitting straight off; prying to the side is what cracks aged plastic collars. Rotate a stuck hose gently on the barb to break the varnish bond, and if it still refuses, slit it lengthwise and peel it away rather than damaging the fitting.

Trace and photograph the routing while it is intact. Six driven wheels bring additional driveline hardware and extra frame structure compared with a standard 4x4 Outlander, and the hose commonly runs a longer path with more clearance points to clear. Getting it back where it belongs is far easier with a reference photo of each clip.

Fitting Up and Proving It Dry

Cut the replacement hose to the same length as the original, no longer. Excess line loops into structure, chafes through, or drifts toward exhaust heat on a chassis with this much frame to snag on. Push each end fully onto its barb dry, and keep grease, oil, and silicone completely away from the sealing surfaces — lubricant there is what lets pressurized fuel creep past a clamp. Dipping a stiff hose end in hot water for a few seconds solves the fit without any of that.

Set new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect at the tank should click into place, and a firm tug confirms the latch engaged; that joint needs no clamp at all. Reseat the hose in every original clip so it stays clear of hot exhaust and rotating parts.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes a dry circuit. Wipe both joints with a clean rag and inspect closely, then start the engine and check again at idle before the panels return. Keep in mind that this Outlander's fuel filter is inside the tank with the pump module, not inline on the hose you replaced, so continued fuel starvation after a clean install points to that assembly rather than the plumbing.
