The fuel plumbing is part of that low maintenance reputation, which is exactly why it gets ignored until it weeps. The 2023 Kodiak 700 EPS IRS runs electronic fuel injection, so there is no petcock tucked under the tank waiting to be flipped off. Fuel is pushed out of the tank by an electric pump that lives inside it, and the hose running to the throttle body holds real pressure even after the key has been off for hours. Understanding that before you touch a single clamp keeps the job clean.

What Actually Kills a Fuel Hose

Rubber fuel line is a consumable, even on a machine only a few years old. The compound depends on plasticizers to stay flexible, and heat cycling from the engine bay slowly bakes them out. What arrived soft and springy from the factory turns firm, then glassy, and finally develops a fine web of surface cracks that opens up every time the chassis flexes over a rutted two track.

Climate pushes that timeline around more than most owners expect. A Kodiak that lives in dry high country loses moisture out of the hose wall constantly, and the outer surface hardens years ahead of the same machine parked in a humid river valley. Ethanol blended pump gas works the opposite direction, attacking the inner liner from the inside while the alcohol pulls water into the fuel. Let a tank of E10 sit through a long off season and you get gumming in the passages plus a softened hose bore that sheds material downstream toward the injector.

Symptoms Worth Chasing Down Immediately

A tired line rarely fails all at once. It gives you a warning window, and these are the signs that matter:

  • A damp patch or outright puddle on the skid plate or the garage floor beneath the tank area
  • Raw gasoline smell hanging around the machine, usually strongest in the first minutes after shutdown while the rail still holds pressure
  • Visible checking, a chalky white bloom, or a stiff spot you can feel when you squeeze the hose between finger and thumb
  • A dust caked ring at a fitting where seeping fuel has trapped dirt and dried
  • Bogging under load, a stumble when you snap the throttle open, or the engine acting starved at higher rpm even with fuel showing on the gauge

Injected machines hide small leaks well. Pressurized fuel escaping through a pinhole often atomizes and evaporates before it ever forms a drip, so a strong smell with no visible wet spot still deserves a full inspection.

Setting Up the Job and Respecting the Fuel

Have everything staged before the first fitting comes loose. You want gloves, a sealed metal or fuel rated container for whatever drains out, replacement hose rated for injection pressure in the matching inside diameter, fresh clamps in the correct style, line clamping pliers for pinching off any low pressure section, and hand tools for the seat and side panels. A small pick and a flashlight earn their keep on this chassis.

Take the ventilation seriously. Gasoline vapor is heavier than air and settles at floor level, so an open window above your head does nothing. Roll the Kodiak outside or work with the door up and a fan moving air across the floor, and keep every heater, grinder, and pilot light out of the space entirely.

Relieving Pressure and Freeing the Old Line

Start electrical. Pull the fuel pump fuse or its relay, then crank the engine for a couple of seconds until it stumbles and dies, which drops the pressure in the line. Turn the key off and disconnect the battery negative cable. Now pull the seat and the plastics needed to expose the tank and the hose run heading back to the throttle body.

Slide a pan underneath and drape a rag over the joint you are opening, because a depressurized line still carries a slug of residual fuel. Worm gear or spring clamps get slid well back along the hose first. If your Kodiak uses a locking quick connect at the tank outlet, press the release tabs squarely and pull straight off with no side leverage, since those plastic collars grow brittle and split if you pry them. Break the varnish bond at a barb by twisting the hose gently rather than hauling on it, and if a section is truly welded on, slice it lengthwise with a razor and peel it off the fitting instead of risking damage.

Photograph the routing on the way out. This is a 4x4 with independent rear suspension, so the hose threads past front differential castings and extra frame structure that a two wheel drive quad simply does not carry. Every clip and clearance point you record now saves guesswork later.

Seating the Replacement Correctly

Cut the new hose to the length of the old one and no longer. Surplus line loops into the steering stem or lies against a hot exhaust shield, and both are worse than a slightly tight fit. Push each end fully onto its barb until it bottoms, working dry. Nothing goes on the fittings, and that means no grease, no oil, no silicone paste. Lubricant on a sealing surface gives pressurized fuel a path to creep out from under the clamp. Dipping the hose end in hot water for a few seconds softens it enough to slide on unassisted.

Set fresh clamps just behind the raised bead on each fitting and snug them evenly rather than crushing them. At a self locking quick connect, push until the collar clicks and then pull firmly to confirm it has latched; no clamp belongs there. Return the hose to its original guides so it stays clear of the front driveline, the CVT housing, and any heat source.

Verifying the Repair Before the First Ride

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and builds pressure, letting you inspect both joints while everything is still dry and easy to read. Wipe the connections with a clean rag, then start the engine and look again at idle, and once more after a short loop around the yard.

One last note specific to the injected Kodiak: the fuel filter is part of the in tank pump module rather than sitting inline where you can see it. A new hose does nothing for a restricted filter, so if the machine still feels starved after a leak free install, the assembly inside the tank is where the trail leads next.
