No fuel valve exists on the machine to shut things down, which is why preparation comes before any wrench.

Where This Job Starts

It starts with the fuse box, not the toolbox. Locate the fuel pump fuse, pull it, then crank the engine until it stalls and will not restart. That burns off the fuel still under pressure in the line. Turn the key off and disconnect the battery negative cable, and only then begin removing bodywork.

While you are orienting yourself, note how the system is laid out. The pump and the filter element both live inside the tank as one module, and fuel exits through a fitting on the pump flange. From there a short hose, captured by clips, runs to the throttle body. The tank-side connection may be a self-locking quick-connect coupler rather than a clamped barb, so look before you buy hardware.

Why Lines Give Out

Rubber fuel line is a consumable with a shelf life measured in seasons. Engine heat drives the plasticizers out of the compound, and the wall that used to bend with two fingers becomes stiff and glassy. A hose in that state cannot absorb the vibration of a large single or the constant chassis movement that comes with an independent rear suspension, so fine cracks start where it bends and grow with every heat cycle.

Two other factors push the timeline forward. Dry climates draw moisture out of the rubber and harden it from the outside in, meaning identical machines age their lines at different rates depending on where they live. Ethanol-blended fuel works the opposite direction by pulling water into the system and degrading the inner liner, and gum and varnish accumulate inside the passage whenever the Kodiak sits with fuel in it for an extended stretch. Deterioration on both surfaces at once is why age matters more than looks.

Symptoms Checklist

Confirm the hose is the problem before ordering parts:

  • A wet spot or small puddle under the frame after the machine has been parked a while
  • Gasoline odor that peaks immediately after shutdown while residual pressure remains in the line
  • Fine crazing, chalky patches, or a hardened stretch detectable by pinching the hose
  • A grime-caked ring at a fitting, left behind by fuel that weeped and dried repeatedly
  • Bogging under load, hesitation on hard acceleration, or the feel of a machine running out of gas with fuel in the tank

On a pressurized system a small leak can atomize and vanish before it reaches the ground, so a persistent smell counts as evidence even with a dry floor beneath the quad.

Prep and Protection

Assemble your supplies: nitrile gloves, a sealed fuel-rated container, hose rated for fuel-injection pressure and matched to the original inside diameter, new clamps in the right style, line-clamping pliers to pinch off a low-pressure section given the absence of a valve, a quick-connect release tool if needed, drivers for the seat and plastics, a razor knife, a flashlight, and a generous supply of rags.

Handle the gasoline with respect. Vapor is heavier than air, so it settles at floor level and pools around your feet where pilot lights, shop heaters, cord connections, and battery chargers sit. Work outdoors or with the door fully open so air moves down low, remove ignition sources from the space instead of switching them off, keep an extinguisher nearby, and leave the battery disconnected while lines are open.

Disconnecting Under Zero Pressure

With the pressure already bled off, remove the seat and side plastics to expose the tank, the pump module, and the hose run. Slide the drain pan underneath and cover the first joint with a rag, because a depressurized line still holds standing fuel that pours out the moment it is freed.

Slide any clamp well back along the hose before disturbing the fitting it holds. For a locking coupler, press the release tabs squarely and pull straight off without any sideways leverage — those plastic collars grow brittle over years and break under prying. At a barbed fitting, twist the hose gently to break the varnish bond before applying any pull. If a hardened section refuses to release, slit it lengthwise with the razor and peel it off the spigot instead of forcing it. Take photographs of the routing before the hose is entirely out, since the 4x4 driveline puts front differential hardware in the path and the independent rear setup adds frame structure the line has to clear.

Installation Without Lubricant

Cut the new hose to match the old one exactly, with a square end so it seats flat. Surplus length does no favors; it sags into a frame tube and chafes through, or it interferes with steering travel, and neither problem shows up until you are miles from the garage.

Push each end onto its fitting until it bottoms against the shoulder, and do it dry. Grease, oil, and silicone spray all belong elsewhere on this machine – on a fuel joint they create a slip path for pressurized gas to escape under the clamp and let the hose walk off the barb over time. A tight end softens in hot water in seconds and then slides on unaided. Locate each clamp just behind the raised bead and tighten evenly, snug rather than crushed. Where the tank end is a self-locking quick-connect, push until you feel it click and tug firmly to verify it latched; that fitting takes no clamp and gains nothing from one. Finish by seating the hose in every original clip, well clear of the exhaust and rotating driveline components.

Confirming the Seal

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Every cycle runs the pump and pressurizes the line, letting you examine both joints while the area is still clean and dry. Wipe them thoroughly, then inspect again with the flashlight from beneath where a bead would gather.

Start the engine and check the connections a third time at idle, running it several minutes and blipping the throttle to add vibration. Keep in mind that the fuel filter on this Kodiak is part of the in-tank pump assembly rather than an inline unit on the visible hose, so a fresh line does nothing for a restricted filter. If delivery still feels weak after a clean installation, that module is the logical next step. With both joints dry, reinstall the plastics and seat and take a short easy ride before returning the machine to work.
