Replacing a Worn Fuel Line on the 2023 Polaris Scrambler 850

Deciding to replace the line is usually the easy part. The 2023 Scrambler 850 makes the rest straightforward too, provided you account for one thing: the ProStar 850 is fuel injected, the pump lives inside the tank, and the supply hose holds pressure long after the key is out. No valve exists to turn that off by hand.

Symptoms That Point at the Hose

Before pulling anything apart, build a case. A failing line on this Scrambler tends to announce itself through some combination of the following:

  • A gasoline odor hanging around the tank area, strongest during the first few minutes after you shut the engine down
  • A wet patch on the skid plate, or a dried stain on the concrete under the front half of the machine
  • Fine cracks, a chalky surface, or a section that has gone rigid where it used to flex
  • An engine that bogs when asked to pull hard, stumbles off idle, or behaves as though fuel is running short
  • A collar of dirt built up around a fitting, which is what repeated seepage and evaporation leaves behind

Keep in mind that an injected system can leak without dripping. Fuel escaping under pressure atomizes and can be gone before it hits the ground, so a strong smell with no visible puddle is still a legitimate finding.

The Injected Reality Under the Seat

The 850 ProStar twin in this Scrambler is fed by an in-tank electric pump. Lift the seat and you will find the pump and sender module bolted through the top of the tank with a wiring connector attached, and the supply hose leaving it commonly ends in a plastic quick-connect collar. What you will not find is a petcock, because there is nothing to shut off by hand. That single difference dictates the whole approach: pressure must be bled electrically before the line is opened.

This is also an all-wheel-drive chassis. The procedure is identical to a two-wheel-drive quad, but the front differential and the frame structure carrying it sit close to the hose corridor, so expect tighter access and at least one extra retaining clip keeping the line clear of the front driveline.

What Makes Rubber Quit

Hose does not fail from a single cause. Over time the softening agents blended into the rubber migrate out, leaving material that is harder and far less tolerant of vibration. Heat radiating off the twin speeds that process, and every rough section of trail works the hose against its own clamps.

Fuel chemistry attacks from the inside. Ethanol-blended gasoline pulls in atmospheric moisture, and a hose that sits full of E10 over a long idle period develops a softened inner liner and gum deposits. Dry desert air pushes the outside in the opposite direction, drawing moisture out of the hose wall and hastening the surface cracking. A line can therefore look acceptable while it is quietly shedding particles toward the injectors.

Bench Prep and a Real Word on Ventilation

Collect everything first. Reaching for a missing tool mid job with an open fuel line in hand is how gasoline ends up on the floor:

  • Nitrile or rubber gloves, since gasoline defats skin quickly
  • An approved sealed container for the fuel you capture
  • New hose rated for injection pressure, sized to the original inside diameter rather than to the nearest thing on the shelf
  • Fresh clamps matching what you find installed, plus a quick-disconnect release tool if the tank end uses a locking coupler
  • Line-clamping pliers, which stand in for the petcock this model does not have
  • Sockets for the seat and plastics, a small flat-blade screwdriver, and a generous supply of rags

Ventilation is not a formality here. Gasoline vapor is denser than air, so it settles and pools at floor level exactly where pilot lights, shop heaters, and extension cords live. Roll the Scrambler outside if the weather cooperates, or open the overhead door and put a fan at ground level moving air out. Nothing that sparks or burns belongs in the space, and an extinguisher should be within reach the entire time.

Bleeding Down and Removing the Old Line

Take the pressure out first. Pull the fuel pump fuse or relay, then crank the engine for a few seconds until it dies from lack of fuel. Turn the key off and disconnect the negative battery cable. Remove the seat and any panels blocking the tank so you can trace the hose from the pump module to the throttle body without guessing.

Slide a catch pan under the lowest point of the run and wrap a rag around each fitting before you open it, because a bled line still holds liquid. Worm-gear and spring clamps should be walked well back along the hose before you touch the joint. Quick-connects require a firm, square squeeze on both tabs and a straight pull; the aged plastic splits if you lever it off at an angle. When a hose has varnished onto a barb, twist it gently to break the bond, and if it will not release, slit it lengthwise with a blade and peel it off instead of forcing the fitting.

Document the routing with photos while the old hose is still in place. Clips, guides, and clearance points around the front differential are much easier to photograph than to Reconstruct from memory.

Locking In the New Hose

Cut the replacement to the same length as what came off. Slack is not helpful; a long hose finds a frame edge to chafe against or drifts toward moving driveline components. Push each end fully home until it bottoms against the fitting shoulder, and do it dry. Grease, oil, and silicone all belong somewhere else, because a lubricant film on a sealing surface gives pressurized fuel a route to creep past the clamp. If the hose fights you, soften the end in hot water for a few seconds.

Set new clamps just behind the raised bead on each barb and tighten them evenly, firm enough to seal without deforming the hose. Where the tank side uses a self-locking quick-connect, press until you feel the click and confirm the latch with a solid pull. That fitting is designed to hold on its own and should not receive a clamp. Return the hose to every original clip so it stays clear of exhaust heat and rotating parts.

Pressure Test, Then Reassemble

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle spins the pump and pressurizes the line, giving you a chance to examine both joints under working pressure while the engine is still off. Wipe them with a clean light-colored rag, then look for any stain returning. Start the engine next, let it idle several minutes, and inspect once more with everything hot. Plastics and seat go back on only after the joints stay dry.

Finally, remember what a new hose does not fix. On this Scrambler the fuel filter is part of the pump assembly inside the tank rather than an inline canister you can reach. If the machine continues to feel starved after a leak-free installation, the in-tank module is the next thing to investigate.
