Nothing about replacing a fuel hose is difficult, but gasoline demands respect and a 2023 Sportsman Touring XP 1000 holds fuel under pressure. This is an injected machine with an electric pump inside the tank, so the supply line stays pressurized after the key comes out. Set up the workspace properly and the job is calm and clean.
Setting Up a Space You Can Trust
Gasoline vapor is heavier than air. It does not rise and vent through a cracked window overhead, it flows downhill and gathers along the floor, which is precisely where a shop heater, a water heater pilot, a battery charger, or a sparking power tool sits. Roll the main door all the way up or push the machine outside so air actually moves at ground level. Clear the floor of ignition sources before a single fitting comes loose.
Wear nitrile or rubber gloves, because gasoline strips the oils out of skin quickly, and put eye protection on before working near a pressurized line. Keep a sealed, fuel-rated container for whatever you drain rather than leaving an open pan sitting under the bench, and have a fire extinguisher within reach. Disconnect the battery negative cable so nothing can energize the fuel pump while your hands are in the way.
Confirming the Fuel Delivery Layout
Look for a petcock on this Sportsman and you will not find one. The ProStar twin is fuel injected, with an in-tank pump pushing fuel through the supply hose to the throttle body. That means relieving pressure replaces the simple act of turning a valve, and line-clamping pliers become genuinely useful for pinching off any low-pressure section that would otherwise drain.
Two other details shape the work. The fuel filter is built into the in-tank pump assembly instead of hanging inline, so swapping the hose does nothing about a restricted filter. And a machine of this generation is likely to use a locking quick-connect coupler at a fitting rather than a plain barb and clamp, which changes how you separate it.
Why These Hoses Eventually Fail
Rubber fuel line loses the plasticizers that keep its wall soft, and what is left behind is hard, shiny, and easy to crack. Every heat cycle from the 1000 twin pushes that further along, and once a hose is rigid, the vibration of a long, heavy two-up chassis over rough terrain drives fissures into the same bends over and over. Dry climates make it happen sooner, because arid air constantly pulls moisture out of the rubber.
The inside of the hose faces a different enemy. Ethanol-blended fuel draws moisture into the tank and gradually degrades the inner liner, leaving gum and softened material that can travel downstream. This is worst when the machine sits for months with a partial tank, and it is the reason a hose can be genuinely worn out while still looking fine from the outside.
Symptoms of a Line Going Bad
- A puddle or damp shadow of fuel under the ATV after it has been parked
- A gasoline odor that lingers near the tank, sharpest in the minutes after shutdown
- Hairline cracking, a chalky surface, or a stiff section you can feel through a glove
- Bogging under load, lean surging, or fuel starvation symptoms with plenty in the tank
- A ring of grit adhering to dried fuel at a fitting, marking a slow weep
Since the supply side runs under pressure, a pinhole may atomize fuel that evaporates before reaching the ground. A strong smell with nothing visibly wet still justifies a close look at each joint.
Removing the Old Hose
Pull the fuel pump fuse or relay, crank the engine for a second or two until it stalls on what is left in the line, shut the key off, and disconnect the battery. Take off the seat and the side plastics that stand between you and the tank outlet and throttle body connection, which is a bit more disassembly on the Touring frame than on a single-seat Sportsman.
Set a pan beneath the work and lay a rag over the first fitting before you open it, because a depressurized hose still holds fuel. Slide clamps well back along the hose first. Release quick-connect couplers by depressing both tabs evenly and pulling straight off with no sideways prying. Break a varnish-bonded hose loose with a slow twist, and slit a stuck one lengthwise with a razor knife so the barb survives. Note the routing as it comes out, since the all-wheel drive front differential and driveshaft ahead of the engine define the clearance points the hose has to respect.
Installation, Then a Real Leak Test
Cut the new hose to the original length so it neither pulls tight nor sags into the frame. Push each end fully onto its barb working dry, and keep grease, oil, and silicone completely off the fittings; any lubricant on a sealing surface creates a path for pressurized fuel to escape past the clamp. A brief dip in hot water is the only help a tight hose end should get.
Place each clamp just behind the raised bead so it cannot slide, and tighten evenly rather than biting into the rubber. A self-locking quick-connect needs no clamp, only a push until it clicks and a firm tug to verify engagement. Route the hose back through every original clip so it stays clear of exhaust heat and rotating driveline parts, and cycle the steering to confirm nothing contacts the line.
Finish by reinstalling the fuse, Reconnecting the battery, and cycling the ignition on and off several times without cranking. Each cycle pressurizes the circuit while the joints are dry, making the first trace of seepage obvious. Wipe both connections, start the XP 1000, and inspect at idle and again after a few throttle blips. Several minutes of dry running earns the bodywork back on, and a look underneath after your first short ride confirms the repair held.
