If you learned this repair on older carbureted quads, unlearn a couple of reflexes. There is no valve to rotate to off, no gravity feed to interrupt, and no float bowl drain screw to open. The line holds pressure after the engine dies, so releasing that pressure becomes step one rather than an afterthought. How a Fuel Line Reaches the End of Its Service Life
Rubber fuel hose depends on plasticizers to stay flexible, and those compounds slowly migrate out of the wall over the years regardless of whether the quad is worked or stored. As the material hardens it loses the ability to absorb the loads it once handled easily, and heat cycling from the engine combined with the flex this frame takes hauling loads starts opening hairline splits. Bends and the inch of hose seated on a barb are where those splits normally appear first.
Dry regional air accelerates it, pulling moisture out of the hose and hardening it years ahead of schedule compared with humid climates. Ethanol-blended fuel handles the inside of the same hose, drawing water into the system, softening the inner liner, and depositing gum during the stretches when the machine sits parked. Hardening from outside and degrading from within is a combination that produces a line looking perfectly acceptable while shedding material downstream, which is why age alone justifies replacement on a machine with real time in service.
Tools, Materials, and Ventilation

Do this outdoors, or with the shop open front and back so air genuinely moves. Gasoline vapor is heavier than air and sinks to floor level where it lingers, so ventilation down low is what protects you. Extinguish pilot lights, unplug and move battery chargers, keep grinders and hot work lamps out of the space, and set a fire extinguisher on the ground within reach of where you will kneel. Gloves matter because gasoline strips skin oils in seconds and absorbs readily through skin.
Pulling the Old Line
Relieve the pressure first. Remove the fuel pump fuse, crank the engine for a second or two until it stalls, turn the key off, and disconnect the negative battery cable.
Take off the seat and any bodywork covering the tank outlet and the hose run forward. Slide the drain pan beneath the joint and hold a rag over the fitting as it separates, since standing fuel remains in the hose even after pressure is gone. Push clamps well back along the hose before disturbing them. For a locking coupler, press both tabs squarely and pull straight off with no sideways leverage, because those plastic collars grow brittle with heat and age and will crack if you pry.
Twist each end gently on its barb to break the varnish bond before pulling. If a section refuses to release, slit it lengthwise and peel it away rather than loading the fitting with force. Trace the routing and photograph the clips before the old hose is fully free. On a 4x4 chassis the line passes clearance points around the front differential and additional frame crossmembers that a two-wheel-drive quad does not have, and reproducing that path is what keeps the new hose away from moving hardware.
Installing the New Hose Correctly
Cut the replacement to the same length as the old one and square the ends with a sharp blade so they seat cleanly. Push each end fully onto its barb until it bottoms out, and install it dry. No grease, no oil, no silicone spray on the fittings under any circumstances, because a lubricant film on a sealing surface is exactly what lets pressurized fuel creep past a clamp months later. If a hose end is too tight to push on, dip it in hot water for thirty seconds and try again.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm without deforming the rubber. Where a self-locking quick-connect is used, push until you hear the collar click, then tug firmly to verify the latch and add no clamp there. Seat the hose back into every original retainer so it stays clear of the exhaust and the front driveline.
Verifying the Work
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and brings the line up to pressure while the surrounding surfaces are still dry, which is when a bead of fuel stands out clearly. Wipe both joints with a clean rag and study them again.
Start the engine and inspect at idle, then blip the throttle several times to swing pressure through the hose and look once more. Allow several minutes of leak-free running before the bodywork goes back on, then take a short ride and check a final time while everything is hot, since a marginal clamp usually shows itself under heat.
