Everything about how you approach the repair follows from that.
What Kills a Fuel Hose
Rubber hose is chemically stable for years and then it is not. The plasticizers that keep the wall pliable slowly migrate out under repeated heat cycles from the twin, and once they are gone the hose behaves more like rigid tubing. A quad that flexes as much as an Outlander does on rough terrain works those stiff sections until fine cracks appear, usually near a fitting where the hose is already stressed. Arid climates make it happen sooner, because low humidity draws moisture out of the material and leaves an exterior that looks chalky and crazes under any real bend.
Ethanol-blended pump gas comes at the same hose from the inside. Fuel that sits through a long inactive stretch absorbs atmospheric moisture and steadily degrades the inner liner, softening it while the outer wall hardens. The two processes together produce a hose that appears intact but is shedding fine material into a circuit feeding precision injectors. On a carbureted quad that debris would settle into a float bowl you could drain. Here there is no such catch, which is a good reason to change hose by age rather than by obvious failure.
The Warning Signs to Watch For
- A wet patch or thin pool of fuel on the skid plate after the machine has sat for an hour
- A gasoline odor hanging around the seat and console, at its strongest just after shutdown
- Fine cracks on the hose surface or a rigid, glassy feel when you squeeze it
- A tacky, dirt-caked ring at a fitting, marking where fuel has seeped and evaporated
- Bogging under load, an abrupt stumble on hard throttle, or a lean feel at steady rpm
- Longer cranking than usual on a cold start, indicating pressure bleeds off overnight
Remember that a pressurized leak often makes no puddle. Fuel escaping a hairline split atomizes and evaporates before it can drip, so a dry floor is not evidence of a healthy hose on this machine. Trust a strong fuel smell paired with rough running.
Tools, Parts, and Genuine Ventilation
- Fuel-injection rated hose in the same inside diameter as the original, not general-purpose low-pressure tubing
- New clamps matched to the fitting style, plus a quick-connect release tool if your Outlander uses locking collars

Gasoline vapor is heavier than air, so it does not float away. It sinks, runs along the floor, and pools where pilot lights and space heaters happen to sit. Roll the quad outside if you can. In a garage, open the door fully, put a fan low so it pushes air out rather than swirling it around, kill every flame and hot element, and keep an extinguisher close. Wear the gloves, because gasoline crosses skin readily and takes its additives along.
Depressurizing and Pulling the Old Line
Remove the fuel pump fuse from the fuse block and crank the engine until it quits and will not restart. Turn the key off and disconnect the battery negative terminal. Take off the seat and center panel to expose the tank, the pump flange, and the hose run heading toward the throttle body. Set the pan underneath and lay a rag over the first fitting you open, since a bled circuit still holds standing fuel.
Slide clamps well clear of the joint before you disturb anything. Quick-connects come apart by pressing the tabs evenly and pulling straight along the fitting axis; sideways leverage cracks aged plastic collars. A hose bonded to its barb by old varnish usually releases under patient rotational pressure, and if it will not, slit it lengthwise and peel it away instead of risking the fitting. Track every retaining clip and clearance point on the way out. Being a 4x4 chassis, this Outlander carries front differential and driveshaft hardware close to the hose path, which makes the routing corridor tighter than on a two-wheel-drive quad.
Installing the New Hose Correctly
Cut the replacement to match the original length. Extra hose sags toward moving parts or rubs a frame tube, and a short piece keeps constant tension on both connections. Push the new line onto each barb until it seats fully against the shoulder, and do it dry. Grease, oil, and silicone spray have no business on a fuel fitting; lubricant on the sealing surface gives pressurized fuel an escape path and lets the hose creep off the barb over time. Dip a stiff end in hot water for half a minute to soften it enough to push on.
Locate each clamp just behind the raised bead so it cannot walk off, and tighten to firm contact rather than deforming the rubber. Where the Outlander uses a self-locking quick-connect, push until you feel the collar click, then pull firmly to verify the latch engaged. That fitting is designed to hold without a clamp and adding one gains you nothing. Route the hose back through its factory guides so it stays clear of the exhaust and the front driveline.
The Leak Check That Closes the Job
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking the engine. Each cycle primes the pump and brings the line to full pressure, which is the best possible moment to catch a marginal joint while the fittings are still clean and dry. Wipe both connections with a light-colored rag and inspect it for the faintest stain. Start the engine next, look again at idle, then take a slow lap of the driveway and give it one final inspection.
One last platform note worth carrying forward. The fuel filter on this Outlander is integrated into the in-tank pump assembly rather than sitting inline where you could service it on the visible hose. A new line resolves leaks and cracking, but it does nothing for a restricted filter. If the 850 still feels soft under load after a dry, properly clamped installation, the pump module inside the tank is the next place to direct your attention.
