Identify the System Before You Identify the Problem

The FM2 badge on a 2023 TRX520 Foreman means manual foot shifting combined with electric power steering, on a 4x4 chassis carrying a 518cc single. On the fuel side it is injected. Honda's programmed injection places an electric pump inside the fuel tank, and that pump holds the supply hose to the throttle body under pressure at all times the system is live.

There is no petcock under the tank on this machine. Nothing to rotate to off, no gravity feed to interrupt, no float bowl drain screw to crack open. That reshapes the opening moves of the job in two ways. Pressure lingers in the hose after the engine stops and has to be released deliberately, and the fuel filter is housed inside the tank with the pump module rather than sitting inline where you could pull it out. Both facts are worth knowing before a wrench comes out.

Why Fuel Hose Eventually Lets Go

Fuel line degrades with time rather than mileage. The plasticizers that keep the rubber flexible slowly migrate out of the wall, and the harder material left behind no longer absorbs the loads it used to shrug off. Engine heat cycles and the chassis flex this Foreman sees while hauling and towing then start propagating fine cracks, and those cracks show up first at bends and in the short span clamped over a barb.

Regional climate shifts the timeline noticeably. Dry, low-humidity air draws moisture out of the hose wall and hardens it years before the same part would go brittle in a wet region. Ethanol-blended pump gas attacks from the bore in the meantime, pulling water into the fuel, softening the inner liner, and leaving gum and varnish behind during periods when the machine sits idle between working seasons. Because one surface hardens while the other breaks down, a hose can pass a casual visual check and still be sending material downstream.

What a Failing Line Looks Like

  • A damp patch, drip trail, or small puddle beneath the tank once the quad has been parked
  • Raw gasoline odor around the machine, most obvious in the minute after shutdown
  • Surface crazing, a hard glazed feel, or a soft swollen section near a fitting
  • Bogging under throttle, breaking up at higher rpm, or symptoms that resemble an empty tank
  • A ring of caked dirt at a joint, left behind by fuel seeping and evaporating repeatedly

On a pressurized supply line, small breaches frequently atomize and evaporate rather than dripping. A convincing smell over a dry floor is still a real finding.

Preparation, Tools, and Airflow

  • Injection-rated replacement hose in the original inside diameter
  • New clamps in the factory style, plus a spare or two
  • Line-clamping pliers to pinch off low-pressure hose, filling in for the absent valve
  • A quick-connect release tool if the tank outlet uses a locking coupler
  • Gloves, eye protection, and a lidded fuel-rated container
  • Metric sockets, a screwdriver, a sharp blade, and plenty of clean rags

Set up outdoors or with the shop opened front and back so air actually moves through at floor level. Gasoline vapor is heavier than air and collects low, exactly where cords, heaters, and pilot lights live, so ground-level ventilation is what makes the space safe. Extinguish pilot lights, unplug and move chargers, keep grinders and hot work lamps away, and place an extinguisher on the floor within reach while kneeling. Gloves matter because gasoline strips skin oils instantly and absorbs through skin.

Removal Without Damage

Relieve the pressure first. Pull the fuel pump fuse, crank the engine for a second or two until it stalls, turn the key off, and disconnect the negative battery cable.

Remove the seat and whatever bodywork covers the tank outlet and the hose run forward. Slide the drain pan under the joint and hold a rag over the fitting as it separates, since standing fuel remains in the hose after pressure is released. Push clamps well back along the hose before disturbing them. If a locking coupler is fitted, squeeze both tabs squarely and pull straight off with no sideways leverage, because those collars grow fragile with heat and years and crack when pried.

Rotate the hose gently on each barb to break the varnish bond before pulling, and slit a stuck section lengthwise to peel it away rather than loading the fitting. Trace and photograph the routing while the old line is still in position. On this 4x4 with power steering, the hose navigates around front differential hardware, extra frame crossmembers, and the steering assist unit, and reproducing that exact path is what keeps the replacement clear of moving parts and exhaust heat.

Installing the New Hose

Cut the replacement to the same length as the old piece and square the ends so they seat properly. Push each end fully onto its barb until it bottoms out, working it on dry. Grease, oil, and silicone spray never belong on a fuel fitting, because a lubricant film on the sealing surface hands pressurized fuel a path past the clamp. Warm a stubborn hose end in hot water for half a minute instead of forcing it.

Set new clamps just behind the raised bead on each fitting and tighten evenly, firm without crushing the rubber. Where the machine uses a self-locking quick-connect, push until the collar clicks and tug hard to confirm the latch, adding no clamp there. Return the hose to every original retainer.

Leak Check and Finishing Up

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while surfaces are still dry, which makes a bead of fuel obvious. Wipe both joints with a clean rag and inspect again.

Start the engine and check at idle, then blip the throttle several times to swing pressure through the system and look once more. Give it several minutes of dry running before reinstalling the bodywork, then ride a short loop and inspect a final time while everything is hot, since a marginal clamp tends to show itself under heat. If the fuel delivery symptoms that started this job continue with new hose installed on this 2023 TRX520, the in-tank pump and filter module is the logical next step.
