Rubber Does Not Last Forever
New fuel hose is flexible thanks to plasticizers worked into the compound. Those additives leach out over years of heat cycles, and the hose stiffens until it feels more like plastic tubing than rubber. Reading the Signs of a Tired Line
A failing hose gives you a warning window if you know what to look for:

- Gasoline smell that lingers near the seat, strongest right after you kill the engine
- Cracking, chalky texture, or a hard section you can identify by pinching along the hose

- A crust of dirt built up around a fitting, which forms where fuel has seeped and evaporated repeatedly
Since the supply side stays pressurized, small failures often atomize instead of dripping. A machine that smells strongly but shows nothing on the concrete still deserves a hose inspection.
Bleeding Down Pressure and Removal
Start by taking the pressure out of the system. Pull the fuel pump fuse, run the engine until it stalls, turn the key off, and disconnect the negative battery cable. For barbed connections, back the clamp down the hose, rotate the hose to break the varnish bond, and walk it off; slit a truly stuck one with a razor rather than pulling hard on the fitting. Note every clip and pass-through as the hose comes out. Installing the New Section
Trim the replacement to match the old piece precisely. Surplus length ends up chafing on a frame tube or drooping into the steering path. No grease, no oil, no silicone paste — anything slippery on that sealing surface gives pressurized fuel a channel to escape through. If your Sportsman uses the self-locking coupler, push it until it clicks, refit the retainer, then tug firmly to prove it is locked; that fitting takes no clamp. Reseat the hose in every original clip so it stays clear of exhaust heat and the front driveline.
Final Checks Before You Load Up
Refit the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle spins the pump and loads the line, letting you check the joints while the area is still clean and dry. Wipe both fittings, start the engine, and inspect once more at idle.
Let it run several minutes and blip the throttle before the bodywork goes back together.
